  • 본 연구에서는 유한요소법과 변형률 의존성 연성파괴이론을 이용하여 드로잉 공정에서의 AZ31 마그네슘 합금 판재의 파단 발생을 예측 하였다. 다양한 온도에서의 사각컵 드로잉 실험을 수행하여, 각 온도조건에서의 파단깊이를 측정하였으며, 고온 인장시험을 통해 연성파괴상수를 온도 및 변형률 속도에 의존적인 값으로 표현하고, 실험과 동일하게 모사된 유한요소해석을 수행하였다. 해석결과 얻어진 각 요소의 온도 및 변형률 속도에 따른 연성파괴상수를 이용하여 파단발생을 예측하였으며, 실험결과와 검증하였다.

Development of tube hydroforming technology (관재의 하이드로 포밍 기술개발)

  • The hydroforming technology has gained in importance over the last few years, because of its potential for substantial weight avings costs reduction and quality improvement such as collision property, shape fixability and rigidity of white body. However, in comparison with the traditional sheet forming process, the hydroforming is much younger and the main development efforts were made in the last 15 years. The new technology, high pressure tublar hydroforming in particular, involves many process parameters to be optimized. This paper covers a brief overview of the hydroforming simulator as well as design of die and tools. The effects of typical parameters such as internal pressure and axial compression stroke are presented. Moreover, the conditions of forming failure occurrences such as fracture and wrinkle are examinated.

  • Forming of a silencer case was studied using a virtual tryout method. First, the appropriate blank shape was determined by cutting off the undeformed part of the rectangular blank. Then drawbeads were designed such that the formation of wrinkles on the shoulders and pipe connection can be prevented. Finally, the shape bead was designed such that fracture and formation of wrinkles around the pipe connection can be avoided. The prototype of the silencer case was manufactured in accordance with the conditions of the virtual tryout process. By comparing the formability of the prototype with the results of finite element analysis, it was found that the forming of the prototype agreed well with the results of analysis.

  • This study summarizes the numerical analyses of a Ti alloy deformation under a back extrusion process. Amongst metallic parts in a small propulsion motor case, a Ti-6Al-4V alloy is used extensively. However, the Ti alloy shows a great deal of shear band formation which often leads to a fracture due to a narrow working temperature window. Moreover, the shear band tends to develop over an area where a contact occurs between the hot work piece and the die wall, due to localized cooling. Thus, heating the dies is often required to overcome the deformation localization. Therefore, it becomes necessary to investigate the internal temperature and strain rate distribution during forging process of a Ti alloy. Furthermore, a shear band analysis is peformed using a finite difference scheme and a comparison is made between steel and Ti alloy.

  • During the compression molding process of the continuous fiber-reinforced polymeric composites, two main problems such as fiber-matrix separation and fiber orientation are produced by the difference of flow velocity. Molded parts are lead to be nonhomogeneous and anisotropic. As the mechanical property of the products are dependent on the separation and orientation, it is important to research the fiber mat structure and molding condition. If the fiber mat structure is changed by the increment of needling, the separation decreases and after compression molding the orientation is easily aligned. As it were, the compression moldability is good. But the defects as tears, thin thickness are produced in the products. Therefore, it is important to clarify the moldability in relation to the usage of products and the expenses of produce on the actual process. Therefore we must make the measurement methods that can define the moldability of products. In this research, the effects of the fiber mat structure(NP = 0, 5, 10, 25, 50 punches/$cm^2$) and the mold geometry($r_p$ = 1, 25, 50 mm) on the moldability of products were discussed. We investigated the case of one-dimensional flow in order to obtain the degree of nonhomogeneity and the fiber orientation function. In result, we could gain the correlation coefficient of the continuous fiber-reinforced polymeric composites. Also we experimented on the cup-type compression molding which was appeared the wrinkle on the flange part by the complex stress condition in order to gain the degree of nonhomogeneity and area ratio. In result, the moldability of products was expressed as the correlation coefficient and area ratio.

  • Currently, demand of liquefied natural gas as an alternatice energy inceases because of depletion of fossil fuels. it is accompanied by inceasing demand of LNG ship. Consequentially, it is expected that demand of bellows for LNG ship increase. The material used for LNG vessels's bellows is an alloy of INCOLOY 825 and STS316L, which are strong against low-temperature brittleness and seawater corrosion. This study establishes the welding condition of LNG vessel's bellows material in extremely low temperature, and analyzes the formability of weld through Erichsen Test. When welding was conducted at optimal condition, tensile strength of weld presneted strength value up to 90% compared with base metal. As results of formalbility through Erichsen test, very good weld that failure occrued in base metal was gotten.

  • In the automobile industry, reducing the weight is the most important objective for reducing air pollution and improving the fuel efficiency. For this reason, the application of aluminum sheets is increasing. When the sheets are applied to the automobile, using inappropriate variables for the material, product design, and press processing can generate tearing, wrinkling, and spring-back problems, which are the main types of failure in the manufacturing process. Therefore, it is necessary to reduce these failures by harmonizing the many variables and strictly managing the processes. In this research, we study the theoretical plasticity instability of Al5454 and obtain the forming limit diagram (FLD) using MATLAB. Moreover, we compare the theoretical FLD with an experimental FLD obtained from a stretching test.

  • Production processes of double wall bellows can be roughly categorized into two steps. In the first step, inner and outer bellows are made of STS316L in austenite stainless steel due to their excellent formability and corrosion resistance. In the second step, the double wall bellows are manufactured using the welding method with both the inner and outer bellows. The microstructure and defects of each weldment are observed to ensure the reliability of bellows since weldment is a highly vulnerable part, which can crack and fracture when bellows are formed or used. In this study, optimum welding conditions were derived from the analysis of microstructure and inspection of weldment of bellows that were produced using various welding procedure. Moreover, the mechanical properties were evaluated through hardness measurement of substrate, weldment and the heat-affected zone.

Simulation and Experimental Investigation of Reverse Drawing Process for Manufacture of High-Capacity Aluminum Liner (대용량 알루미늄 라이너의 성형을 위한 역 드로잉 공정 해석 및 실험)

  • In this work, finite element investigations were carried out to optimize reverse drawing process design for manufacture of high-capacity aluminum liner used in fuel cell vehicle. The tensile tests with aluminum alloy Al6061 annealed at $350^{\circ}C$ were carried out to obtain the flow stresses. In order to estimate more accurate flow stresses after necking, the flow stresses were estimated from the comparison of load vs. displacement curves which were obtained from experimental and simulation results of tensile tests. In case of finite element analyses of reverse drawing processes, it was focused on the effects of process designs such as punch and die designs, blank holding force, drawing ratio and the clearance between the punch and blank holder on the generation of wrinkle and fracture of the blank and partially heated punch. However, it was revealed that experimental results still show the fracture at the end of 2nd drawn cup, although partially heated punch is used. Nevertheless, the drawn cup can be used because the sufficient length of the drawn cup for the next flow forming process and spinning process was obtained.

  • The joining of aluminum and HSS (high-strength steel) by the conventional clinching process is limited by the low formability of HSS. Defects in the clinching joint, such as necking of the upper sheet, cracks, and lack of interlocking, are produced by the different ductility properties of HSS and aluminum. In this study, we propose the hole clinching process for joining Al6061 and SPFC440, in which deformation of SPFC440 is avoided by drilling a hole in the SPFC440. The dimensions of the interlocking in the hole-clinched joint necessary to provide the required joint strength were determined. Based on the volume constant of the hole clinching process, the shapes of the tools were designed by finite element (FE)-analysis. A hole clinching experiment was performed to verify the proposed process. A cross-section of the joint showed good agreement with the results of the FE-analysis. The lap shear strength was found to be 2.56 kN, which is higher than required joint strength.
