  • The injection molding process is a one of the most efficient techniques for manufacturing plastic parts of complex shape at low cost. In injection molding, molten plastic material is injected into the mold and cooled. Selection of molding conditions greatly affects the quality of molded parts. In this case study, we attempted to optimize the injection molding condition for a cooling filter using Taguchi experimental design methodology. The injection molding experiments were carried out using the Moldflow simulation software.

  • So far, an alternator pulley has been formed by cold forging and casting with a metal due to the necessity of its high strength. Various advantages such as the light weight, the low cost, and the high productivity can be obtained by the injection molding process using engineering plastics. Engineering plastics have an excellent performance in the characteristics off strength vs. weight, a good forming ability and a productivity. The object of this study is to develop an alternator pulley, which has been made with a metal, using the injection molding process based on Taguchi methods. A sink mark is considered as a characteristic parameter to improve the quality. The FEM Simulation CAE tool, Moldflow, is used for the analysis of injection molding process.

  • Automobile door-handle is assembled with three parts that are base, skin and cover. Over-molding processing makes assembly of the base and skin. The skin part that was made by PVC polymer has various thickness. Plastic injection molding simulation of part including significant changed thickness as skin is an inaccuracy comparing with real injection molding. To solve this problem, two commercial flow prediction software that are Moldflow MPI and MAPS 3D were used in this study. Simulations were conducted for three types mesh. Taguchi method was applied for simulation experiments. It will be need to compare with simulation results and real over-molding behavior in the near future.

  • Light guide plate is one of most important components which are composed of back light unit, affecting the quality and performance of LCD. Average brightness and uniformity are especially key factors for designing the light guide unit. These qualities are affected and controlled by the pattern being attached to the back of light guide unit. In order to obtain high brightness and uniformity the optimized pattern design is adopted for LGP. In this study, optimized molding condition for LGP with 0.4 mm thickness was obtained by using the Moldflow simulation software and the optimized pattern for better brightness uniformity was designed for the thickness of the 0.4 mm by trial and error method. The brightness was measured for the different LGP thicknesses and the residual stress analysis was performed for 0.4 mmthickness by the photoelasticity and the results are compared with 0.5 mm, 0.6 mm thickness.

  • Gas-assisted injection molding is an innovative low-pressure injection molding technique that can provide numerous benefits such as reduced part warpage, excellent surface quality without sink marks, low injection pressure, and greater design flexibility. However, the adoption of gas-assisted injection molding may cause unexpected defects if the gas channel design is not conducted properly. The objective of this paper is to broaden the understanding of gas-assisted injection molding by summarizing the design procedures and experimental results of the gas-assisted injection molding of a 17" flat monitor front cover. The gas channels were designed by using Moldflow(MF/GAS) simulations and a 450 ton injection molding machine with a 5 stage pressure control gas kit was used in the experiments.

  • The purpose of this study is to build effective cooling circuit design in injection mold to improve glass fiber reinforced laptop computer cover plastics' transcription and gloss. Moldflow Insight and Ansys CFD CAE program used to verify efficiency and the experiment mold is precision machined and brazing soldered to make three-dimension cooling channel. The temperature of mold in injection test are fixed to $80^{\circ}C$ and $160^{\circ}C$. The result of this experiment is the improved surface quality of plastics with 85% improvement of transcription in high temperature mold.

  • Sinks occurring in the rib portion of the testing product for the unpainteds are fatal defects at surface quality. In this study, we carried out moldflow analyses for several factors that affect the sinks. The result tells us large important effective factors on sinks by analyzing sink marks estimate. We expect practical use as reference for performing analysis or manufacturing products with rib designs and injection moldings which minimize sink-marks surrounded ribs.

  • Injection molding is a high efficient manufacturing technology for producing plastic parts. On the other hand, the warpage of molded plastic parts is an ubiquitous problem in the injection molding process. The main objective of this study was to minimize the amount of warpage occurring in the injection molding process of a hopper of ATDPS made of crystalline polymer (PP) instead of amorphous polymer (ABS). The moldflow CAE simulation was conducted for the molding process of the hopper to clarify the injection moldability, shear rate, shear stress, warpage by changing the gate shape and the number of ribs installed on the top of the hopper flange. The wide gate shape of runner system and multiple rib installation were found to be useful for minimizing the warpage of the hopper. The validity of the CAE simulations was supported by the injection molding experiment for the optimized design case.

  • Predicting the behavior of rheological polymers is highly shear rate- and temperature-dependent. The Cross-WLF viscosity model has become a powerful solution that describes the shear rate- and temperature-dependent characteristics. To estimate the behavior of polymers in computational simulations, the coefficients of the Cross-WLF model should be well identified. An identification technique was proposed to determine the Cross-WLF viscosity model coefficient. The assumption is that the Cross-WLF viscosity model well describes the real characteristics of polymers when the calculated viscosity with the parameters is identical to the reference data. In this study, Auto-desk Moldflow data were used as a reference. The numerical examples showed that the proposed method accurately identifies the Cross-WLF viscosity model coefficients.
