Prediction of the Brittle Damage Evolution in Extrusion/Forging Die (압출/단조 금형의 취성결함성장예측)

  • The failure of die often occurs as a result of growth of microcracks - referred as a brittle damage. In this study, an analysis of brittle damage evolution cupled with elastic finite element analysis of die deformation is presented. A local transformation from the tractions of a workpiece mesh to those of a die mesh is developed. The brittle damage is defined as a vector considering the shape of common microcracks in the brittle metals and the damage function suggested by Krajcinovic is utillized. Applications of the proposed model to modeling damage evolution in the extrusion die and forging die are given and the characteristics of brittle damage evolution in die are in detail examined.

  • Wrinkling is one of the major defects in sheet metal products and may be also attributable to the wear of the tool. The initiation and growth of the wrinkles are influenced by many factors such as stress state, mechanical properites of the sheet material, geometry of the body, and contact condition. It is difficult to analyze the wrinkling initiation and growth considering the factors because the effects of the factors are very complex and the wrinkling behavior may show wide variation for small deviation of the factors. In this study, the bifurcation theory is introduced for the finite element analysis of wrinkling initiation and growth, All the above mentioned factors are conveniently considered by finite element method. The finite element formulation is based on the incremental deformation theory and elastic-plastic material modeling. The finite element analysis is carried out using the continuum-based resultant shell elements considering the planar anisotropy of the sheet metal. The proposed method is verified by employing to column buckling problem. And then, the initiation and growth of wrinkling in deep drawing of cylindrical cup are analyzed.

  • Large-scale low-alloy steel shafts, used in the manufacture of steam turbine, are produced by ingot making, forging and heat treatemtn processes. The numerical analysis techniques are introduced to analyze and design the working conditions in each process. The solidification of a steel ingot is studied through the finite element method. The open die press forging and quenching process are simulated by viscoplastic and elastic-plastic finite element method, respectively. Thus numerical analysis techniques are very useful tools to study favorable working conditions for better and more desirable product quality.

  • It is visualized that dislocations move straightly in polycrystalline structure and the trans-grain dislocation moving occur from yield point to ultimate tensile stress. Some fracturemodes in uniaxial tensile test are ilustrated in order to explain that after the ultimate point the grains deforms by twins and the rotations of grains make cracks at the grain-boundaries by the incompatibility . The luders banks. which propagates along the axis of the specimen, are twin bands whcih are formed by rearrangement of the atoms within the structure of three-dimensional crystallizing $\pi$-bondings. The fatigue limit can be found through the atom's rolling back motion during elastic deformation inthe uniaxial tensile test by the change of the gradient.

  • The die for cold forging gets a ver high axial load and radial pressure during processing and hence deforms considerably in the radial direction. This radial deformation of die becomes a important factor influencing the dimensional accuracy of a product. In order to obtain a product with highly accurate dimension therefore it is essential to acquire some information on elastic deformation of the die and the product. The study has been performed for the relation of the deformation between a die and a product in backward extrusion. The strain of the die has been given by the simple experiment using the strain gauges attached to the outer surface of the die. Also the history of the deformation of the die and the product has been given by the experiment and Lames' formula. The results has been compared with the previous another method. The study has given useful results for the deformation history of the die and the product through the experiment and Lame's formula in backward extrusion which can be applied in the die design for the product with accurate dimension

  • In order to evaluate the tensile behaviors of hoop direction for the nuclear fuel cladding tubes the shapes of specimen and jig fixtures for the ring test are decided with various conditions under the elastic-large plastic deformations. The axial displacement of the jig cylinders is converted to the circumferential direction elongations of specimen. The stress distributions on specimen are depended on the radii and locations of specimen and jig size and central angle. Therefore we calculated the stress distributions and decided the optimum shapes to get the uniform stress in the area of specimen gage length. Form the analysis the stress distributions in gate area are reviewed with the radii and location of specimen notch and the central angle of jig cylinder,. The optimum shapes of specimen and jig are proposed to the clad tube having 10.62 mm in diameter and 0.63mm in thickness for 16x16 PWR nuclear fuel assembly.

  • High temperature creep behaviour of Al-5 wt% Mg alloy reinforced with 7.5% BN flakes was studied. The composite specimens showed two main creep characteristics : (1) the value of the apparent stress exponent of the composite was high and varied with applied stress (2) the apparent activation energy for creep was much larger than that for self-diffusion in aluminum The true stress exponent of the composite was set equal to 5. Temperature dependence of the threshold stress of the composite was very strong. Which could not be rationalized by allowing for the temperature dependence of the elastic modulus change. AIN particles which were incorporated into the Al matrix during fabrication of the composite by the PRIMEXTM method were found to be effective barriers to dislocation motion and to give rise the threshold stress during creep of the composite

Deformation History of Product during Forward Extrusion Process (전방압출 공정에서 제품 변형 이력)

  • The study has been performed for the relation between die and product in forward extrusion by the experiment. Strains of the die have been given by the simple experiment using the strain gauge located at the outer surface of the die and the history of the deformation of the die and product is given by the experiment and Lame's formula. The inner pressure of the die causes the deformation of die that affects the accuracy of dimension and shape of product. The product with accurate dimension and shape can be obtained by analysing elastic deformation of the die during process. The deformation of the die during metal forming process has been usually predicted by the experience of industrial engineer or finite element analysis. But it is difficult to predict the dimension of product at unloading and ejected states. The study has given useful results for the deformation history of the die and product through the experiment and Lame's formula at forward extrusion for solid cylinder and can be applied to the die design for product with accurate dimension.

Efficient finite element analysis for the ultimate strength estimation of cylindrical structure (원통구조의 최종강도 추정을 위한 효율적인 유한요소해석)

  • A finite element analysis code considering elasto-plastic large deformation is developed to predict the ultimate strength of circular cylinders subject to external pressure loading by introducing a new type of axisymmetric shell element which can take into account the plasticity effect due to the circumferential bending while drastically saving the computing efforts compared with the tree dimensional finite element analysis. It is observed that analsis results of present approach show good agreement with the test results of previous works. Parametric study gives the effects of initial imperfections on ultimate strength ahd this information is recommended to be used to modify the actual test data to the ones which can be used more reasonably in making empirical design formulas.

  • The dimension of forged part is different with the die dimension by the various effects, such as, elastic deformation and thermal effect. And, the difference amounts are not same according to the forging conditions, for example, forging mode, flow stress, etc. Therefore, the use of FEA is effective to predict and update the required die dimension. However, the variables for FE simulation are also as many as variables in the experiment. The variables give very much effect to the accuracy of FE results. At first, the material model is very deeply affected to the estimated dimension of forged part. And the considering of loading and ejecting stages is also important to increase the dimensional accuracy. The experiment and FEA are performed to investigate the dimensional changes and accuracy in cold forging. Two types of upsetting are used to survey the effects of forging mode and stages.
