Development of Stamping Process Optimization System through the Integration of Blank Design and Nesting (블랭크 설계와 배치의 일체화를 통한 스탬핑 공정 최적화 시스템의 개발)

  • In the automobile industry, the design of optimal blank shape becomes a significant part of the stamping. It provides many evident advantages, sush as enhancement of formability, reduction of material cost and product development period. However, the nesting process, required for the optimal usage of materials in the blanking becomes more complicated as the blank shape becomes complicated, like most optimal blank shape. In this study, stamping process optimization system for the optimal usage of material has been developed through the integration of optimal blank design and optimal nesting. For optimal blank design, a radius vector method, the modified version of the initial nodal velocity method, the past work of the present author, have been proposed. Both the optimal blank design and optimal nesting programs have been developed under the GUI environment for the convenience of engineers. The efficiency of the optimization system has been verified with some chosen problems.

  • This paper is the study on improving the coefficient of utilization of material in deep drawing process. Cylindrical cup drawing process is widely used in sheet metal forming process. The blank shape is one of the important things in sheet metal forming process. It is produced for the bridge of blank in a blanking process. The coefficient of utilization of material is much effected by this bridge of blank. This study offered a new process method to reduce the loss of material. The new blank shape offered and manufactured by new process method is investigated by a finite element method and the experiment. Then the wrinkling, the punch load, the thickness distribution is observed. This result is different from the result of circular blank process. And it is got that the Max strain, the wrinkle and the height of the wrinkle are effected by the holding force and the punch load. As a result, if the processing optimum condition is found, the loss of material will be reduced. It is necessary to research systematically about determining the optimum value of process variables.

A Study on Cold Forging Process Design of a Terminal Pin for High-Voltage Capacitors (고압콘덴서용 단자핀의 냉간단조 공정설계에 관한 연구)

  • A terminal pin, which is a part of high-voltage capacitors, has a plate-shaped head section with thickness of 0.8mm. The current manufacturing process, in which the head section is welded on the body part, has given wide deviations of part qualities such as geometrical accuracy, mechanical strength and electrical stability. In this study, a cold forging process sequence was designed in order to produce the terminal pin as one piece. The plate-shaped head section requires an upsetting in the lateral direction of a cylindrical billet, which is followed by a blanking process. The deformed geometry of the lateral upsetting, however, could not be predicted precisely by intuition since metal flows of an axial and a lateral direction of the cylindrical billet would occur simultaneously. Therefore, in this study, three dimensional finite element analyses were applied to the lateral upsetting process in order to determine a proper diameter and height of the cylindrical billet. Once the geometry of the initial billet was determined, intermediate forging processes were designed by applying cold forging guidelines and the designed process sequence was verified by two dimensional finite element analysis. In addition, cold forging tryouts were conducted by using a die set, which was manufactured based on the designed process and finally we found that the part qualities were improved by the proposed cold forging process.

Plate Forging Process Design for an Under-drive Brake Piston in Automatic Transmission (자동변속기용 언더드라이브 브레이크 피스톤의 판 단조공정 개선 방안)

  • The under-drive brake piston is an essential part in the automatic transmissions of automobiles. This component is manufactured by forging after blanking from S55C plate with a thickness of 6mm. It is difficult to design the plate forging process using a thick plate approach since there will be limited material flow as well as large press loads. Furthermore, the under-drive brake piston has a complex shape with a right angle step, which often results in die unfill and abrupt increase in press load. To overcome these obstacles, a separate die for filling material sufficiently to the corner of the right angle step is proposed. However, this approach induces an uncontrolled workpiece surface between the dies, resulting in flash. This excess flash degrades the tool life in the final machining after cold forging as well as increases the cycle time to obtain the net-shape of the part. In the current study, we propose an optimum process design using a conventional die shaped with the benefit of finite element analysis. This approach enhanced the process efficiency without sacrificing the dimensional accuracy in the forged part. As the result, the optimum plate forging process was done with a two stage die, which reduces weight of by 6% compared with previous process for the under-drive brake piston.

  • Heat treatment is a controlled heating and cooling process to improve the physical and/or mechanical properties of metal products without changing their shapes. Today finite element method is widely used to simulate lots of manufacturing processes including heat treatment and surface hardening processes, which aims to reduce the number of time- and cost-consuming experimental tryouts. In this study we tried, using this method, to simulate the full carburizing process that consists of carburizing, diffusing and quenching, and to predict the distribution of carbon contents, phase fraction and hardness, thermal deformation and other mechanical characteristics as the results. In the finite element analysis deformation, heat transfer, phase transformation and diffusion effects are taken into consideration. The carburizing process of a lock gear, a part of the car seat recliner, that is manufactured by the fine blanking process is adopted as the analysis model. The numerical results are discussed and partly compared with experimental data. And a combination of process parameters that is expected to give the highest surface hardness is proposed on the basis of this discussion.

  • Shearing including punching, blanking, trimming, slitting, etc is one of the most frequently used processes in sheet metal manufacturing. It has been widely used for manufacturing autobody, electronic components, aircraftbody, etc. In this paper, it has been researched by the experiment to examine the effect of burr height corresponding to die clearance, cutting angle, tool sharpness, etc. This paper presents the experimental results with using Al alloy sheet.

Die Surface Texturing by Femtosecond Laser for Friction Reduction (펨토초레이저를 이용한 알루미늄 성형다이의 미세가공에 관한 연구)

  • Interface friction in blanking dies, cold forging and extrusion of aluminum alloys is a major cause of inefficient process. This paper describes an investigation of femtosecond laser texturing for reduction of interface friction on sliding surfaces in forming process. Femtosecond direct writing technology was used to fabricate a laser micro-machined die and to create microgroove patterns with varying size and density on metal forming dies. A systematic approach to find the optimum parameters and computer simulation comparison of friction coefficients are provided to study the relation of friction coefficients and die profiles. In metal forming tests, the effectiveness of various laser-machined patterns for enhancing interface lubrication is determined.

  • In this study, a CAD/CAM system for axisymmetric deep drawing processes has been developed. An approach to the system is based on the knowledge based system. Under the environment of CAD/CAM software of Personal Designer, the system has been written in UPL. The geometries of intermediate and final object in deep drawing process, including processes parameters are input for the CAD/CAM system. The input data can be obtained from the results of Pro_Deep. The parts drawing of die sets for each process is generated in tool design module of the CAD/CAM system. Also. the die assembly drawings can be obtained. NC commands for machining of the part can be generated in the developed CAD/CAM system.

  • It is necessary for the design of lead frame punches in blanking to consider buckling because inner lead pitch of lead frame has been narrowed by miniaturization and high accumulation of semiconductor. In addition, if process variables change in press stamping process, the lift of punches is no longer influenced in wear and punches can be broken suddenly. To prevent the fracture of fine pitch lead frame punches, having considered applying reinforcement to it, this paper verified the design with buckling analysis. This study presents the optimal position and number of reinforcement to be attached to punches. Finally this study presents design rules of attaching reinforcement.
