  • The analysis of acoustic emission signals generated during machining has been proposed as a technique for studying both the fundamentals of the cutting process and process and as a methodology for detecting tool fracture on line. In this study, AE signals detected during End Milling were applied as the experimental test to sensing tool fracture on the CNC vertical milling machine. Because automatic monitoring of the cutting condition is one of the most important technologies in machining, the in-process detection of cutting tool life including fracture has been investigated by performing experimental test.

A Process Planning System for Machining of Dies for Auto-Body Production (자동차 차체금형 가공용 공정계획 시스템)

  • This paper presents a variant type process planning system for machining of dies for auto-body production. Through the analysis of dies and their manufacturing processes, the authors categorized the press dies into 15 groups according to the similarity of machining features. After critically reviewing current manufacturing procedures, a standard process plan was defined for each group. The authors present MP3D the process planning system built on the standard process plan database, and show how they apply it at the die manufacturing plant of an automobile company. MP3D is expected to reduce major losses in machining such as reworking caused by mistakenly uncut features and eventually to help to accumulate the knowledge of operators. The operation sheet MP3D produces is also used in monitoring the progress of manufacturing of dies. This paper explains the whole development cycle of a process planning system from process analysis to application so that it can help readers to develop and apply a process planning system to their machine shops.

  • An experimental modeling of cutting and structural dynamics and the on-line detection of malfunction process is substantial not only for the investigation of the static and dynamic characteristics of cutting process but also for the analytic realization of diagnostic systems. In this regard, We have discussed on the comparative assessment of two recursive time series modeling algorithms that can represent the machining process and detect the abnormal machining behaviors in precision round shape machining such as turning, drilling and boring in mold and die making. In this study, simulation and experimental work were performed to show the malfunctioned behaviors. For this purpose, two new recursive approach (REIVM, RLSM) were adopted fur the on-line system identification and monitoring of a machining process, we can apply these new algorithm in real process for the detection of abnormal machining behaviors such as chipping, chatter, wear and round shape lobe waviness.

  • In the present study, monitoring of elliptical vibration cutting process by utilizing internal data in the ultrasonic elliptical vibration device without external sensors such as a dynamometer and displacement sensor is investigated. The internal data utilized here is the change of excitation frequency, i.e. resonant frequency of the device, voltages applied to the piezoelectric actuators composing the device, and electric currents flowing through the actuators. These internal data change automatically in the elliptical vibration control system in order to keep a constant elliptical vibration against the change of the cutting process. Correlativity between the process and the internal data is described by using a vibration model of ultrasonic elliptical vibration cutting and verified by several experiments, i.e. planing and mirror surface finishing of hardened die steel carried out with single crystalline diamond tools. As a result, it is proved that it is possible to estimate the elements of elliptical vibration cutting process, e.g. tool wear and machining load, which are important for stable cutting in such precision machining.

  • This paper deal with a technique for monitoring machining conditions by measuring the vibration of cutting forces at milling machining. The vibrations of cutting forces in milling process were measured and analyzed to be related with processing parameters. The magnitude of cutting force is linearly proportional to the feed rate and cutting depth, and frequency of cutting force is linearly proportional to the rotating speed. Wired and wireless communication methods were applied in transmitting the measured vibration signals and the two methods were compared. The magnitude of the vibration signals transmitted by the wireless communication method was similar to that transmitted by the wired communication method.

  • The chatter vibration in the machining process plays bad role in machining quality such as high roughness as well as tool life and machine failure. And the grinding process under this risk in the fully automated factory is exposed to the unexpected mass machining quality problem. Studying the vibration signal of the hub bearing grinding process, the reason of chatter vibration was explained with the specific machining pattern of chatter. And this study suggests the chatter detecting method in the production line, which is monitoring the peak acceleration level around the natural frequencies of the specimen, and calculating kurtosis value by assuming the chatter is related to the resonance of the specimen. The suggested method was applied to the vehicle hub bearing grinding process and proved good to detecting the chatter induced machining quality problem.

  • Nowadays, a strategy of the self-optimizing machining process is an imperative approach to improve the product quality and increase productivity of manufacturing systems. This paper presents a concept of self-optimizing forming system that allows the forming system automatically to adjust the forming parameters online for guarantee the product quality and avoiding the machine stop. An intelligent monitoring system that has the functions of observation, evaluation and diagnostic is developed to evaluate the pully quality during forming process. Any abnormal variation of forming machining parameters could be detected and adjusted by an intelligent control system aiming to maintain the machining stability and the desired product quality. This approach is being practiced on the pully forming machine for evaluating the efficiency of the proposed strategy.

  • In order to make unmanned machining systems with satisfactory performances, it is necessary to incorporate appropriate condition monitoring systems in the machining workstation to provide the required intelligence of the expert. This paper deals with condition monitoring for tool wear and fracture during turning operation. Developing economic sensing and identification methods for turning processes, sound pressure measurement and digital signal processing technique are proposed. The validity of the proposed system is confirmed through the large number of cutting tests.

  • In order to cope with the requirements of smaller patterns, larger surfaces and lower costs in the fields of displays, optics and energy, greater attentions is now being paid to the development of micro-pattern machining technology. Compared with flat molds, roll molds have the advantages of short delivery, ease of manufacturing larger surfaces, and continuous molding. This paper presents the state-of-the-art of the micro pattern machining technology on the roll molds and introduces some research results on the machining process technology. The copper and nickel-phosphorous-alloy plating process, machining process technology for uniform micro patterns. micro cutting simulation and the real time monitoring system for micro machining are summarized. The developed technologies have led the complete localization of the prism sheets and will be applied to the direct forming process with succeeding research & development.

  • Detection of tool wear is very important in automated manufacturing. This paper presents tool condition monitoring system based on the wavelet analysis of the AC servo motro current in drilling and milling process. The current measurement system is relatively simple and its mounting will not affect machining operations. The discrete wavelet transform was used to decompose the current signal of a spindle AC servo motor in time - frequency domain. The feature vectors were extracted from the decomposed signals and compared for normal and wear condition. The results show the possibility for the effective application of wavelet analysis to tool condition monitoring.
