Numerical Study on Defect Analysis of Hot Cross Wedge Rolling Process (열간전조공정의 공정결함 분석을 위한 해석적 연구)

  • Hot cross wedge rolling process as an incremental forming has many advantages such as the material usage, the short process time, the automatic equipment line and the low forming load. However, it occurs some defects such as the surface groove, the axis warping and the Mannesmann hole. In this paper, the defect of the Mannesmann hole was carried out. Finite element analysis was utilized to reveal the stress distribution, the rotation of the specimen and the change of section profile. Cross wedge rolling experiment was also conducted on the generation of the Mannesmann hole. It was demonstrated according to the spreading angle with respect to the various types of material. In the view point of metal flow, the smaller forming angle and the larger spreading angle increase opportunities of the defect hole generations.

  • Spinning is one of the incremental forming process by the rotating mandrel and forming roller, and has been applied to manufacturing the wheel disc of automobile to simplify the manufacturing process and to improve the mechanical properties of product. In the proesent study the process variables have been extracted and considered to decide the specification of the spinning machine. The maximum values of working load and power have been evaluated and the blank size has been disigned. The shape and dimensionof forming roller have been designed and the process condition such a s rotational velocity of mandrel and the feedrate of roller have been decided.

  • The sheet parts are formed with dies conventionally. But this conventional forming process is not suited to small volume and varied production for the reason of high cost. For the solution of this problem, a new forming process, which is called CNC incremental sheet forming, is being introduced. This process can form sheet parts without die, and is very well suited to small volume and varied production in space flight and automobile. In this paper, dieless CNC forming system based on a machining center is developed. A special device to grasp and pull the blank sheet built in the machining center and tool path generation S/W from STL file of 3-D model are developed. Several sheet parts are incrementally formed to verify the effectiveness of the developed system.

  • Shafts having asymmetry or odd number of symmetry in the cross-section can not be simply manufactured by conventional incremental radial forging. In order to manufacture such shafts, the new concept of incremental forging with one punch and a flexible fixture is developed by suggesting a flexible fixture, instead of two opposed punches used in radial forging, so that the flexible fixture only supports the workpiece while the punch is moving during forming. A new flexible fixture is designed using the steel shots and vacuum technology. An equilateral triangular cross-section is selected as the sample shape to be manufactured by the proposed manufacturing method. The desired triangular cross-sectional shaft is manufactured with the errors of $3.0\%$.

  • In this paper damage propagation of a material during forming is investigated with the concept of continuum damage mechanics. An isotropic damage model based on the theory of materials of type N is adopted to describe the damage process of a ductile material with large elasto-viscoplastic deformation. The stiffness degradation of the loaded material is chosen as a damage measure. The highly nonlinear equilibrium equations are reduced to the incremental weak form and approximated by the total Lagrangian finite element method. To simulate contact condition, extended interior penalty method with modified coulomb friction law is adopted. The displacement control method along with the modified Riks' continuation technique is used to solve the incremental iterative equations. As numerical examples, upsetting problem and backward extrusion problem are simulated and the results of damage propagation and $J_2$ stress contours with and without friction are presented.

  • Dieless CNC forming is an innovative technology which can form various materials with complex shape by numerically controlled incremental forming process. In this paper, a method of NC tool path generation based on an STL file for dieless CNC forming is proposed. Tool trajectory adopts the principle of layered manufacturing in rapid prototyping technology, but it is necessary to consider STL offset because of the ball shaped tool with a radius. Vertex offset method which enables to compute offset STL directly is engaged for STL offset. The offseted STL is sliced by cutting planes to generate contouring tool path. Algorithm is implemented on a computer and experimented on a dieless CNC forming machine to show its validity.

  • 3D-structured (embossed) aluminum sheets have been used in the heat insulation purpose for automative exhaust parts because of increasing their surface areas and stiffness reinforcement imposed in making the embossing pattern. However, there are many restrictions in press forming of the embossed sheet compared with the flat sheet (non-embossed one) because of its difference in the mechanical properties and the geometrical 3-dimensional shape. In this paper we investigated the deformation characteristic of embossed aluminum sheet in the incremental sheet forming process which has frequently used in the design verification and the trial manufacturing of sheet products. The single point incremental forming (SPIF) experiments for the rectangular cone forming using the CNC machine with a chemical wood-machined die and a circular tool shape showed that the formability of the embossed sheet are better than that of the flat sheet in view of the maximum angle of cone forming. This comes from the fact that the embossed sheet between the tool and the elastic die wall is plastically compressed and the flatted area contributes to increase the plastic deformation. Also the tool path along the outward movement from the center showed a better formability than that of the inward movement from the edge. However the surface quality for the tool path along the outward movement evaluated from the surface deflection is inferior than that of the tool path along the inward movement.

  • Powder metallurgy process has many advantages such as hight efficientyof material, mass productivity and complex shape production with good mechanical properties. Among the powder forming processes, incremental forging allows the consolidation to be achieved with amaller force then those required by conventional forging. In particular the proces known as rotary forging is an unique and prodominant process known as rotary forging is an unique and prodominant process in which the working constraints approximate to those in normal closed die forging. This study is concerned with the powder compaction by rotary forging process. An experimental rotary forging press with 500kN load capacity has been developed, which is equippe dwith the rotational conicla die inclined to the central axis of the press at arbitrary angle. It is found that the highly densified P/M parts can be obtained by rotary forging process and the material properties are superior to those of the conventrional sintered parts. The detailedcomparision of the mechanical properties by rotary forging process with those by conventional process are given.

  • Sheet metal-forming processes such as stamping, deep drawing, bending, shearing, hydroforming, hydromechanical deep drawing, rubber forming, and incremental forming have been widely used in the automotive, aircraft, and ship-building industries. With the expansion of the automotive industry, research on these processes has been remarkably developed in Korea since the 1980s. Here, we review the history of this research as well as recent trends in sheet metal-forming processes. This overview focuses specifically on the results of research in Korea and on the works of Professor D.Y. Yang, in honor of his retirement.

  • Incremental forming path to manufacture a thick concave steel plate using the line array roll set is designed. To find the optimum forming path, the forming processes are simulated by the finite element method. A general-purpose commercial software, MSC.MARC is used. The rolls are modeled as rigid surfaces and the thick plate is modeled as 8-node hexahedral elastic-plastic solid elements to predict accurate springback. It is found that the process can be successfully applied to the fabrication of the dual curvature ship hull plate
