Joining of Thin Metal Sheets Using Laser Plug Brazing (레이저 플러그 브레이징을 이용한 금속 박판의 접합)

  • Recently, lots of joining methods of thin metal sheets are being developed in order to improve joint quality and productivity in manufacturing area. Current existing welding methods are continuously challenged as new materials and smaller thickness of metal sheets are required. In this study, laser plug brazing process was investigated as a new joining method of thin metal sheets. A CO2 laser system with automatic feeding of filler metal wire and flux was developed, and laser plug brazing experiments were conducted. The brazed joints were analyzed using various methods.

An Experimental Study On The Formability of Aluminum 1050 and 5052 Sheet Metal (Al 1050, 5020 판재의 성형성에 관한 실험적 고찰)

  • Sheet metal formabilities for aluminum 1050 and 5052 were experimentally investigated in this study. Deep drawability, bendability and stretch formability were measured at each process condition and correlated with tensile properties of sheet metal. To compare the formabilities of aluminum 1050 and 5052 sheets with those of steel sheets, deep drawing quality(DDQ) steel sheets are also tested at the same test conditions. Through the experimental studies, influential process variables for each forming process were obtained and correlated with the tensile properties. The comparisons of sheet metal formabilities with those of steed sheets showed that aluminum 1050 and 5052 is inherently deficient in formability than steel sheets but Al 5052 that has highter n and r value than al 1050 showed better formabilities.

Nondestmctive Evaluation of Cracks in Metal Plates by using SQUID Gradiometer

  • We have detected cracks inside multi-layer metal sheets with nondestructive evaluation system consisting of SQUID gradiometer. Double D-shape coil was carefully designed with computer simulation for spatial distribution of magnetic field. It was aligned and placed in between SQUID and metal sheets in order to reduce the field effect to SQUID and to maximize eddy current in the sheets. The metal plate in bottom of the metal stack contained artificial cracks which were scanned by an X-Y scanning system. The information of crack position and size could be estimated by analysis of SQUID signal. Details of the results will be discussed .

  • An electron beam was used to mainly utilize for polishing, finishing, welding, a lithography process, etc. Due to the high technical level of difficulty of high-power density electron beam, it is difficult to secure related technologies. In this study, research was carried out to improve the machinability by developing the vaporized amplification sheets to realize the electron beam drilling technology. Their vaporized amplification sheets were analyzed by using the measurement of chemical and composition, which is such as TGA, SEM. We analyzed micro-hole processing using a microscope. Also, the thermal characteristics of vaporized amplification sheets are highly significant for applying to high-power density electron beam technique. So, we finished the vaporized amplification sheets according to the process conditions and analyzed it according to the machining conditions of the electron beam. It was confirmed that the effect on the experimental results differs depending on the influence of the metal powder contained in the developed material.

  • Laser forming is an advanced process in sheet metal forming in which a laser heat source is used to shape the metal sheet. This is a new manufacturing technique that forms the metal sheet only by a thermal stress. Analyses of the temperature and stress fields are very important to identify the deformation mechanism in laser forming. In this paper, temperature distributions and deformation behaviors of DP980 steel sheets are investigated numerically and experimentally. FE simulations are first conducted to evaluate the response of a square sheet in bending. The effects of process parameters such as laser power and scanning speed are then analyzed numerically and experimentally. It is observed that experimental and numerical results are in good agreement. These results provide a relationship between the line energy and the angles for laser bending of DP980 steel sheets.

  • The drawbead is one of the most important factors in sheet metal forming for automotive parts. So clarifying the friction characteristics between sheets and drawbead is essential to improve the formability of sheet metal. Therefore in this study, drawbead friction test was performed at various panels(cold rolled steel sheets, galvanized steel sheets, electrogalvanized coating steel sheets, electrogalvanized Zn-Fe alloy steel sheets and aluminum alloy steel sheets). Circular shape bead has been used for the test. The results show that friction and drawing characteristics were mainly influenced by the nature of zinc coating.

Electric Resistance Surface Friction Spot Welding Process of AZ31 Mg Alloy Sheets by Using Rotating Dies (회전금형을 사용하는 AZ31 마그네슘 합금판재의 전기저항 표면마찰 스폿용접)

  • Magnesium material could be widely used in the automotive industry because of its high strength to weight ratio, but the electric resistance spot welding process of magnesium sheets is difficult because of its low electric resistance and high thermal conduction and thermal expansion. For this reason, an electric resistance surface friction spot welding process using rotating dies is suggested for the spot welding of magnesium metal sheets. This welding method can be characterized by three heating methods: (1) electric resistance heating on contacted surface, (2) surface friction heating by rotating dies, and (3) thermal conduction heating from heated steel electrodes, for the fusion of metal at the interfacial zone between the two magnesium sheets. This welding process also has variables to explore, such as welding currents, diameters of the steel electrode, and rotating dies. It was found that the welding strength could reach industrial requirements by applying a welding current of 11.0kA, with steel electrodes of 12mm diameter, with rotating dies of 4.4 mm diameter, under the condition of a revolution speed of 1200rpm of rotating dies, for the surface friction spot welding process of AZ31 magnesium alloy sheets of 1.4mm thickness.

  • In this study, in order to obtain a useful guide line for design and production of automotive heat exchanger components made of 4343/3003/4343 aluminum clad sheets, it was aimed to improve the understanding about the grain refinement effect on brazing characteristic of the clad sheets. Al-10Ti master alloy was used for grain refinement of 3003 core alloy, and the Ti inoculation level was systematically changed up to 0.1 wt%. The three-layer aluminum clad sheets were fabricated by hot roll bonding process. The effect of grain refinement on brazing characteristic of the clad sheets was investigated by evaluating wettability, bonding strength and sagging resistance.

  • This research was conducted as a fundamental study to apply tailored blank welding technique into automotive production process. The materials used in this study were 2.0mm thickness low carbon steel sheets and 1.2mm Zn-coated low carbon steel sheets. To ensure the reproducibility and to consider various factors, experiments were. conducted by applying Taguchi experimental method with 6 factors. Every welding process was repeated 3 times to offset the effect of uncontrolled factors. Elongation and LDH(Limited Dome Height)were measured to evaluate formability of specimens and Optical microscopy, XRD, SEM, and EDS analysis were performed to observe the microstructures and to determine the solidification mode in the weld. The elongation of specimen welded with optimum condition was 83% of base metal, and LDH was 84% of base metal. In case of laser treated specimen where Zn coating was removed, elongation was 85% of base metal, and LDH was 85% of base metal. In fusion zone, phases were consisted of quasi-polygonal ferrite, banitic ferrite, and martensite.

  • In this study, an electric resistance-heated surface friction spot-welding process was proposed and tested for the spot-welding ability of copper and aluminum dissimilar metal sheets using electric resistance heating and surface friction heating. This process has welding variables, such as the current value, energizing cycles, rotational speed, and friction time. The current value and energizing cycle can affect the resistance heat, and the rotational speed of the rotating pin and friction time influence frictional heat generation. Resistance heating before friction heating has a preheating effect on the Cu-Al contact interface and a positive effect on preventing friction heat loss during the friction stage. However, because resistance preheating can soften the copper sheet and affect the contact stress and friction coefficient, it has difficulties that may adversely affect frictional heat generation. Therefore, the optimal combination of welding variables should be determined through simulations and experiments of the spot-welding process to determine the effects of electric resistance preheating on the suggested process. Through this procedure, it is known that the proposed spot-welding process can improve the welding quality during the spot welding of Cu-Al sheets.
