Numerical Analysis of Micro-pattern Filling with Gas Dissolution by Injection Molding Process (가스 용해를 고려한 금형내압제어 사출성형공정의 마이크로패턴 충전 해석)

  • The injection molding process has several advantages enabling it to produce large quantities of molded plastic products using a repetitive process. In recent years, it has been necessary to develop an injection molding process with micro/nano-sized patterns for application to the semiconductor industry and to the bio/nano manufacturing industry. In this study, we apply gas pressure to the inside of a mold and consider the gas dissolution phenomenon for a resin filling into a micro pattern with a line structure. Using numerical analysis, we calculate the filling ratio with respect to time for various internal gas pressures and various aspect ratios of the micro-patterns.

Filling and Solidification Analysis for the Casting Process of Cylinder Liner (실린더 라이너 주조공정에 대한 충전 및 응고해석)

  • Computer simulation of mold filling and solidification has been performed in order to analyze the flow and solidification phenomena for the casting process of cylinder liner. The simulation result of mold filling shows that the molten metal flows into the mold in stable without scattering. The simulation results of solidification indicate that the last solidified area is located in the feeder. The temperature variation in casting is measured in actual casting and the result is compared with calculation result.

  • The incomplete saturation and the void formation during the resin infiltration into fibrous porous media in the resin transfer molding process cause failure in the final product during its service. In order to better understand flow behavior during the filling process, a finite-element scheme for transient flow simulation across the micro-structured fibrous media is developed in the present work. A volume-of- fluid (VOF) method has been incorporated in the Eulerian frame to capture the evolution of flow front and the vertical periodic boundary condition has been combined to avoid unwanted wall effect. In the microscale simulation, we investigated the transient filling process in various fiber structures and discussed the mechanism leading to the flow fingering in the case of random fiber distribution. Effects of the filling pressure, the shear-thinning behavior of fluid and the volume fraction on the flow front have been investigated for both intra-tow and the inter-tow flows in dual-scale fiber tow models.

Mechanical Properties and Mold Filling Capability of Al-Si-Mg Casting Alloy Fabricated by Lost Foam Casting Process (소실모형주조공정으로 제조한 Al-Si-Mg계 주조합금의 기계적 성질 및 주형 충전성)

  • The lost foam casting process was used to fabricate Al-Si-Mg cast specimens, and the effects of the chemical composition and process variables on the tensile properties and the mold filling ability were investigated. Some porosity formation was observed in thick sections of the casting and better tensile properties were obtained for thin sections, presumably because of their lower porosity and the higher cooling rate. Tensile properties were not clearly enhanced by grain refining treatment with Ti; however, the elongation was significantly improved by Sr modification of the Al-Si-Mg alloy. The mold filling distance was generally proportional to the pouring temperature of the melt, and the distance was also increased by the addition of Ti.

  • A new forming technology has been developed to fabricate near-net shape products using light metal. A semi-solid forming technology has some advantages compared with the conventional forming processes such as die casting squeeze casting and hot/cold forging. In this study the numerical analysis of semi-solid filling for a straight die shape and orifice die shape in gate pattern is studied on semi-solid materials(SSM) of solid fraction fs =30% in A356 aluminum alloy. The finite difference program of Navier-Stokes equation coupled with heat transfer and solidification has been developed to predict a filling pattern and the temperature distribution of SSM. The programdeveloped in this study gives die filling patterns of SSM and final solidifica-tion region.

  • In the semi-solid die casting process, an important thing is the flow behavior of semi-solid materials. The flow patterns of the semi-solid material can make the defects during die filling. To control the flow patterns is very important and difficult. In this paper, the flow behavior of the semi-solid A356 alloy material during die filing at various die gate shapes has been observed with the grain size controlled material. The effect of the gate shape on the die filling characteristics was investigated. The filling tests in each plunger stroke were experimented, and also simulated on the semi-solid material die casting process by MAGMAsoft. According to the filling tests and computer simulation, the effect of the gate shape on liquid segregation has been investigated.

  • For the three decades, the mold-filling of injection molding process was modeled as Hele-Shaw model. However, this model can not consider the 3D effect. In this paper, numerical simulations of three dimensional mold-filling during the filling phase were performed. The governing equations were discretized by segregated finite element method, which used equal order interpolation for pressure and velocity fields. The iterative linear equation solver (JCG, SOR) was employed for the solution of the momentum and pressure equations. Volume of Fluid (VOF) was employed for the melt front advancement. To check the validity of the numerical results, the results were compared with the experimental ones. The agreements between the experiment and the numerical results were found to be satisfactory.

  • In this paper we presented numerical method for the simulation of powder injection molding filling process, which is one of the key processes in powder injection molding. Rheological properties of powder binder mixture such as slip phenomena and yield stress were introduced into the numerical analysis model of powder injection molding filling simulation. Numerical model can be classified into two types. One is 2.5D model which can be introduced to a arbitrary thin geometry and the other is full 3D model which can be applied to a general 3D shape. For 2.5D model we showed the validity of our CAE system with several verification examples. Finally we suggested flow analysis model for 3D powder injection molding filling simulation.

  • In the present study, a numerical investigation of an insert injection molding process was carried out for the development of thermoplastic microfluidic chip plates with metal electrodes. Insert injection molding technology enables efficient realization of a plastic-metal hybrid structure and various efforts have been undertaken to produce novel components in several application fields. The microfluidic chip with metal inserts was proposed as a representative example and its molding process was analyzed. The important characteristics of the filling stage, such as the effects of filling time and thickness of the part cavity, were characterized. Furthermore, the detailed distributions of pressure and temperature at the end of the filling stage were investigated, revealing the significance of metal insert temperature.
