A Study on the Flow Control Forming Process and Experiment Device of Drum Clutch for Automatic Transmission (자동변속기용 드럼클러치의 유동제어 성형공정 및 실험장치 개발 연구)

  • This paper presents the development of the FCF method for the manufacturing of final products using numbers related to the minimum amount of work. The utilized product is a drum clutch, which is part of the transmission of an automobile. A double acting press is secured first and a prediction of the forming load on the practical material is made through an experiment with a plasticine model. Also, a finite element simulation using product shape and properties is performed, as well as a press experiment. A double acting press is manufactured that is suitable for a double acting experiment with a conventional hydraulic press(200 tons). A peripheral device for the press is additionally designed for experimental purposes. And, the press has as its essential points the drive speed, stroke control, etc., all of which influence the forming and is modified. Especially, a laser system is used for velocity measurement of two punches. The forming load of a practical material is predicted in order to derive a forming load formula for cold conditions on the basis of approximate similarity theory. Finite element analysis of the relative velocity ratio(RVR), etc., for most suitable flow defect(unfilling, etc.) prevention is achieved as well. The results are verified through a press experiment.

  • Among various methods to manufacture the PDP barrier ribs, the pressing and the roll forming methods are simple and economical because they form the ribs by utilizing the plastic flow of the green tape in a relatively short time without generating air-polluting dusts. In the present study, the roll forming method was investigated by experiments as well as numerical analyses and in result the groove roll and the preform were designed. The effect of draft angle, corner radius, and initial thickness of the green tape on the plastic flow was examined by a series of parametric studies. The preform was recommended to ease the plastic flow into the grooves and to avoid the occurrence of cracks during rolling and sintering processes.

  • Ever since the ideal forming theory has been developed for process design purposes, application has been limited to sheet forming and, for bulk forming, to two-dimensional steady flow. Here, application for the non-steady case was made under the plane-strain condition. In the ideal flow, material elements deform fellowing the minimum plastic work path (or mostly proportional true strain path) so that the ideal plane-strain flow can be effectively described using the two-dimensional orthogonal convective coordinate system. Besides kinematics, schemes to optimize preform shapes for a prescribed final part shape and also to define the evolution of shapes and frictionless boundary tractions were developed. Discussions include numerical calculations made for a real automotive part under forging.

  • This paper suggests the new techmology to control metal flow in order to reduce the number of preforming and machining for the cold forged product with complex geometry. This technology can be summarized the complex forming, which consists of bulk forming and sheet forming, and multi-action forging, which be preformed double action dies. To analyze the process, finite element simulation has been performed. The proposed technology is applied to hub which is part of air conditioner clutch. According to the result of this study, the relative velocity of mandrel and punch is primary process variable.

  • The flow turning process, an incremental forming process, is a cost-effective forming method for axi-symmetric intricate parts to net shape. However, the flow turning process shows a fairly complicated deformation, it is very difficult to obtain satisfactory results. Therefore extensive experimental and analytical research has not been carried out. In this study, an fundamental experiment was conducted to improve productivity with process parameters such as tool path, angle of roller holder($\alpha$), feed rate(v ) and comer radius of forming roller(Rr). These factors were selected as variables in the experiment because they were most likely expected to have an effect on spring back. The clearance was controlled in order to achieve the precision product which is comparable to deep drawing one. And also thickness and diameter distributions of a multistage cup obtained by flow turning process were observed and compared with those of a commercial product produced by conventional deep drawing.

  • The shear spinning has been used to produce thin angled cone of parts, with reduced forming force and enhanced mechanical and surface quality for a good finished part, compared with other method formed parts. So shear spinning technique is used widely in industrial production. Especially shear spinning and flow forming techniques are used frequently in automotive, aerial, defense industry. In this paper, finite element method analysis of shear spinning for a cone shape workpiece is carried out to study effects of forming depth and lead angle on forming force. The axial and radial forces on several forming depth and lead angle conditions are obtained.

  • The flow forming process consists of a split process, a divide process, and a forming process. The split process is a forming process in which rollers radially permeate a simple disc-shaped forging material and split it in both directions to form a top-bottom bidirectional cup. It is advantageous for post-processing to deepen the forming depth in the split process but this characteristic causes the failure near the edge of the mandrel during the actual process. The split process was analyzed using Rigid Plastic FEM, and the stress analysis of the mandrel was conducted to find the cause of the failure. It was found that the failure occurred due to fatigue accumulation damage caused by repeated residual stress.

  • Two-dimensional solidification analysis during rheology forming process of semi-solid aluminum alloy has been studied. Two-phase fluid flow model to investigate the velocity field and temperature distribution is proposed. The proposed mathematical model is applied to the die shape of the two types. To calculate the velocity and temperature fields during rheology forming process, the earth governing equation correspondent to the liquid and solid region are adapted. Therefore, each numerical models considering the solid and liquid region existing within the semi-solid material have been developed to predict the deflect of rheology forming gnarls. The Arbitrary Boundary Maker And Cell (ABMAC) method is employed to solve the two-phase flow model of the Navier-Stokes equation. Theoretical model on the basis of the two-phase flow model is the mixture rule of solid and liquid phases. This approach is based on the liquid and solid viscosity. The liquid viscosity is pure liquid state value, however solid viscosity is considered as a function of the shear rate, solid fraction and power law curves.

A Study on the Mechanical Property of Sillicon Diamond-like-carbon Coating for Insulation of Electrically Assisted Forming Die Component (통전성형 금형 부품 절연을 위한 Si-DLC코팅 기계적 특성 연구)

  • In the present study, multi-layered Si DLC (Silicon Diamond-Like Carbon) coatings with HMDSO (Hexamethyldisiloxane) buffer layers are applied on SKD 11 substrates by PECVD (Plasma Enhanced Chemical Vapor Deposition) with different HMDSO gas flow rates, while the gas flow rate of $C_2H_2$ is fixed to enhance the electric resistivity of forming dies for electrically assisted forming. The HMDSO buffer layer is introduced to increase adhesion between the base metal and Si-DLC layers. The result of evaluation of electric resistivity and adhesion strength shows that the properties are affected by the flow rate of HMDSO, while the flow rate of 80 sccm results in the coating with the highest electric resistivity and adhesion strength among the selected flow rates.
