A Study on the Cutting Characteristics of AI in End Milling for Various Hardnesses (경도변화에 따른 Al의 밀링가공시 가공 특성에 관한 연구)

  • The cutting tests of aluminum alloy for various hardnesses were carried out using CNC milling machine. The surface roughness{Ra, Rmax) of cut surface and cutting forces are measured at various cutting conditions such as spindle speed, feed speed and hardness. In the CNC end-milling, the surface roughness increases as feed speed increases and decreases as spindle speed increases. However, the bulit-up edge has occurred on in case of low hardness and low feed speed. In experimental conditions, as the hardness of aluminum alloy increases, the surface roughness(Ra, Rmax) decreases

Microstructural Change and Sintering Behavior of W-Cu Composite Powders Milled by 3-Dimensional Mixer (3차원 혼합기로 볼밀링한 W-Cu 복합분말의 미세구조 변화와 소결거동)

  • The W-Cu composite powders were synthesized from W and Cu elemental powders by ball-milling process, and their microstructural changes and sintering behaviors were evaluated. The ball milling process was carried out in a 3-dimensional mixer (Turbula mixer) using zirconic ($ZrO_2$) ball and alumina ($Al_2O_3$) vial up to 300 hrs. The ball-milled W-Cu powders revealed nearly spherical shape. Microstructure of the composite powders showed onion-like structure which consists of W and Cu shells due to the moving characteristic of Turbula mixer. The W and Cu elements in the composite powders milled for 300 hrs were homogeneously distributed, and W grain size in the ball-milled powder was smaller than 0.5 $\mu\textrm{m}$. Fe impurity introduced during ball milling process was very low as of 0.001 wt%. The relative sintered density of ball-milled W-Cu specimens reached about 94% after sintering at $1100^{\circ}C$.

  • The present work studies the influence of high-energy milling (HEM) and sintering cycle of Ti and Al powders on the obtainment of TiAl. This study shows that HEM modifies the diffusion processes during the sintering stage. The samples were obtained by cold uniaxial and isostatic pressing, pre-sintered at different temperatures, and heated up to the sintering temperature. This study also shows the effect of powder additions processed by HEM on the sintering behavior of elemental Ti and Al powders.

Form Error Prediction in Side Wall Milling Considering Tool Deflection (측벽 엔드밀 가공에서 공구 변형을 고려한 형상 오차 예측)

  • A method for form error prediction in side wall machining with a flat end mill is suggested. Form error is predicted directly from the tool deflection without surface generation by cutting edge locus with time simulation. Developed model can predict the surface form error about three hundred times faster than the previous method. Cutting forces and tool deflection are calculated considering tool geometry, tool setting error and machine tool stiffness. The characteristics and the difference of generated surface shape in up milling and down milling are discussed. The usefulness of the presented method is verified from a set of experiments under various cutting conditions generally used in die and mold manufacturing. This study contributes to real time surface shape estimation and cutting process planning for the improvement of form accuracy.

  • The most important thing in measuring the tool wear is to set up the measurement base. The end mill that is being used for machining of die is difficult to set up the base and to measure the tool wear because of geometric properties of that such as a helix and relief angle. In this study, a new instrument using spindle orientation function in end milling is developed to measure the tool wear and evaluated by the measuring system on the machine. Finally, this new method makes possible the wear measurement of same position and reduces the measuring time compared with the measuring methods such as the microscope and CCD.

  • Manufacturing methods of Nano particles can be distinguished by top-down technology as physical method and bottom-up technology as chemical synthetic method. Top-down technology is a kind of method for making microstructure as like carving after forming a macroscopic structure in advance and its typical methods are ball milling, gas condensation method and so on. Nano Particles synthesized by bottom-up method have got to do dispersing process for using them as actual nano particles because their viscosity are very strong and so easy to shape cohesive substances. Therefore, this study is about a particle separating device which separates a certain constant size of grains processed already in mill and mixer because we mostly use media agitating mill as a device of milling and dispersing and we necessarily use very slight balls as media for manufacturing nano particles in the machine. The centrifugal device has been designed for passing and separating below a certain type of grain size after final process of particles in the mill.

  • High-speed machining is one of the most effective technologies to improve productivity Because of the high speed and high feed rate, high-speed machining can give great advantages for the machining of dies and molds. This paper describes on the analysis and evaluation of cutting force in high-speed machining. Cutter rotation directions, slope directions, spindle revolution and depth of cut are control factors for cutting force. The effect of the control factors on cutting force is investigated for the high speed machining of STD11.

Tool Deflection and Geometric Accuracy to the Change of Inclination Position Angle during Machining Sculptured Surface (곡면가공시 경사위치각 변화에 따른 공구변형과 형상정밀도)

  • In this study, hemisphere and cylindrical shapes were machined for different tool paths and machining conditions with ball endmill cutters. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting is obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. Roundness values were found in least roundness error when down-milling in upward cutting. It is obtained the very little difference between 90。and 45。 of inclination position angle. The best surface roughness value was obtained in upward up-milling and showed different tendency with tool deflection and cutting force. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. Therefore, this phenomenon which is received over cutting resistance can be caused of chatter.

Electromagnetic Wave Absorption Characteristics of Nanocrystalline FeCuNbSiB Alloy Flakes/Polymer Composite Sheets with Different Flake Thickness

  • This study examined the effects of a decrease in thickness of magnetic alloy flakes on the electromagnetic wave absorption characteristics of nanocrystalline $Fe_{73.5}Cu_1Nb_3Si_{15.5}B_7$ (at.%) alloy flakes/polymer composite sheets available for a quasi-microwave band. The thickness of FeCuNbSiB alloy flakes decreased to 1-2 $\mu$m with increasing milling time up to 24 h, and the composite sheet including alloy flakes milled for 24 h exhibited considerably enhanced power loss properties in the GHz range compared to the sheets having non-milled alloy powders. Although a considerable increase in loss factor upon milling was observed in the narrow frequency range of 4-6 GHz, there was no correlation between the complex permeability and flake thickness. However, the complex permittivity increased with increasing milling time, and there was good agreement between the milling time and the frequency dependences of the complex permittivity and power loss.
