Finite-Element Analysis of Warm Square Cup Deep Drawing Process of Magnesium Alloy AZ31 Sheet (마그네슘 합금 AZ31 판재의 온간 사각컵 디프드로잉 공정의 유한요소 해석)

  • Magnesium alloys are expected to be widely used fur the parts of structural and electronic appliances due to their lightweight and EMI shielding characteristics. While the die casting has been mainly used to manufacture the parts from the magnesium alloys, the press forming is considered as an alternative to the die casting for saving the manufacturing cost and improving the structural strength of the magnesium alloy parts. However, the magnesium alloy has low formability at room temperature and therefore, in many cases, forming at elevated temperatures is necessary to obtain the required material flow without failure. In the present study, square cup deep drawing tests using the magnesium alloy AZ31 sheet were experimentally conducted at various elevated temperatures as well as room temperature, and the corresponding finite-element simulations, which calculated the damage evolution based on the Oyane's criterion, were conducted using the stress-strain relations from the tensile tests at various temperatures. The formability predictability by the finite-element analysis was investigated by comparing the predicted damage distributions over the deformed AZ31 sheet at elevated temperatures with the corresponding experimental deformations with failures.

Development of Numerically Controlled Cushion System for Use in Deep Drawing of Sheet Metals (박판의 덥 드로잉 성형을 위한 수치제어 쿠션 시스팀의 개발)

  • It is well known, for many years, that deep drawability can be improved by applying variable blank holding force. To apply variable blank holding force during cup drawing, we set up cushion pressure control system on the hydraulic press, and the pressure control system is often called NC(Numerically Controlled) cushion system. A cushion pressure control experiment was carried out using the NC cushion and it was shown that the proposed system produced good performance. The comparison of drawability of square cups with and without NC cushion showed that the drawability could be greatly improved when S-shaped pressure curve was applied. This paper includes design details of the NC cushion system and experimental analysis of drawability with NC cushion system.

  • Optimum tool design is carried out fur a multi-stage rectangular cup deep-drawing and ironing process with the large aspect ratio. Finite element simulation is carried out to investigate deformation mechanisms with the initial design made by an expert. The analysis considers the deep drawing process with ironing for the thickness control in the cup wall. The analysis reveals that the difference of the drawing ratio within the cross section and the irregular contact condition produce non-uniform metal flow to cause wrinkling and severe extension. For remedy, the modification guideline is proposed in the design of the tool and the process. Analysis results confirm that the modified tool design not only improves the quality of a deep-drawn product but also reduces the possibility of failure. The numerical result shows fair coincidence with the experimental one. After tryouts of the tool shape, the rectangular cup has been produced in the transfer press.

  • This paper resents a virtual forming system to simulate deep drawing process for stress-strain information by utilizing virtual system designed using Virtual Reality Modeling Language (VRML) and computer aided analysis (CAE) tool. The CAE tool to calculate stress, strain, and deformation is designed using Finite Element Method. Stress distributions and deformation profiles as well as the operation of forming machine can be simulated and visualized in the web. The developed system consists of three modules, input module, virtual forming machine module, and output module. The input nodule was designed using HTML and ASP. The input data for FEM calculation is directed to the forming machine module for calculation. The results from the forming machine module can be visualized through output module as well as the forming process simulation.

  • In this paper Research development about a micro metal forming manufacturing system has been developed. A micro forming system has been achieved in Japan and it's developed micro press is limited to single forming process. To coincide with the purpose to be more practical, research and development is necessary about the press which the multi forming process is possible. We set the development of the equipment including micro deep drawing, micro punching and micro restriking process to the goal. To achieve this goal, Research about micro forming process to be related to multi process forming must be preceded first. Material selection and analysis about micro forming process are accomplished in this paper. And the basis research to make actual system is accomplished.

  • For mass production of stamped parts, which require complicated in-press operations, it is always advisable to use a progressive die set. It is difficult to choose a progressive die set if the stamped parts need to be deep drawn and especially if they are unsymmetrical. Because unsymmetrical deep drawing parts are very sensitive to the effect of weight during moving to the next step, they are hard to exactly locate on the die face. An automotive seat side cushion panel is about 80mm high, unsymmetrical and its low edge needs hemming, so it is hard to produce even using a progressive die set. In the current paper a progressive stamping for seat side cushion panel was examined. Five strip bridges were considered to be strong enough to move to the next die as predicted by the CAE analysis.

  • This paper presents an experimental study of deep-drawing and rubber-pad forming process using titanium alloy sheet. The process and results of the work carried out to investigate the capability of the process and to optimize th process parameters to ensure a sound forming. Room and high temperature tensile tests were carried out at various process conditions and microstructural evaluation was investigated. The experimental investigation was done using 150 ton hydraulic press to produce a deep-drawn part. Both graphite lubricant and polyethylene sheet were essential for defect-free product. Regarding the rubber-pad forming, reasonable formability was obtained only for pure-Ti not for Ti-6Al-4V.

  • Sheet metal forming with hydraulic counter-pressure has several advantages compared with conventional drawing, such as higher forming limits, higher accuracy of formed parts and the achievement of complicated formed shapes. About 50 special press machines have already been used in Japan for manufacturing lighting reflectors, aircraft parts and automobile parts. This report descirbes the techniques and the equipment used in the application of process.

  • Since magnesium alloy sheets have been employed in industrial field which requires the light weight and thin engineering components, most of researches have been focused on the formability of magnesium ahoy sheet. In warm press forming of magnesium alloy sheet, it is important to control the sheet temperature by heating the sheet in closed die. When forming a commercial AZ31 magnesium alloy sheets which are 0.5mm and 1.0mm thick, respectively, time arriving at target temperature and temperature variation in magnesium alloy sheet have been investigated. Sheet metals were mostly formed in simple shapes such as circular or rectangular. Few studies about forming of complex shapes were reported. Thus, the formability of magnesium alloy sheet for complex shapes is investigated. The process variable for a double sink shape deep drawing with circular and rectangular shape was investigated by varying temperature, velocities, and clearances. Accordingly, temperature, velocities, and clearances suitable for forming were suggested through investigating the thickness variation of the product.

  • In April 2010, the die and mould grand prix for university student was held in Osaka as a special event of Inter Mold Japan. The students from Korea, China, and Japan participated to demonstrate the design and manufacturing skill of die and mould. Based on the given product drawing of Test Work, progressive die should be designed and manufactured. Also, production of Test Work should be carried out. This study had been conducted to participate in the grand prix and to learn practical knowledge and experience from real die design and making. Test Work is made of SPCC and includes piercing, blanking, deep drawing and burring. From the analysis of product drawing, process planning and die design was carried out. Progressive die for Test Work was manufactured using CNC milling, grinding, wire-cutting and polishing. The production was successfully completed using mechanical press and product showed very good accuracy satisfying all dimensional tolerances.
