Five-axis CL Data Generation by Considering Tool Swept Surface Model in Face Milling of Sculptured Surface (공구이동궤적 모델을 이용한 5축 페이스밀링 가공데이터 생성)

  • It is well known that the five-axis machining has advantages of tool accessibility and machined surface quality when compared with conventional three-axis machining. Traditional researches on the five-axis tool-path generation have addressed interferences such as cutter gouging, collision, machine kinematics and optimization of a CL(cutter location) or a cutter position. In the paper it is presented that optimal CL data for a face-milling cutter moving on a tool-path are obtained by incorporating TSS(tool swept surface) model. The TSS model from current CL position to the next CL position is constructed based on machine kinematics as well as cutter geometry, with which the deviation from the design surface can be computed. Then the next CC(cutter-contact) point should be adjusted such that the deviation conforms to given machining tolerance value. The proposed algorithm was implemented and applied to a marine propeller machining, which proved effective from a quantitative point of view. In addition, the algorithm using the TSS can also be applied to avoid cutter convex interferences in general three-axis NC machining.

Development of Expert System for Burr Formation in Face Milling (밀링가공시 버형성 예측을 위한 전문가 시스템 개발)

  • Burr makes troubles on manufacturing process due to deburring cost, quality of products and productivity. This paper described the results of experimental study on the influence of the cutting parameters on the formation of exit burrs in face milling. Using the results of experimental study, burr types are classified and data bases are developed to predict burr formation result. From the CAD file for work geometry and the NC data for tool path, the exit angles are calculated at every edges. This program predicts the burr geometry at exit edges using the prediction algorithm and data bases which are developed experimentally. Simulation results on deformation strain and temperature are also available in specific 2-dimensional cutting conditions. Also algorithm which can determine the exit angle is proposed.

Synthesis of CuSbS2 and CuSbSe2 Nanocrystals by a Mechanochemical Method (기계화학적 방법에 의한 CuSbS2와 CuSbSe2 나노입자의 합성)

  • $CuSbS_2$ (CAS) and $CuSbSe_2$ (CASe) nanocrystals (NCs), which consist of earth-abundant elements, were synthesized by a mechanochemical method. Elemental precursors such as copper, antimony, sulfur, and selenium were used without adding any organic solvents or additives. The NCs were synthesized by milling for a few hours. The sudden phase changes occurred by self-ignition and propagation, as previously observed in other mechanochemical synthetic processes. The XRD, Raman, and TEM analysis were carried out to determine the crystallinity and secondary phase of the as-synthesized CAS and CASe NCs, confirming the phase-pure synthesis of CAS and CASe. Optical properties were investigated by UV-Vis spectroscopy and it was observed that the band gap energies were about 1.1 and 1.5 eV, respectively for CAS and CASe, suggesting the potential for the use as solar cell materials. The NC colloids dispersed in anhydrous ethanol were prepared and coated on Mo substrates by a facile doctor-blade method. The investigation on the solar cell properties of the as-synthesized materials is underway.

Determination of the Optimum Feed Rate by a Surface Roughness Model in a Face Milling Operation (표면노조 모델을 이용한 졍면밀링에서의 최적 이송속도 선정)

  • Determination of an optimal feed rate is valuable in the sense of the precision and efficient machining. In this regard, a new surface roughness model for the face milling operation that considered the radial and axal runouts of the inserts in the cutter body was developed. The validity of the model was proved through the cutting experiments, and the model is able to predict the real machined surface roughness exactly with the information of the insert runouts and the cutting conditions. From the estimated surface roughness value, the maximum feed rate that obtains a maximum naterial removal rate under the given surface roughness constraint can be selected by using a bisection method. Therefore, this mehod for optimizing the feed rate can be well applied to the using a bisection method. Therefore, this method for optimizing the feed rate can be well applied to the using selsction of the cutting condition during the NC data generation in CAM.

  • This study examines the implementation of a kinematic machining tool to evaluate the interference and collision phenomenon of 5-axis machining of wing ribs from airplanes, particularly for a large-size model airplane. We develop a machine simulation model of a parallel kinematic machining tool that can operate in a virtual space, which is equivalent to the authentic conditions in the field. The investigation of the simulation function elements indicates the necessity to generate the 6-axis machining, which attaches an angle head to the main axis of the machine. Using an NC program for the wing ribs, we attempt to verify the correspondence and conformity between the machine simulation model and the actual equipment.

Feedrate Optimization Using CL Surface (공구경로 곡면을 이용한 이송속도 최적화)

  • In mold machining, there are many concave machining regions where chatter and tool deflection occur since MRR(material removal rate) increases as curvature increases even though cutting speed and depth of cut are constant. Boolean operation between stock and tool model is widely used to compute MRR in NC milling simulation. In finish cutting, the side step is reduced to about 0.3mm and tool path length is sometimes over loom, so Boolean operation takes long computation time and includes much error if the resolution of stock and tool model is larger than the side step. In this paper, curvature of CL (cutter location) surface and side step of tool path is used to compute the feedrate for constant MRR machining. The data structure of CL surface is Z-map generated from NC tool path. The algorithm to get local curvature from discrete data was developed and applied to compute local curvature of CL surface. The side step of tool path was computed by point density map which includes cutter location point density at each grid element. The feedrate computed from curvature and side step is inserted to new tool path to regulate MRR. The resultants were applied to feedrate optimization system which generates new tool path with feedrate from NC codes for finish cutting. The system was applied to the machining of speaker and cellular phone mold. The finishing time was reduced to 12.6%, tool wear was reduced from 2mm to 1.1mm and chatter marks and over cut on corner were reduced, compared to the machining by constant feedrate. The machining time was shorter to 17% and surface quality and tool was also better than the conventional federate regulation using curvature of the tool path.

Web-based Design and Manufacturing System for Micro Fabrication (마이크로 가공을 위한 웹 기반 설계 가공 시스템)

  • In this paper a web-based micro fabrication system is discussed. A commercial CAD and a web browser were used as its user interfaces. In these user interfaces the concepts of Design for Manufacturing (DFM) was implemented providing the fabrication knowledge of micro machining to the designers. Simple databases were constructed to store the fabrication knowledge of materials, tools, and micro machining know-how. The part geometry was uploaded to the web server of this system as an STL (Stereo Lithography) format with process parameters for 3-axis micro milling. A Slice-based process planner automatically provides NC codes for controlling micro stages. A couple of micro parts were fabricated using the system with micro endmills. This design and manufacturing system enables network users to obtain micro-scale prototypes in a rapid manner.

  • Increasing demands on precision machining using CNC machines have necessitated that the tool to move with a position error as small as possible in 3-dimensional (3D) space. This paper presents the simultaneous 3D machining with a retrofitted PC-NC milling machine. To achieve the simultaneous 3-axis motions, a new precision interpolation algorithm for 3D Non-Uniform Rational B-Spline(NURBS) curve is used. With this accurate and efficient algorithm for the generation of complex. 3D shapes, a real-time NURBS interpolator was developed using a PC and the simultaneous 3D machining is accomplished.

  • With the contemporary CAD/CAM system, where the tool path is generated and verified purely based on the geometric operation, geometric accuracy of the machined surface cannot be guaranteed dut to the cutting mechanics, meaning that the cutting mechanics should be incorporated in some fashion. In this paper, we incorporate the instantaneous cutting force and the tool deflection phenomena in predicting the machined surface for the finish-cut and milling operation. For the given NC dat including cutting conditions, the developed algorithm computes cutting force and deflection amount along the tool trajectory, and outputs the 3D graphic model of the machined surface together with error analysis. The validity and accuracy of the presented method has been tested by the actual cutting experiments. Experimental results and accuracy enhancement method together with implementing architecture of the VMCS (Virtual Machining CAM System) are discussed in the paper.
