A Study on Development of Laser Welding System for Bellows Outside Ege Using Vision Sensor (시각센서를 이용한 벨로우즈 외부 모서리 레이저 용접 시스템의 개발에 관한 연구)

  • The welded metal bellows is commonly manufactured by welding pairs of washer-shaped discs of thin sheet metal stamped from strip stock in thickness from 0.025 to 0.254 mm. The discs, or diaphragms, are formed with mating circumferential corrugations. In this study, the diaphragms were welded by using a CW Nd: YAG laser to form metal bellows. The bellows was fixed on a jig and compressed axially, while Cu-rings were installed between belows edges for intimate contact of edges. The difference between the inner diameter of bellows and jig shaft causes an eccentricity, while the tolerance between motor shaft and jig shaft causes a wobble type motion. A vision sensor which is based on the optical triangulation was used for seam tracking. An image processing algorithm which can distinguish the image by bellows edge from that by Cu-ring was developed. The geometric relationship which describes the eccentricity and wobble type motion was modeled. The seam tracking using the image processing algorithm and the geometric modeling was performed successfully.

  • The purpose of this study is to establish the optimum line heating condition to straighten the excessive bending distortion of a thin plate welded structure. For it, the extensive FEA and experiments were performed to evaluate the effect of heat source, heating speed and position on the straightening of a thin plate welded structure. In accordance with the results obtained by FEA and experiments, the straightening effect of line heating was strongly depends on the variables used in this study. With the results, the optimum line heating condition was established by using the response surface method and verified through comparing it with the numerical analysis result.

Effect of Process Parameters on Condenser Discharge Weldability of Thin Gauge Steel (박판 강재의 컨덴서 용접성에 미치는 용접변수의 영향)

  • Effect of process parameters on the quality of condenser discharge weld for coated sheet steels was discussed. The welding specimens were coated with pure Zn of 20/20 g/m2 in the production line. Direct measurements of welding parameters such as the discharge current, the pressures and the voltage drop across the electrodes were carried out with welding process monitoring system. High speed camera was also utilized to analyze the weld formation process. Test results indicated that the relation between weld strength and applied energy was stabilized at the acceptable welding heat input range. It was thought that the acceptable welding heat input should be redefined based on the monitored data because the calculated value of the welding heat input could hardly be utilized if the discharge condition was changed. Mechanical test results and high speed photographs showed that expulsion deteriorated the weld quality and the strength at the same time especially when the size of the spatter was large enough to carry the molten metal, which should form the nugget, out of the welding spot. Results also demonstrated that the discharge current should be applied at the appropriate time during the process because sufficient nugget was not produced if the time was deviated from the optimum range.

  • Prediction and control of the thermal distortion is particularly important for the design and manufacture of welded thin plate panel. In this study, experiments and computations are peformed to analyze how hole configuration and the size of the specimen effect on distortion. In addition, this study aims to develop a thermal elasto-plastic simulation using finite element method to predict distortion, with particular emphasis on buckling deformation generated in attachments welded around hole.

  • Magnesium alloy sheets have been extending their field of applications to automotive and electronic industries taking advantage of their excellent light weight property. In addition to their excellent light property, magnesium alloys have several other advantages: high specific strength, good welding capability and corrosion resistance. Taking advantage of these benefits, magnesium alloys have also been substituting the polymeric materials in the electronic devices industries. In sheet metal forming application with magnesium alloys, the lower formability and high springback due to the lower elastic property (Young's modulus=45 GPa) at room temperature are major hurdles by which magnesium alloys have limited applications. In this study, commercial notebook case was adopted as the benchmark model, and then design parameters and process conditions are analyzed by the finite element simulation and physical try-outs.

A Study on the Correlation Between Nugget Diameter and Contact Diameter of Sheets by Electrode Force (點熔接 의 너깃지름 과 板間接觸지름 의 關聯性)

  • It is required in designing a spot welding to get in advance an estimated figure of nugget diameter. A method of estimating nugget diameter of low carbon steel sheets is suggested in tesms of utilizing elastic calculation in theory and of making a sectional observation of specimen of spot welding in experiment. The resultant findings are summarized as follows: 1) A contact diameter of sheet, 2.gamma.$_{o}$=d sub e/+(1.1)t, wheer de is the electrode tip diameter and t is the thickness of sheets. 2) The practical measurement of the nugget diameter reveals that $d_{n}$=(1.05) $d_{e}$+(0.9)t, and $d_{b}$ is less by 0.8-4.3% than 2.gamma.$_{o}$. 3) The more $d_{n}$ is as compared with t, the less the difference between a theoretical value and an experimental value is. 4) In the spot welding of thin steel sheets less than 3mm in thickness that are commonly used in sheet metal works, the contact diameter equals the nugget diameter. In this case, either the theoretical or experimental approach can be used for estimating the nugget diameter.meter.ter.r.

  • Spot welding is very important and useful technology in fabriaction of the thin sheet structure such as the automobile, train and air craft, Because fatigue strength of the spot welding point is however considerably lower than base metal due to stress concentration at the nugget edge, reasonable fatigue strength evaluation of spot welded lap joint is very important to estimate the reliability and durability of th spot welded structure and to establish a criterion of ling life fatigue design. For reasonalbe fatigue strength evaluation, it is necessary to estimate the fatigue strength of spot welded lap joints, systematically. So far, many investigators have numerically and experimentally studied on the systematic fatigue strength estimation for various spot welded lap joints, and the methods suggested has been considerably accumulated. By the way, for applying them in practical fatigue design of the thin sheet structure fabricated by spot welding ,it is also necessary to verify their efficiency and reliability on the predicted results, Therefore, in this study, a statistical fatigue strength estimation method for spot welded lap joints was developed by using the Weibull probability distribution function. From the result, it was found that fatigue strength and fatigue life of the spot welded lap joints having various dimension were able to be statically predicted . And also, a reliable criterion for long life fatigue design of the spot welded lap joint could be established.

  • As a significant technology in the smartization era promoted by the Fourth Industrial Revolution, the secondary battery industry has recently attracted significant attention. The demand for lithium-ion batteries (LIBs), which exhibit excellent performance, is considerably increasing in different industrial fields. During the manufacturing process of LIBs, it is necessary to join the cathode and anode sheets with thicknesses of several tens of micrometers to lead taps of the cathode and anode with thicknesses of several hundreds of micrometers. Ultrasonic welding exhibits excellent bonding when bonded with very thin plates, such as negative and positive electrodes of LIBs, and dissimilar and highly conductive materials. In addition, ultrasonic welding has a small heat-affected zone. In LIBs, Cu is mainly used as the negative electrode sheet, whereas Cu or Ni is used as the negative electrode tab. In this study, one or two electrode sheets (t0.025 mm Cu) were welded to one lead tab (t0.1 mm Cu). The welding energy and pressure were used as welding parameters to determine the welding strength of the interface between two or three welded materials. Finally, the effects of these welding parameters on the welding strength were investigated.

Development of Laser Welding Technology for Commercial Vehicle Oil Pressure Sensor (상용차 오일압력 측정용 압력센서 제작을 위한 레이저용접기술)

  • Using a fiber laser heat source, an oil pressure sensor was fabricated to measure the pressure in commercial vehicles. A stepping motor was used for the rotational and translational motion in the diaphragms and hardware joining. Laser welding process algorism including shielding gas control and vision system was integrated by using LabVIEW software for the high quality welding and in-line monitoring purpose. For the maximum flexibility in pressure transmission to the pressure sensor, thin sheet metal diaphragm, $25{\sim}50{\mu}m$(SUS-316L), was used and the diaphragms were optimally designed with FEM analysis. The welded samples were cross-sectioned the observation showed that the maximum depth ratio was more than seven times of diaphragms. The maximum welding speed was measured to be as high as 50in/mm by the developed automation mechanism. The fabricated prototypes were tested for the proof pressure, spring constant and sealing. The FEM results of spring constant measurement was as accurate as up to 80% of the design value and the sensor was safely operated up to the nominal pressure of 10bars.

Effect of Ni-Flash Coating on Hydrogen Embrittlement and Liquid Metal Embrittlement of Ultra-High-Strength Electrogalvanized Steel Sheet (Ni-Flash 코팅이 초고강도 전기아연 도금강재의 수소취화 및 액상금속취화에 미치는 영향)

  • The purpose of this study was to elucidate effects of a thin (tens to hundreds of nanometers) Ni-flash coating layer on hydrogen embrittlement (HE) and liquid metal embrittlement (LME) in ultra-high-strength electrogalvanized steel with a tensile strength of more than 1 GPa. Various experimental and analytical methods, including thermal desorption spectroscopy, slow strain rate testing, resistance spot welding, X-ray diffraction, and metallographic observation, were employed. Results showed that an increase in Ni target amount for flash coating resulted in a decrease in diffusible hydrogen content during electrogalvanizing, resulting in a significant decrease in HE sensitivity. Moreover, a Ni target amount of more than 1000 mg/m2 drastically reduced the occurring frequency and average depth of LME. This reduction could be primarily attributed to formation of Zn-Ni intermetallic phases during the welding process that could inhibit liquefaction of intermetallic phases in the heat-affected zone. This study provides a desirable Ni target amount for Ni-flash coating on ultra-high-strength steels conducted in a continuous galvanizing line or a high-speed batch line to achieve high resistance to both HE and LME.
