Friction Welding of Dissimilar Press Punch Materials and Its Evaluation by AE (신소재 금형펀치의 이종재 마찰용접 개발과 AE품질평가를 위한 연구)

  • The complete joining method for dissimilar press punch materials and its real-time evaluation method is not available at present. Brazing method has been used for joining them, but it is known that the welded joint by the brazing has the lower bonding efficiency and reliability than the diffusion welding. The friction welding with a diffusion mechanism in bonding was applied in this study. This work was carried out to determine the proper friction welding conditions and to analyze mechanical properties of friction welded joints of sintered carbide tool materials (SKNM50 for the blade part of press punch) to alloy steel (SCM440 for the shank part of press punch) using aluminum (A6061 for the interlayer material) as an insert material between the sintered carbide tool materials and the alloy steel. In addition, acoustic emission test was carried out during friction welding to evaluate the weld quality.

  • This paper introduces the results of the development of a new mobile Digital DC-arc Welding Machine (DDWM). A simple PI controller is applied to the DDWM to control the output welding current tracking the constant setting current. Furthermore, a hot-start function, an anti-stuck function, a standby mode and an intelligential circuit breaker (ICB) are included in the DDWM. The DDWM increases welding quality and saves more power energy than a conventional welding machine. Because the DDWM is changed from ready mode into the standby mode automatically after 2 minutes interval from this unload start. Then the DDWM is changed into ready mode automatically since it is reused to weld. Mover, the DDWM increases welding qualify, productivity and reduces costs of welding. So, the DDWM can have a great of contribution to the mobile welding industries. The effectiveness of the DDWM was proven by the experimental results and durable test.

  • In this study, the mechanical properties of railway-vehicle aluminum under frame was investigated based on the metal inert gas (MIG) welding conditions. An aluminum-alloy (6005A-T6) extruded material used in the lower panel of a railway vehicle was connected through MIG welding to determine the mechanical properties of MIG welds. Argon shielding gas and filler materials, such as ER5356 and ER4043, were used as consumable welding materials. For the welding conditions of the test specimen, welding frequencies of 2.5 and 4.5 Hz were applied using the SynchroPuls function, and the root faces were 1.0 and 1.5 mm. The mechanical properties of the MIG welds were determined through tensile, bending, and fatigue tests.

  • A major concern in Gas Metal Arc (GMA) welding process is the determination of welding process variables such as wire diameter, gas flow rate, welding speed, arc current and welding voltage and their effects on the desired weld bead dimensions and shape. To successfully accomplish this objective, 81 welded samples from mild steel AS 1204 flats adopting the bead-on-plate technique were employed in the experiment. The experimental results were used to develop a mathematical model to predict the magnitude of bead geometry as follows; weld bead width, weld bead height, weld bead penetration depth, weld penetration shape factor, weld reinforcement shape factor, weld bead total area, weld bead penetration area, weld bead reinforcement area, weld bead dilution, length of weld bead penetration boundary and length of weld bead reinforcement boundary, and to establish the relationships between weld process parameters and bead geomery. Multiple regression analysis was employed for investigating and modeling the GMA process and significance test techniques were applied for the interpretation of the experimental data.

Association between Subjective Distress Symptoms and Argon Welding among Shipyard Workers in Gyeongnam Province (경남소재 일개조선소 근로자의 건강이상소견과 아르곤 용접과의 관련성)

  • Objective: This study was conducted to investigate the association between subjective distress symptoms and argon welding among workers in Gyeongnam Province shipyard. Method: 31 argon and 29 non-argon welding workers were selected as study subjects in order to measure concentrations of personal dust, welding fumes and other hazardous materials such as ZnO, Pb, Cr, FeO, MnO, Cu, Ni, $TiO_2$, MgO, NO, $NO_2$, $O_3$, $O_2$, $CO_2$, CO and Ar. An interviewer-administered questionnaire survey was also performed on the same subjects. The items queried were as follows: age, height, weight, working duration, welding time, welding rod amounts used, drinking, smoking, and rate of subjective distress symptoms including headache and other symptoms such as fever, vomiting and nausea, metal fume fever, dizziness, tingling sensations, difficulty in breathing, memory loss, sleep disorders, emotional disturbance, hearing loss, hand tremors, visual impairment, neural abnormality, allergic reaction, runny nose and stuffiness, rhinitis, and suffocation. Statistical analysis was performed using SPSS software, version 18. Data are expressed as the mean ${\pm}SD$. An ${\chi}^2$-test and a normality test using a Shapiro wilk test were performed for the above variables. Logistic regression analysis was also conducted to identify the factors that affect the total score for subjective distress symptoms. Result: An association was shown between welding type (argon or non-argon welding) and the total score for subjective distress symptoms. Among the rate of complaining of subjective distress symptoms, vomiting and nausea, difficulty breathing, and allergic reactions were all significantly higher in the argon welding group. Only the concentration of dust and welding fumes was shown to be distributed normally after natural log transformation. According to logistic regression analysis, the correlations of working duration and welding type (argon or non-argon) between the total score of subjective distress symptoms were found to be statistically significant (p=0.041, p=0.049, respectively). Conclusion: Our results suggest that argon welding could cause subjective distress symptoms in shipyard workers.

Laser Weldability and Formability of Hot Rolled Steels for Hydroforming Applications (하이드로포밍용 열연 강재의 레이저 용접성 및 성형 특성)

  • The laser welding and its analysis of thin-sheet carbon steels were carried out with high power $CO_{2}$ laser. The main factor of weld quality of laser welding is gap and edge quality. This work was preformed to focus on the gap tolerance problem during laser welding. First, bead on plate welding of thin sheet was examined to investigate the effect of laser welding variables, and to obtain optimum welding condition. Butt welding was also carried out to show the effect of gap on the laser weldability of thin sheet. In order to investigate the effect of gap on formability of welded thin sheet, LDH test was caried out. At high welding speed, the partial penetration was obtained by low heat input. Otherwise, porosity was formed in the bead at low weld speed because of too much heat input. The optimum welding condition of welding was derived from bead width, penetration and hardness property. The maximum gap tolerance on laser welding was observed to be about 0.2mm. This gap size has good relationship with beam size of laser spot(about 0.3mm). The formability of welded sheet was about $80{\%}$ value of base metal and the gap size has not affected on the formability, although weld quality is dependent on the gap size.

Effect of Initial (Reference) Welding Current for Adaptive Control and It's Optimization to Secure Proper Weld Properties in Resistance Spot Welding

  • Many automotive companies are endeavoring to improve the quality of resistance spot welding by updating body-in-white (BIW) production line with adaptive control spot welding system to compensate the process disturbances such as gap, electrode wear, oxidized surfaces, poor fit up and adhesive etc. Most of the commercial adaptive weld controllers require proper "Initial Welding Schedule" or "Reference weld" to achieve compensation in welding parameters during real time welding. In this study, the compensation of a commercial adaptive weld controller had been observed and analyzed thoroughly for various process disturbances to find optimal initial welding schedule. It was observed that 90 percent of the expulsion current in constant current control as reference welding schedule conferred the maximum button diameter in adaptive control welding. Finally, effects of each disturbance in combined field disturbances system with adaptive control had also been confirmed with the design of experiment (DOE) by minitab(R)16 for combined disturbances situation and suitability of optimum initial weld current had also established with real body part validation test.

Selection of Optimal Welding Condition in Root-pass Welding of V-groove Butt Joint (맞대기 V-그루브 이음 초층 용접에서 최적의 용접조건 선정)

  • In case of manufacturing the high quality welds or pipeline, the full penetration weld has to be made along the weld joint. Thus the root pass welding is very important and has to be selected carefully. In this study, an experimental method for the selection of optimal welding condition was proposed in the root pass welding which was done along the V-grooved butt weld joint. This method uses the response surface analysis in which the width and height of back bead were chosen as the quality variables of the weld. The overall desirability function, which is the combined desirability function for the two quality variables, was used as the objective function for getting the optimal welding condition. In the experiments, the target values of the back bead width and the height are 6mm and zero respectively for the V-grooved butt weld joint of 8mm thickness mild steel. The optimal welding conditions could predict the back bead profile(bead width and height) as 6.003mm and -0.003mm. From a series of welding test, it was revealed that a uniform and full penetration weld bead can be obtained by adopting the optimal welding condition which was determined according to the method proposed.
