Life Evaluation of CrN Coatings due to Wear Using Friction and Acoustic Emission Sensor (마찰 및 음향방출 신호를 이용한 CrN 코팅의 마모수명 평가)

  • Acoustic emission (AE) sensor was used to evaluate the wear-life of CrN-coated steel disks with 1 $\mu\textrm{m}$ and 4 $\mu\textrm{m}$ coating thickness. The relationship between Af and friction signal from scratch test and sliding test was investigated. The first spatting of CrN film was detected by AR signals in the early stage of coating failures, and overall failures by friction signals. Therefore, the conservative design for coating-life should be done using the results of AE signals. Using the percent contact load, the ratio of sliding normal load to the critical scratch load and the number of cycles to failure was measured to predict the wear-life of CrN film. On the wear-life dia-gram the percent contact loads and the number of cycles to failure showed a good linear relationship on the log coordinate. As the load percentage was decreased, the diagram showed that the wear-limits, at which the coated steels survived more than 35,000 cycles, were about 4∼5% of the critical scratch loads.

A Study on Life Estimation of a Forging Die (단조 금형의 수명 평가에 관한 연구)

  • Die life is generally estimated taking failure life and wear amount into consideration. In this study, the forging die life was investigated considering both of these two factors. The fatigue life prediction for the die was performed using the stress-life method, i.e. Goodman's and Gerber's equations. The Archard's wear model was used in the wear life simulation. These die life prediction techniques were applied to the die used in the forging process of the socket ball joint of a transportation system. A rigid-plastic finite element analysis for the die forging process of the socket ball was carried out and also the elastic stress analysis for the die set was performed in order to get basic data for the die fatigue life prediction. The wear volume of the die was measured using a 3-dimensional measurement apparatus. The simulation results were relatively in good agreement with the experimental measurements.

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In warm forging processes wear is the predominant factor for operating lives of tools. To predict tool life by wear, Archard's wear model is generally applied. Usually hardness of die is considered to be a function of temperature in Archard's wear model. But hardness of die is a function of not only temperature but also operating time of die. To consider softening of die by repeated operations, it is necessary to express hardness of dies by a function of temperatures and operating time. By experiment of reheating of dies, die softening curves were obtained. Finally modified Archard's wear model in which hardness of die was expressed as a function of main tempering curve was proposed.

Wear Life Prediction of CrN Coating Layer on the Press Tool for Stamping the Ultra High Strength Steel Sheet (초고강도강판 프레스성형용 금형의 CrN 코팅층 마모수명 예측)

  • In this study, a wear test method was proposed to predict the wear life of the CrN layer coated on the surface of the press tools for manufacturing the auto-parts with ultra high strength steel (UHSS) with a tensile strength of 1.5 GPa. The pin-on-disc type wear test was carried out to confirm the feasibility and the reproducibility of the wear amount according to the test conditions such as the normal force, the sliding velocity, and the sliding speed. The test conditions were obtained from the finite element stamping analysis and the wear simulation. With the wear amount from the wear test, a prediction model of the wear depth in the CrN coating layer was proposed according to the test conditions with the design of experiments such as Taguchi method and the response surface method. The derived prediction model was then compared to the result of the Archard wear model, fully describing that the proposed model can effectively predict the wear life of the press tools for the auto-parts with UHSS.

  • In the stage of process design, many factors affecting tool life should be considered. Wear, Damage Accumulation and excessive die Stress are those. Most Engineer think wear and damage accumulation affection deeply to the cold forging dies and wear for the hot forging dies. In this report, the example that wear and stress distribution affect tool life in hot forging together will be introduced and the way to solve that problem using Finite Element Method.

Prediction of Shearing Die Life for Producing a Retainer using FE Analysis (유한요소해석을 이용한 리테이너 전단 금형 수명예측)

  • In the current study, a method was proposed to quantitatively predict the wear and fatigue life of a shearing die in order to determine an effective replacement period for the die. The shearing die model of a retainer manufacturing process was used for the proposed method of quantitative life prediction. The retainer is produced through shearing steps, such as piercing and notching. The shearing die of the retainer is carefully controlled because the dimensional accuracy of the retainer is critical. The fatigue life for the shearing die was predicted using ANSYS considering S-N curves of STD11 and Gerber’s equation. The wear life for the shearing die was predicted using DEFORM-3D considering the Archard’s wear model. Experimental shearing of the retainer was conducted to verify the effectiveness of the proposed method for predicting die life. The fatigue failure of the shearing die was macroscopically measured. The wear depth was measured using a 3D coordinate measuring machine. The results showed that the wear and fatigue life in the FE analysis agree well with the experimental results.

Prediction of Tool Life on Cooling System in Warm Forging (온간 단조에서의 냉각방법에 따른 금형 수명 예측)

  • The tool life is not long enough under sever forming condition in warm forging. The tool life is affected by wear heat fatigue plastic deformation and so on. Especially wear is one of the most serious factors for tool life. To increase tool life we should consider various factors like processing design die design die materials lubrication and cooling system This study design to obtain the steady state temperature of die by FEM analysis under several conditions of cooling. There are four cooling conditions in this study no cooling internal cooling external cooling and both internal and external cooling. With above obtained temperatures tool life is predicted using Archard's model that is considered softening of die. The effect of internal cooling system is better than that of externally cooled die. To predict the die life the steady state temperature is calculated by using mean temperature of die. Considering only wear the die life much longer as the cooling effect is bigger. The more accurate die life will be predicted if we consider heat crack as well as wear.

A Study on Wear Life Prediction of Disk Brake Pads (디스크 브레이크 패드 수명 예측에 관한 연구)

  • This paper presents a numerical technique to analyze wear life of automotive disk brake pad, where FFT-FEM method is adopted to determine the transient temperature distribution of the disk surface. A specimen ova frictional material is tested on a small scale brake dynamometer to find the dependency of the wear rate on temperature change, from which and the temperature analysis results, given the wear test mode, wear behavior of the pad material fur the vehicle can be predicted. Numerical examples show the predicted wear life of the vehicle coincides with the manufacture's recommended time interval for replacing the pads.

  • Friction and wear behavior of MoS$_{2}$ bonded films were evaluated at a Block-on-Ring typed tribo-tester, and their properties were compared with those of Falex tester in terms of the wear life of the films. Test results showed that friction and wear properties were significantly affected by the test methods of different contact configuration, and the wear life at a Block-on-Ring type tribo-tester was mostly governed by the resin binder. To obtain long wear life of the films, various combinations of solid-resin-content ratio and chemical resin modification were attempted and evaluated. Adhesion properties of resin binders were also measured and compared by using a scratch tester.

Anti-wear performance and life evaluation of wheel bearing type greases

  • Li-complex and urea type greases (each 10 species) which were furnished by Chang-Am LS, analyzed anti-wear performance into fretting wear tester & four-bail wear tester. from the results of fretting wear test, the wear volume of Li-complex greases are $4.6\~8.9mg\;and\;8.3\~14.4mg$ with the test of urea greases. The anti-wear performance for 4-ball wear test of greases produced results around 0.5mm at the value of WSD. The grease life performance were evaluated by SKF-ROF Grease Tester and wheel bearing life tester. From the results of SKF-ROF tester, the life performance evaluated by whole working time produced results $50\~300hr$ with the Li-complex greases and 100-1000hr with the urea greases. That is to say, in spite of severe condition at the higher of $10^{\circ}C$ reaction temp, the life performance with Urea type greases are much superior to Li-complex type greases. Prior to wheel bearing life tester, the grease selected performance evaluation(=anti-wear test) are tested by wheel bearing tester. In this results, we can confirm results those are similar with SKF-ROF tester. In this study, we can draw two major conclusions, one is that Li-complex greases are superior to urea greases with anti-wear properties and the other is that urea greases are much superior to Li-complex greases with life performance.
