A Study on Resistance Spot Welding of Dissimilar Sheet Metals(Aluminum Alloy - Steel Sheets) (이종재료(알루미늄합금-강판)의 저항 점용접에 관한 연구)

  • Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. Recently, automobile industries are trying to replace partly steel sheets with aluminum alloy sheets. Among currently produced aluminum alloys, Al alloy sheets of Al-Mg-Si(6000 series) are being tested. Especially, 6000 series are the most probable substitute in view of strength and weldability. In this paper, an attempt was made to apply resistance spot welding to joining of dissimilar sheet metals (KS6383+SCPZn or KS6383+SHCP). An effort was made to balance heating rate in the Al alloy with that in the steel sheets by increasing electrode tip diameter. Although resistance spot welding of Al alloy sheet and sheet metals does not produce desirable nugget, it proved to have reasonable strength if optimal weld condition is found by tensile-shear strength and fatigue life test. Since spot weld joints in automobile are always experiencing repeated load, spot welding methodology proposed in this paper is found to be not suitable to automobile body manufacturing.

  • The sectional forming analysis of stamping pocesses for aluminum alloy sheet metals was investigated. For the modeling of the anomalous behavior of aluminum alloy sheet. the Barlat's strain rate potential and Hill's 1990 non-quadratic yield theory with an isotropic hardening rule were employed. The rigid-viscoplastic FEM formulation which solves equilibrium equation for plane-strain stage with mesh-normal geometric constraints was derived. A new method to determine the Barlat's anisotropic coefficients was also suggested. To verify the validity of the formulation, the stretch and draw forming processes of a square cup were simulated.

  • Sectional analysis program for plane strain or axisymmetric geometry of aluminum alloy sheet metals was developed. For modeling the anomalous behavior of aluminum alloy, Barlat's strain rate potential and Hill's 1990 non-quadratic yield theory arranged under the plane stress assumption were employed. 2-D rigid-viscoplastic FEM formulation based on the bending-augmented membrane theory was derived, solving simultaneously force equilibrium as well as non-penetration condition. Isotropic hardening law was also assumed for yielding behavior. To verify the validity and availability of the developed program, 2-D stretch/draw forming process for plane strain geometry and cylindrical cup deep drawing process for axisymmetric geometry were simulated.

  • The 3-dimensional finite element program is developed to analyze the non-isothermal forming processes of aluminum-alloy sheet metals. Bishop's method is introduced to solve the heat balance and force equilibrium equations. Also, Barlat's non-quadratic anisotropic yield function depicts the planar anisotropy of the aluminum-alloy sheet. To find an appropriate constitutive equation, four different forms are reviewed. For the verification of the reliability of the developed program, the computational try-outs of the non-isothermal cylindrical cupping processes of AL5052-H32 and Al1050-H16 are carried out. As results, the constitutive equation relating to strain and strain-rate, in which the constants are represented by the 5th-degree polynomials of temperature, is in good agreement with measurement. The computational try-outs can predict optimal forming conditions in non-isothermal forming processes.

  • Drawability and other mechanical properties of sheet metals are strongly dependent on their crystallographic orientations. In this paper the formability of the AA 5052 Al alloy sheets was investigated after asymmetric rolling and subsequent heat treatment. In most cases, after asymmetric rolling specimens showed a fine grain size and subsequent heat treated specimens showed that the ND // <111> texture component were observed. The anisotropy of formability is often described by the plastic strain ratios (r-value) as a function of the angle to the rolling direction in sheet metal. For a good formability, a high r-value is required in sheet metals. In the asymmetry rolled and subsequent heat treated Al alloy sheet, the variation of the plastic strain ratios have been investigated in this study, The plastic strain ratios of the asymmetry rolled and subsequent heat treated AA 5052 Al alloy sheets were higher than those of the original Al sheets. These could be related to the formation of ND // <111> texture components through asymmetric rolling in Al sheet.

  • Fabrication of a complex aluminum alloy by the ARB process using dissimilar aluminum alloys has been carried out. Two-layer stack ARB was performed for up to six cycles at ambient temperature without a lubricant according to the conventional procedure. Dissimilar aluminum sheets of AA1050 and AA5052 with thickness of 1 mm were degreased and wire-brushed for the ARB process. The sheets were then stacked together and rolled to 50% reduction such that the thickness became 1 mm again. The sheet was then cut into two pieces of identical length and the same procedure was repeated for up to six cycles. A sound complex aluminum alloy sheet was successfully fabricated by the ARB process. The tensile strength increased as the number of ARB cycles was increased, reaching 298 MPa after 5 cycles, which is about 2.2 times that of the initial material. The average grain size was $24{\mu}m$ after 1 cycle, and became $1.8{\mu}m$ after 6 cycles.

  • A study on the microstructure, the texture and the formability of the samples after ECAPed and subsequent heat-treated AA 1050 aluminum alloy sheet have been carried out. The specimens after the ECAP showed a very fine grain size, a decrease of <100> // ND, and an increase of <111> // ND textures. The $\{111\}<112>,\;\{123\}<634>,\;\{110\}<001>,\;\{112\}<111>,\;\{110\}<111>,\;and\;\{013\}<231>$ texture components were increased in the specimens after the ECAP and subsequent heat-treatment at $400^{\circ}C$ for 1 hour. One of the most important properties in sheet metals is formability. The r-value or plastic strain ratio has was as a parameter that expressed the formability of sheet metals. The change of the plastic strain ratios after the ECAP and subsequent heat-treatment conditions were investigated and it was found that they were two times higher than those of the initial Al sheets. This could be attributed to the formation above texture components through the ECAP and subsequent heat-treatment of AA 1050 Aluminum alloy sheet.

  • Many automotive companies have tried to apply the aluminum alloy sheet to car body because reducing the car weight can improve the fuel efficiency of vehicle. In order to do that, sheet materials require of weldablity, formability, productivity and so on. Aluminum alloy was not easy to join these metals due to its material properties. Thus, the laser is good heat source for aluminum alloy welding because of its high heat intensity. However, the welding quality was not good by porosity, underfill, and magnesium loss in welded metal for AA5182 aluminum alloy. In this study, Nd:YAG laser welding of AA 5182 with filler wire AA 5356 was carried out to overcome this problem. The weldability of AA5182 laser welding with AA5356 filler wire was investigated in terms of tensile strength and Erichsen ratio. For full penetration, mechanical properties were improved by filler wire. In order to optimize the process parameters, model to estimate tensile strength by artificial neural network was developed and fitness function was defined in consideration of weldability and productivity. Genetic algorithm was used to search the optimal point of laser power, welding speed, and wire feed rate.

  • Resistance spot welding has been widely used in the sheet metal joining processes because of low cost, high productivity and convenience. Recently, automobile and aerospace industries are trying to replace partly steel sheets with aluminum alloy sheets. But in the case of dissimilar materials, to apply resistance spot welding has been known to be very difficult owing to the effect of melting temperature. On this study, an effort was made to apply spot welding of dissimilar sheet metals, 2024 aluminum alloy and zinc coated steel sheet, evaluate the spot weld quality with tensile-shear strength test and nondestructive evaluation technique, C-scan image methodology. In this study results, as the current below 11 kA, melting of materials is not achieved well. Also as the current exceeds to 13.5 kA, the more spatters happen at welded zone and tensile-shear strength lowered. So, the feasibility of C-scan image technique proposed in the study is found to be suitable evaluation method for resistance spot weldability.
