Development of PDMS Transfer Mold using Excimer Laser (엑시머 레이저를 이용한 PDMS 트랜스퍼 몰드의 제작)

  • In this study, manufacturing of polymer master, PDMS(poly dimethylsiloxane) transfer mold, and mold insert was investigated for laser LIGA(LIthography Calvanoformung Abformtechnik). Initially, ablation by excimer laser radiation was used successfully to make 3-D microstructure of PET. After then, the PDMS transfer mold was replicated using ablated PET. Finally, epoxy resin tooling on replicated PDMS transfer mold was executed for making mold insert. From these facts we can conclude that excimer laser ablation of polymer and fabricaiton of PDMS transfer mold are reasonable tools to substitute for X-ray lithography of LIGA process in microstructuring.

  • Casting structures and properties are determined by the solidification speed in the metal mold. The heat transfer characteristics of the interface between the mold and the casting is one of the major factors that control the solidification speed. According to Sully's research, the thermal resistance exists due to the air-gap formation at the mold-casting interface during the freezing process and the interface heat transfer coefficient is used to describe the degree of it. In this study, one-dimensional Stefan problem with air-gap resistance in the cylindrical geometry is considered and heat transfer characteristics is numerically examined. The temperature distribution and solidification speed are obtained by using the modified variable time step method. And the effects of the major parameters such as mold geometry, thermal conductivity, heat transfer coefficient and initial temperature of casting on the thermal characteristics are investigated.

  • Transfer Molding is currently the most widely used process for encapsulation integrated circuits(;IC). Although the process has been introduced over 20 years ago, generating billions of parts each year, it is far from being optimized. With each new mold, epoxy mold, epoxy mold compound, and lead-frame, lengthy period and expensive qualification runs have to be performed to minimized defects ranging from wire sweep, incomplete fill, and internal voids etc. This studies describes how simulation can be applied to transfer molding to yield acceptable design and processing parameter. The non-isothermal filling of non-newtonian reactive epoxy molding compound(;EMC) in a multi-cavity mold is analyzed. Sensitivity analysis is conducted to investigate the influence of process deviations on the final molded profile. This study trend is carried out by following some heuristic process guidelines.

  • Ways to efficiently manufacture gloss exposed mass concrete at an inexpensive price, in other words, ways to paste transparent transfer paper onto the surface of a combined mold has been designated as New Technology Article 191 by the Ministry of Land, Infrastructure and Transport. But if the difference in the coefficient of linear expansion between the mold's and transfer paper's material causes temperature to rise or fall, a wrinkly surface can appear. Therefore this study, by experimentally comparing the deformation characteristics between the mold material and transfer paper material upon changes in temperature, seeks to serve as a basic reference point for selecting the optimal transfer paper for different mold types. Study results revealed that for molds, polyester resin transfer paper is optimal, and for aluminum molds, acrylic resin transfer paper is.

Determination of Thermal Contact Conductance of an Injection Mold Assembly for the Prediction of Mold Surface Temperature

  • Injection molds are fabricated by assembling a number of plates in which mold core and cavity components are inserted. The assembled structure causes a number of contact interfaces between each component where the heat transfer is affected by the thermal contact resistance. However, the mold assembly has been treated as a one body in numerical analyses of injection molding, which has a limitation in predicting the mold temperature distribution during the molding cycle. In this study, a numerical approach that considers the thermal contact effect is proposed to predict the heat transfer characteristics of an injection mold assembly. To find the thermal contact conductance between the mold core and plate, a number of finite element (FE) simulations were performed with the design of experiment (DOE) and statistical analysis. Thus, the heat transfer analyses using the obtained conductance values can provide more reliable results than conventional one-body simulations.

  • Precision metal mold casting process is a casting method manufacturing mechanical elements with high precision, having heavy/light alloys as casting materials and using permanent mold. To improve dimensional accuracy and the final mechanical properties of the castings, the solidification speed and the cooling rate of the casting should be controlled with the optimum mold cooling system, and moreover, to obtain more accurate control of the whole process interfacial heat transfer characteristic at the mold/casting interface must be studied in advance. In the present study, aluminum alloy casting system with metal mold equipped with electrical heating elements and water cooling system was designed and the temperature histories at points inside the metal mold were measured during the casting process. The heat transfer phenomena at the mold/casting interface was characterized by the heat flux between solidifying casting metal and metal mold, and the heat flux history was obtained using inverse heat conduction method. The effect of mold cooling condition upon the heat flux profile was examined, and the analysis shows that the heat flux value has its maximum at the beginning of the process.

Thermal Behavior Analysis in Continuous Bloom Casting Mold (Bloom용 연속주조 몰드의 열거동 해석)

  • Continuous casting machine has been experienced a rapid development to increase productivity with high casting speed and to meet consumer's strict demands for high quality. However, because most of defects and cracks are initially formed in mold and grown into surface cracks during the post process, more specific and clear investigations upon heat transfer mechanism between mold and solidified shell are necessarily needed. In this study heat transfer coefficients which shows the characteristic of heat transfer mechanism are calculated with temperatures measured in bloom mold using optimal algorithm, and thermal analysis are investigated using the calculated heat transfer coefficients. Finally uniformity of solidified shell is investigated for high carbon steel, 0.187%C from thermal analysis.

Rapid Tooling for Resin Transfer Molding of Composites Part (복합재료 부품의 RTM 공정을 위한 쾌속금형의 제작)

  • A rapid tooling (RT) method fur the resin transfer molding (RTM) have been investigated. We fabricated a curved I-beam to verify the method. After creating a three-dimensional CAD model of the beam we fabricated a prototype of the model using a rapid prototyping (RP) machine. A soft mold was made using the prototype by the conventional silicone mold technique. The procedure and method of mold fabrication is described. The mold was cut into several parts to allow easier placement of the fiber preform. We conducted the resin transfer molding process and manufactured a composite beam with the mold. The preform was built by stacking up eight layers of delicately cut carbon fabrics. The fabrics were properly stitched to maintain the shape while placement. The manufactured composites beam was inspected and found well-impregnated. The fiber volume ratio of the fabricated beam was 16.85%.

Effects of Superheat and Coating Layer on Interfacial Heat Transfer Coefficient between Copper Mold and Aluminum Melt during Solidification (응고중 구리 주형과 알루미늄 용탕의 계면열전달계수에 미치는 용탕과열도와 도형재의 영향)

  • The present study focused on the estimation of the interfacial heat transfer coefficient as a function of the surface temperature of the aluminum casting at the mold/casting interface to investigate the effects of superheat and coating layer. The casting experiments of aluminum into a cylindrical copper mold were systematically conducted to obtain the thermal history during solidification. The thermal history recorded by four thermocouples embedded both in the mold and the casting was used to solve the inverse heat conduction problem using Beck's method. The effects of superheat and coating on the interfacial heat transfer coefficient in the liquid state, during the solidification, and in the solid state were comparatively discussed. In the liquid state, the interfacial heat transfer coefficient is thought to be affected by the roughness of the mold, the wettability of the casting on the mold surface, and the thermophysical properties of the coating layer. When the solidification begins, the air gap forms between the casting and the mold, and the interfacial heat transfer coefficient becomes a function of the air gap as well as surface roughness and the superheat. In the solid phase, it depends only upon the thermal conductivity and the thickness of the air gap. The coating layer reduces seriously the interfacial heat transfer coefficient in the liquid state and during the solidification.

Solidification Simulation for Optimal Cooling of Bloom Type Continuous Casting Machine (Bloom 연주기의 최적 냉각조건 도출을 위한 응고 시뮬레이션)

  • The continuous casting is primarily a heat-extraction process in which the heat transfer at various cooling zones profoundly influences quality of products. So development of numerical model is necessarily needed for more specific and clear investigations upon heat transfer mechanism at mold and secondary cooling zones. In this study, heat transfer coefficients which show the characteristic of heat transfer mechanism in mold are calculated for more exact analysis with temperature measured in bloom mold using optimal algorithm, and finally the validity of cooling conditions at secondary cooling zone actually used at field fur 30 Ton bloom type continuous casting of 0.187%C is investigated. From the results of solidification analysis, the characteristic of bloom mold shows a similar tendency with that of previous studies, and optimized cooling conditions for 0.187%C are presented.
