유동 및 응고 시뮬레이션을 활용한 회전자 패밀리 금형의 오버플로우 설계 방안 (Overflow Design Methods of Family Mold for Rotor Using the Flow and Solidification Simulation)

  • The family mold casting have advantages which are able to make products with different shapes and dimensions simultaneously in a single mold. In this study, the design of the 4 cavity rotor family mold was used by "Anycasting" software, the defects occurred during die casting were predicted and suggested the best optimization conditions for sound products. The result of the experiment were that the optimum overflow design was needed for gas emission and control of residual oxides. It was clear that the defects positions formed by diecasting were agreed with nearly them predicted by simulation.

금형주조 구상흑연주철의 미세조직에 미치는 C, Si과 RE의 영향 (Effects of C, Si and RE on Microstructures of DCI using Permanent Mold Casting)

  • This study aims to investigate the microstructures and mechanical properties of DCI manufactured by sand and metal mold casting. To prohibit the formation of the chill, carbon, silicon and rare earth($0{\sim}0.2\;wt%$) were controlled and temperature of metal mold was constantly kept at $160^{\circ}C$. The sizes, counts and nodularity ratios of nodules were analyzed by image analysis device. Wear test using pin-on-disc wear tester was carried out under the conditions of load 47.2N, velocity 0.4 m/s and distance 2000 m. Tensile test using Instron type testing machine was performed with velocity of 0.1 mm/min according to the KS B 0802. The formation of the chill was not observed when percentage of the carbon and silicon were 3.8 and 2.5. Mechanical properties of GCD manufactured by metal mold were better than sand casting.

강의 연속주조시 Mold Oscillation에 따른 Flux층 내의 동적 압력변화 해석 (The Analysis of Dynamic Pressure in the Molten Flux near the Meniscus during Mold Oscillation for the Continuous Casting of Steel)

  • The pressure of the mold flux acting on the meniscus shell was investigated through the coupling analysis of heat transfer in the mold and fluid flow in the flux caused by the mold oscillation. Finite element method was employed to solve the conservation equation associated with appropriate boundary conditions. As reported by previous workers, the axial pressure is positive on the negative strip time and negative on the positive strip time. A maximum pressure is predicted toward the top of the meniscus shell which has the thin shell arid a maximum value is in proportion to the relative mold oscillation velocity. The relative mold oscillation velocity was changed by the effect of meniscus level fluctuation. Therefore the pressure of the mold flux acting on the meniscus shell was different each cycle of the mold oscillation due to the irregularity of relative mold oscillation velocity.

  • Spin casting is one of useful methods to manufacture metal parts with low mold cost and short delivery time. But the silicon rubber based conventional method has several problems such as poor dimensional accuracy, limitation in casting materials and its dependency on speciality in meld making process. To solve those problems, this paper suggests a steel based mold making method using direct CNC machining and the experimental results shows that the parts from the developed method has better dimensional accuracy and surface roughness than those from the conventional method.

  • The purpose of this research is to develope a FEM program for analyzing solidification processes of axisymmetric casting, considering phase changes and the contact between the metal and mold. Tempera- ture recovery method is employed fro considering the phase changes releasing the latent heat and the coin- cident node method is used for calculating the amount of heat transfer between the metal and mold. Tan- gent modulus algorithm is adopted for calculating flow stress and a gap element is employed for modeling the interface between the mold and metal in finding deformed shapes. In order to verify the developed program, axisymmetric aluminum and steel casting processes are simulated. Temperature distribution, phase front position, and shrinkage and porosity creation are compared with measurements, FIDAP results, and good agreements are examined.

  • Design and construction of freeform building technologies are being implemented to reduce time and cost due to the development of materials and equipments. However, production of freeform concrete segments takes much more time and manpower than typical due to disposable mold and various shape. Therefore, manufacturing technology of freeform concrete segments need to be developed for securing economic and constructive feasibility. The objective of this study is development of efficient casting technology for freeform concrete segments in a short time. This technology includes details about the fluidity of concrete and the sectional shape of freeform concrete segments. And problem of cost and time can be solved. Also, mold can be reusable and freeform concrete segments will be produced quickly and accurately. After this study, productivity study for validation will continue through prototype development and example application.

  • Generally, the life of casting mold is limited by fatigue fracture or dimensional inaccuracy originated from wear in high temperature. Although recent research of metallic materials in high temperature fatigue have been much accomplished, many studies on brittle material as a die steel in high temperature fatigue does not have been reported. Especially, the study on the fatigue behavior over the transformation temperature is not studied sufficiently because of its difficult analysis and experiment. Therefore, reliable results of brittle material in high temperature fatigue behavior are needed. In this paper, stress-strain curves and stress-life curves in die STD61 steel are carefully examined between room temperature and 90$0^{\circ}C$, as the basic experimental data are used to predict from fatigue life of casting mold.

A study on the fabrication of poly crystalline Si wafer by vacuum casting method and the measurement of the efficiency of solar cell

  • Si-wafers for solar cells were cast in a size of $50{\times}46{\times}0.5{\textrm}{mm}^3$ by vacuum casting method. The graphite mold coated by BN powder, which was to prevent the reaction of carbon with the molten silicon, was used. Without coating, the wetting and reaction of Si melt to graphite mold was very severe. In the case of BN coating, SiC was formed in the shape of tiny islands at the surface of Si wafer by the reaction between Si-melt and carbon of the graphite mold on the high temperature. The grain size was about 1 mm. The efficiency of Si solar cell was lower than that of Si solar cell fabricated on commercial single and poly crystalline Si wafer. The reason of low efficiency was discussed.

Analysis of Mixed Grade Transition in Continuous Thin Slab Casting with EMBR

  • A concentration change during grade transition operation in thin slab casting is investigated through computer simulation and the results are compared with experimental measurements. Fluid flow and mixing patterns in various tundish levers and flow rates were analysed by a three-dimensional mathematical model. Based on the contained results, a simple, efficient and accurate computational model is suggested to predict the concentration profile at the outlet of the tundish. Based on the model, mixing in and below the mold was analyzed considering electromagnetic braking force. The predicted concentration profiles show good agreements with the measured values. It is found that the lower vortices in the mold are suppressed by the electromagnetic field and a plug-like flow region develops, which decreases the intermixing of two different grades of steel and shortens the length of transition region.

R/P 마스터 모델을 활용한 정밀주조 부품 및 쾌속금형 제작 공정기술의 개발 (Development of Rapid Tooling using Investment Casting & R/P Master Model)

  • Functional metal prototypes are often required in numerous industrial applications. These components are typically needed in the early stage of a project to determine form, fit and function. Recent R/P(Rapid Prototyping) part are made of soft materials such as plastics, wax, paper, these master models cannot be employed durable test in real harsh working environment. Parts by direct metal rapid tooling method, such as laser sintering, by now are hard to get net shape, pores of the green parts of powder casting method must be infiltrated to get proper strength as tool, and new type of 3D direct tooling system combining fabrication welding arc and cutting process is reported. But a system which can build directly 3D parts of high performance functional material as metal park would get long period of system development, massive investment and other serious obstacles, such as patent. In this paper, through the rapid tooling process as silicon rubber molding using R/P master model, and fabricate wax pattern in that silicon rubber mold using vacuum casting method, then we translated the wax patterns to numerous metal tool prototypes by new investment casting process combined conventional investment casting with rapid prototyping & rapid tooling process. With this wax-injection-mold-free investment casting, we developed new investment casting process of fabricating numerous functional metal prototypes from one master model, combined 3-D CAD, R/P and conventional investment casting and tried to expect net shape measuring total dimension shrinkage from R/P pare to metal part.
