Mechanical Properties and Reliability of Sand Casting 3D Printing Materials (사형 주조 3D 프린팅용 소재의 기계적 특성 및 신뢰성)

  • Sand casting 3D printing uses a binder jetting method to produce a mold having complicated shape by spraying a binder on sand coated with activator. Appropriate heat treatment process in sand mold fabrication can increase the degree of polymerization to improve flexural strength. However, long heat treatment of over 24 hours decreases flexural strength and reliability due to chemical bond decomposition through thermal degradation. The main role of the activator is to control the reaction rate between the polymer chains. As a result, when the activator composition is increased from 0.15 wt% to 0.25 wt%, the flexural strength is increased by 218 N/㎠. However, excess activator (0.40 wt%) has been shown to decrease reliability without increasing flexural strength. The main role of the binder is to control the flexural strength of the specimen. As the binder composition is increased from 2.00 wt% to 4.00 wt%, the flexural strength increases to about 255 N/㎠, indicating the maximum flexural strength increase. Finally, the reliability of the flexural strength of the fabricated specimens is evaluated by a Weibull plot. Weibull modulus calculations are used to evaluate the flexural strength reliability of the specimens, and maximum reliability value of 11.7 is obtained at 0.20 wt% activator composition. Therefore, it is confirmed that this composition has maximum flexural strength reliability.

  • The melt of highly purified Zn was poured by top pouring process into the open green sand mold, that was made by using the 3-plane L-sections pattern. After skin was formed, the unsolified melt was poured out by rolling-over. The thicknesses of skin for each different of castings were investigated with one dimension. The results obtained and could be summerzed as follows: 1) While the 3-plant L-sections castings were solidifying in the mold, solidification blocks of different section modulus in the castings were formed, i.e. 1-dimension divergency block, 2-dimension heat divergency block, 3-dimension heat divergency block, 2-dimension heat convergency block, and 3-dimension heat convergency block. 2) When the chill plate was set up to the mold in order to change section modulus artificially, heat divergency blocks and heat convergency blocks according to the shape of chill plate were revealed.

  • The effects of various kind of molds on cast structures were studied in Al-4.5% Cu and Al-8% Cu alloys. Five kinds of sand molds which were mixed with different binders and a metal mold were used. Density, dendrite arm spacing and dendrite arm length of the cast alloys were greatly affected by quantities and materials of mold binders. The macrostructures examined were entirely equiaxed grains with little influences of types of molds. It is possibly due to the separation of growing crystals from the mold wall at the inital stage of solidification.

  • In the sand casting process, the flow of liquid metal affects the quality of casting products and their die life. To determine the optimal bush part design process, this study performed various analyses using commercial finite element analysis S/W. The simulation focused on the molten metal behaviors during the mold filling and solidification stages of sand casting. This study aims to develop methods to reduce the cost and increase the tool life of the continuous hot zinc plating roll.

  • In order to investigate the effect of size of sand grains, bentonite content and moisture on mixing power, standard mixing power, permeability, green compressive strength and green mold hardness were measured with mixing time, and also coated layer of mixed sand with time was observed by optical microscope and scanning electron microscope. From this experiment, the results were summarized as follows. 1. Mixing power increased as size of sand grains decreased. 2. Mixing power increased gradually as bentonite content increased and in particular, increased rapidly in 7-10% bentonite. 3. Mixing power increased as moisture content decreased. 4. The mixing time required to get the optimum mixing power decreased as moisture content and grain size increased, but increased as bentonite content increased.

A Study on Development of the Flask-Molds for Manufacturing of the Elbow Shape Shell Molds (엘보어 쉘주형 금형 개발에 관한 연구)

  • Since the shell-molds are used to make casting the metal parts for the automobile industry, the quality may well be inconsistent with the lower productivity, increasing the cost of the end products. The primary elbow design shell molded steel castings being produced through extrusion process has $180^{\varnothing}$ O.D., $150^{\varnothing}$ I.D., 14mm thickness and 400mm length, while being processed onto the left side of the tubing. The primary cause for the poor processing is the uneven manual shell molding. If the manual shell molds should be produced to have even quality, they would not be processed for tube linking. The purpose of this study was to develop the flask-molds for manufacturing of the shell molds to ensure mass-production, consistent quality, ommission of processing and comfortable working environment. For this purpose, four flask-molds were produced and thereby, four shell molds were assembled. In particular, the shell molds for processing were formed of the fine coated sand to be blown. As a result, productivity increased about three times, while a consistent quality was ensured. Furthermore, the tubes could be linked with each other without being processed, while pallets could be stacked, stored, transported and managed more easily. In a nut-shell, the molding theory could be applied more effectively. However, it is conceived that this study should be followed up by future studies which will research into reliability and endurability of the end products.

Applicability of Air Cooling Heat-treatment for a Duplex Stainless Steel Casting (2상 스테인레스 주강의 공냉 열처리 적용 가능성)

  • The substitution of cooling method from water quenching to air cooling after solution heat treatment was aimed for the development of a convenient and economical heat treatment process of duplex stainless steels without deterioration of mechanical and corrosion resistant properties for the industry. In order to achieve this goal, the mechanical properties and corrosion properties of a ASTM A890-4A duplex stainless steel were systematically investigated as functions of casting condition and cooling method after solution heat treatment. A 3-stepped sand mold and a permanent Y-block mold were used to check the effects of solidification structure and cooling rate after solution heat treatment. The microstructural characteristics such as the ferrite/austenite phase ratio and the precipitation behavior of ${\sigma}$ phase and carbides were investigated by combined analysis of OM and SEM-EDX with an aid of TTT diagram. Hardness and tension test were performed to evaluate the mechanical properties. Impact property at $-40^{\circ}C$ and corrosion resistance were also examined to check the possibility of the industrial application of this basic study. Throughout this investigation, air-cooling method was proved to effectively substitute for water-quenching process after the solution heat treatment, when the duplex stainless steel was sand mold cast with a thickness below 15 mm or permanent mold cast with a thickness below 20 mm.

Investigation of Reclamation for Waste $CO_2$ Mold Sand of Steel Foundries in Busan and Gyeong Area (부산 ${\cdot}$ 경남지역 주강 공장의 $CO_2$ 주형 고사의 발생실태와 재생에 관한 연구)

  • According to the investigation of waste $CO_2$ molding sand in the 15 steel foundries in Busan and Gyeong area, about 1 ton of waste $CO_2$ molding sand per ton of steel castings production was produced In order to reduce amount of $Na_2O$, Loss of Boiling (L.O.B), Loss of Ignition (L.O.I), Conductivity and PH which are present in the waste $CO_2$ molding sand below the reclamation effect, more than 50% of elimination for reclamation was required. It was found that the waste $CO_2$ molding sand does not contain a harmful component designated by industrial waste materials. Reclamation of the waste $CO_2$ molding sand was practically achieved by an abrasive-dry reclamation process. According to bench time of the sodium silicate-bonded $CO_2$ molding sand, reduction of compressive strength and surface stability index(S.S.I) become slowdown. Therefore, the reclaimed sand could be allowed the reuse of molding sand in $CO_2$ molding process including core sand.

A Study on Plasma Display Panel Barrier Rib Fabrication by Silicone Rubber Tooling and electromagnetic Wave (실리콘고무형과 전자기파에 의한 PDP격벽의 성형에 관한 연구)

  • Plasma Display Panel(PDP) is a type of flat panel display utilizing the light emission produced by gas discharge. Barrier Ribs of PDP separating each sub-pixel prevents optical and electrical crosstalks from adjacent sub-pixels. The mold for forming the barrier ribs has been newly researched to overcome the disadvantages of conventional manufacturing processes such as screen printing, sand-blasting and photosensitive glass methods. The mold for PDP barrier ribs have stripes of micro grooves transferring glass-material wall. In this paper, Stripes of grooves of which width 48${\mu}{\textrm}{m}$, depth 124$\mu\textrm{m}$ , pitch 274$\mu\textrm{m}$ was acquired by machining of single crystal silicon with dicing saw blade. Maximum roughness of the bottom of the grooves was 59.6nm Ra in grooving Si. Barrier ribs were formed with silicone rubber mold, which is transferred from grooved Si forming hard mold. Silicone rubber mold has the elasticity, which enable to accommodate the waveness of lower glass plate of PDP. The methods assisted by the microwave and UV was adopted for reducing the forming time of glass paste.

  • Vacuum molding process(V-process) has several benefits such as a lower total production cost and a high quality casting comparing to the conventional sand molding. Influence of the gating design on the molten metal flow was investigated in this study. General criteria for the gating design of the castings and commercial codes for the flow and solidification analysis were used to attain the optimized gating design in V-process. Though mold cavity was filled smoothly under the low initial velocity of molten metal, molten metal dashed against the upper part of the mold before the completion of the mold filling with higher initial molten metal velocity and fell soon. This phenomenon may affect collapsing the mold shape, however it is thought that the possibility of burning out of the vinyl by the molten metal is not so high because vinyl is coated with refractory material.
