Advancement in Powder Metallurgy of Aluminum Alloys

  • Along with the growth of conventional ferrous powder metallurgy (PM), PM of aluminum alloys has been intensively investigated in Japan. Although rapidly solidified aluminum alloy powder was first used in the USA,/sup 1)/ commercialization for consumer market was first realized in Japan./sup 2)/ In order to achieve the viable cost-performance including Near Net Shape (NNS) formability, we developed three processes, powder extrusion, powder forging and sintering. The new powder extrusion process does not use either capsulation or vacuum degassing. The new powder forging does not need lateral flow. The new sintering process does not use liquid phase. The performance achieved by the processes is outstanding mechanical or physical properties that has potential to substitute cast iron, steel, titanium Metal Matrix Composite (MMC) or Ingot Metallurgy (IM) aluminum alloys. Cooperation with customers, powder suppliers and research associations contributed to the advancement of PM aluminum alloys in Japan.

On Properties and Synthesis of Nanostructured W-Cu Alloys by Mechanical Alloying(I) (기계적합금화 방법에 의한 Nanostructured W-Cu 합금의 제조 및 물성연구(I))

  • Nanostructured(NS) W-Cu composite powders of about 20~30 nm grain size were synthesized by mechanical alloying. The properties of NS W-Cu powder and its sintering behavior were investigated. It was shown from X-ray diffraction and TEM analysis that the supersaturated solid solution of Cu in W was not formed by the mechanical alloying of mixed elemental powders, but the mixture of W and Cu particles with nanosize grains, i.e., the nanocomposite powder was attained. Nanocomposite W-20wt%Cu and W-30wt%Cu powders milled for 100 h were sintered to the relative density more than 96% and 98%, respectively, by sintering at 110$0^{\circ}C$ for 1 h in $H_2$. Such a high sinterability was attributed to the high homogeneous mixing and ultra-fine structure of W and Cu phases as well as activated sintering effect by impurity metal introduced during milling.

Microwave Sintering of WC-Co Hard Metals (WC-Co 초경합금의 마이크로파 소결)

  • WC-6wt%Co hard metal powders were sintered by a 2.45 GHz multimode microwave applicator in Ar atmosphere. Microwave sintering of WC-6wt%Co powder lowered the sintering temperature and shortened the processing time in less than two hours than by a conventional method. Microstructures of the sintered specimen were studied with scanning electron microscope (SEM) and no abnormal grain growth was observed. Mechanical properties were similar to the values of the specimens sintered by a conventional method. Specimen sintered at 135$0^{\circ}C$ for 30 minutes ,hewed 99%, 20.5 GPa and 8.1 MPa$\sqrt{m}$ of theoretical density, hardness and fracture strength, respectively.

  • In an Additive Manufacturing (AM) system emplying the Powder Bed Fusion (PBF) system, polyamide-12 powder is currently recognized as the general material used. The Polyamide-12 powder's properties include an average particle size of 58 $58{\mu}m$, a density of 0.59 g/cm3, and melting point of $184^{\circ}C$, and can also be to used coat materials for metal powder. For this reason, the sintering process is similar to the polymer powder and polymer coated metal powder process, except during the post-process. The polyamide-12 powder has some disadvantages such as its high cost and the fact that it can only be used for the provided equipment from the maker. Therefore, this study aims to perform the applicability of new material, polymer and polymer coated metal, to the PBF system.

  • The implementation of rapid prototyping technologies has been developed for automotive engineering by utilizing concurrent engineering principes integrated with slective laser sintering. The Selective Laser Sintering, in which a part is generated in layers form powder using a computer-controlled laser scanning apparatus and power feed system. An over view of the basic principles of SLS Machine operation is given. Binding mechanisms are described for power which becomes thermally activated bye the scanning laser beam; viscous flow and melting of a low-melting-point phase in powder. The production of parts from metal is described, including post processing to improve structural integrity and induce a transformation.

Preparation of Silicon Nitride-silicon Carbide Composites from Abrasive SiC Powders

  • Silicon nitride - silicon carbide composite was developed by using an abrasive SiC powders as a raw material. The composites were prepared by mixing abrasive SiC powder with silicon, pressing and sintering at $1400^{\circ}C$ under nitrogen atmosphere in atmosphere controlled vacuum furnace. The proportion of silicon in the initial mixtures varied from 20 to 50 wt%. After sintering, crystalline phases and microstructure were characterized. All composites consisted of ${\alpha}-Si_3N_4$ and ${\beta}-Si_3N_4$ as the bonding phases in SiC matrix. Their physical and mechanical properties were also determined. It was found that the density of the obtained composites increased with an increase in the $Si_3N_4$ content formed in the reaction.

  • The low-cycle fatigue performance and fracture of the P/M Ti-Fe-Mo-Al-Nd Alloys after sintering and forging have been studied. The linear regression equation of low-cycle fatigue lifetime has been obtained; the fatigue performances are objected under two different conditions. The fatigue fracture surface is analyzed by SEM. The low-cycle fatigue behavior of the P/M titanium alloy has been discussed.

Low Cost Via-Hole Filling Process Using Powder and Solder (파우더와 솔더를 이용한 저비용 비아홀 채움 공정)

  • This study proposed a noble process to fabricate TSV (Through Silicon Via) structure which has lower cost, shorter production time, and more simple fabrication process than plating method. In order to produce the via holes, the Si wafer was etched by a DRIE (Deep Reactive Ion Etching) process. The via hole was $100{\mu}m$ in diameter and $400{\mu}m$ in depth. A dielectric layer of $SiO_2$ was formed by thermal oxidation on the front side wafer and via hole side wall. An adhesion layer of Ti and a seed layer of Au were deposited. Soldering process was applied to fill the via holes with solder paste and metal powder. When the solder paste was used as via hole metal line, sintering state and electrical properties were excellent. However, electrical connection was poor due to occurrence of many voids. In the case of metal powder, voids were reduced but sintering state and electrical properties were bad. We tried the via hole filling process by using mixing solder paste and metal powder. As a consequence, it was confirmed that mixing rate of solder paste (4) : metal powder (3) was excellent electrical characteristics.

THE OPTIMUM PROCESS PARAMETERS FOR DELUBRICATION AND SINTERING THAT RESULT IN LOWEST LEVELS OF NITROGEN, OXYGEN AND CARBON AND MINIMUM LEVELS OF CHROMIUM DEPLETION WILL BE PRESENTED, FOR A NUMBER OF AUSTENTIC AND FERRITIC STAINLESS STEELS. THE EFFECT OF SINTERED DENSITY ON THE CORROSION RESISTANCE OF BOTH AUSTENITIC AND FERRITIC GRADES OF STAINLESS STEEL WILL ALSO BE COVERED.
