The introduction of the evaluation method for welded joints in car body structure by the manual analysis (수계산을 통한 철도차량의 차체 용접이음부 강도 평가)

  • The objective of the review is to introduce the evaluation method of welding joint designs by using forces extracted from FE models. This evaluation method is currently being used for the Southeastern Pennsylvania Transportation Authority (SEPTA) project in the United States by request of the customer Engineer. The evaluation method was applied to critical joints connected by Fillet or Partial Joint Penetration (PJP) welds in car body structure for SEPTA project. The additional manual analysis is required based on the fact that Technical Specification in the United States requires the Contractor to apply Complete Joint Penetration (CJP) welds to all structural connections in Car body. However, in the car body design for Septa project there are some areas where CJP welds are not applied due to structural and manufacturing problems.

A Study on the Selection of Fillet Weld Conditions by Considering the Tack Welds (가접부를 고려한 필릿 용접조건의 선정에 관한 연구)

  • In this study, an experimental method for the selection of optimal welding condition was proposed in the fillet weld which was done over the tack weld. This method used the response surface analysis in which the leg length and the reinforcement height were chosen as the quality variables of the weld bead profile. The overall desirability function, which was combined desirability function fur the two quality variables, was employed as the objective function for getting the optimal welding condition. In the experiments, the target values of the leg length and the reinforcement height are 6m and zero respectively for the horizontal fillet weld of 10mm thickness mild steel. The optimal welding conditions could predict the weld bead profile(leg length and reinforcement height) as 6.00mm and 0.19mm without tack weld and 6.00mm and 0.48mm with tack weld. from a series of welding test, it was revealed that a uniform weld bead can be obtained by adopting the optimal welding condition which was determined according to the method proposed.

  • General metal welding occurs distortion. Also, reducing distortion is required much cost. Therefore, the purpose of this study is optimization of welding conditions to reduce distortion in welding of monolithic rack housing for modular steering gear. Firstly, heat source for welding was chosen arc and laser. Secondly, it investigated optimizing welding conditions in bead welding by arc and laser heat source, and welding conditions in fillet welding was optimized with welding shapes. Finally, it was measured temperature distribution of welds by infrared camera and angle distortion in fillet welding. As a result, laser welding was superior to arc welding on distortion.

  • Positioning the workpiece accurately and preventing the weld distortion, tack welding is often performed before main welding in the construction of welded structures. The weld bead size of the tack weld is determined according to the workpiece thickness, weld length, weld joint type etc. However, this tack weld deteriorates the final weld bead profile, so that the grinding process is usually adopted for the uniform weld bead profile. In this study, an experimental method for the selection of optimal welding condition was proposed in the fillet weld which was done over the tack weld.   • The mechanism of the blowhole and the pit formation in lap-jointed fillet CO₂ arc welds of Zn-coated steel sheet was established by the direct observation of the gas behavior in the molten pool with the high speed camera system. Main conclusions obtained are as follows1) Some blowholes were formed by incomplete back-filling to the pits at the last stage of the solidification. This type of blowhole was formed through four stages of gas in the molten pool, incubation, explosion, back-filling and completion of back-filling stage.2) Most of the pits was back-filled at the last stage of their formation.   • In GMA(Gas Metal Arc)Welding, the weld size that is a locally melted area of a workpiece is one of the most important considerations in determining the strength of a welded structure. Variations in the weld power and the welding heat flux may affect the weld pool formation and ultimately the size of the weld. Therefore, an accurate prediction of the weld size requires a precise analysis of the weld thermal cycle. In this study, a model which can estimate the weld bead geometry and a method for thermal analysis, including the model, are suggested. In order to analyze the weld bead geometry, a mathematical model was developed with transformed coordinates to apply to the horizontal fillet joints. A heat flow analysis was performed with a two dimensional finite element model that was adopted for computing the base metal melting zone. The reliability of the proposed model and the thermal analysis was evaluated through experiments, and the results showed that the proposed model was very effective for predicting the weld bead shape and good correspondence in melting zone of the base metal.

  • Arc welding process is one of the most important technologies to join metal plates. Robotic welding offers the reduced manufacturing cost sought, but its widespread use demands a means of sensing and correcting for inaccuracies in the part, the fixturing and the robot. A number of problems that need to be addressed in robotic arc welding processes include sensing, joint tracking, and lack of adequate models for process parameter prediction and quality control. Problems with parameter settings and quality control occur frequently in the GMA(Gas Metal Arc) welding process due to the large number of interactive process parameters that must be set and accurately controlled. The objectives of this paper are to realize the mapping characteristics of bead width using a sensitivity analysis and develop the neural network and multiple regression method, and finally select the most accurate model in order to control the weld quality(bead width) for fillet welding. The experimental results show that the proposed neural network estimator can predict bead width with reasonable accuracy, and guarantee the uniform weld quality.

Neuro-Fuzzy System for Predicting Optimal Weld Parameters of Horizontal Fillet welds

  • To get the appropriate welding process variables, mathematical modeling in conjunction with many experiments is necessary to predict the magnitude of weld bead shape. Even though the experimental results are reliable, it has a difficulty in accurately predicting welding process variables for the desired weld bead shape because of nonlinear and complex characteristics of welding processes. The welding condition determined for the desired weld bead shape may cause the weld defect if the welding current/voltage/speed combination is improperly selected. In this study, the $2^{n-1}$ fractional factorial design method and correlation parameter were used to investigate the effect of the welding process variables on the fillet joint shape, and the multiple non-linear regression analysis was used for modeling the gas metal arc welding(GMAW)parameters of the fillet joint. Finally, a fuzzy rule-based method and a neural network method were proposed so that the complexity and non-linearity of arc welding phenomena could be effectively overcome. The performance of the proposed neuro-fuzzy system was evaluated through various experiments. The experimental results showed that the proposed neuro-fuzzy system could effectively check the welding conditions as to whether or not weld defects would occur, and also adjust the welding conditions to avoid these weld defects.

  • CSR(Common Structure Rules) enter into force on $1^{st}$ April 2006. Generally for double hull tankers of less than 150m in length, the Rules of the individual Classification Society are to be applied. Where high tensile stresses act through an intermediate plate, increased fillet welds or penetration welds are to be used longitudinal/transverse bulkhead primary support member end connections to the double bottom. If workers have begun to make used of established procedures between corrugated BHD and lower stool joint, first to welding on groove of face and then it has to gouging to blow on groove of root. So amount of man-hour increased, productivity secreased.
