The silicon nitride based ceramic cutting tool materials have been fabricated by gas pressure sintering (GPS) or hot pressing (HP). Their mechanical properties were measured and the effect of the fabrication variables on the properties were examined. Also, effect of adding TiN or TiC particulates on the mechanical properties of the silicon nitride ceramics were investigated. Ceramic cutting tools (ISO 120408) were made of the sintered bodies. Cutting performance test were performed on either conventional or NC lathe. The workpieces were grey cast iron, hardened alloy steel (AISI 4140, HRc>60) and Ni-based superalloy (Inconel 718). The results showed that fabrication variables, namely, sintering temperature and time, exerted a strong influence on the microstincture and mechanical properties of the sintered body, which, however, did not make much difference in wear resistance of the tools. High hardness of the tool containing TiC particulates exhibited good cutting performance. Extensive crater wear was observed on both monolithic and TiN-containing silicon nitride tools after cutting the hardened alloy steel. Inconel 718 was extremely difficult to cut by the current cutting tools.

There is an alternative way to determine the residual strain in plastically deformed materials by measuring the grain size after a subsequent recrystallization precess. Although, this technique has been successfully applied by several researchers to find the plastic zone around notches and cracks in various materials and welding beads, few works have been reported using the recrystallization method to determine the residual strains in machined surface. Therefore, the purpose of this investigation is to explore the effectiveness of the recrystallization technique in machining applications and in particular, to find the effect of cutting parameters, i.e., depth of cut, rake angle, on the plastic strains. As the result, the recrystallization technique was succesfully applid to determine the plastic strain in machined surface.

Applications of the deep hole drilling process can be found in many industries ranging from large aerospace manufacturer to small tool and die shop. Deep hole drilling process with small diameter generally requires high quality and accuracy. But problems which may arise or result from the deep hole drilling process include drill breakage, the generation of a finished part surface which does not satisfy required quality, and process instability. To guaranty the required machining quality and accuracy, it is important to understand and improve the deep hole drilling process. In this study, deep hole drilling experiments using tingle edge drill with small diameter under 2mm have been carried out for difficult to cut materials such as C42CrMo4 and C45pb and the experimental results were analyzed. Feed force and torque versus feed showed linear relationship in both materials. The feed force and torque are decreased as cutting speed is increased but the trends are not uniform in C42CrMo4.
The fracture characteristics and tool life of ceramics and WC, CBN cutting tool when turning heat treated steel STD11($H_RC$ 60) were investigated experimentally to clarify the machinability and optimum tool materials in cutting of difficult-to-cut material with high hardness. Forthermore, the behaviors of the tool wear and failure were examined with regard to cutting force. The hardened steel wore the cutting tool edge rapidily and increased the cutting forces, especially radial force. The tool was worn by the abrasive action. Flank Weat of $Al_2O_3-TiC$ ceramic and WC tool become relatively large and CBN & $Al_2O_3$, ceramic tool had a long life among the tool materials tested. The tool fracture patterns were just like minor cutting wear, flank wear, crater wear, notch wear, chipping. Flank wear rate was accelerated by occurrence of chipping. During the proceeding of machining, it was possible to foresee the catastrophic fracture of tool by abrupt increase of radial force.
Cropping metal materials is widely used for feeding processes of various forming method, such as forging, extrusion, drawing, and upsetting. However, cropping has many weak points, which are material loss in part of cutting, chip creation, and much use of lubrication oil, etc. In this study, instead of cropping, a novel process is proposed to cut metal materials, especially stainless steel bar which is known very difficult to crop. Results of FE-analysis will be shown to verify the proposed method comparing with those of the conventional cropping process. Also, fitting products were successfully forged using the fabricated billet by the proposed process.
In the semiconductor and display component industries, the use of ceramic materials, which are high-strength materials, is increasing for ensuring durability and wear resistance. Among them, alumina materials are used increasingly. Alumina materials are extremely difficult to process because of their high strength; as such, research and development in the area of mineral material processing is being promoted actively to improve their processing. In this study, the processability of an electrodeposition tool is investigated using the electrodeposition method to smoothly process alumina materials. Furthermore, processing is conducted under various processing conditions, such as spindle speed, feed speed, and depth of cut. In addition, the processing characteristics of the workpiece are analyzed based on the tooling.
Electrical discharge machining is the method of using thermal energy by electrical discharge. Generally, if the material of workpiece has conductivity even though very hard materials and complicated shape which are difficult to cut such as quenching steel, cemented carbide, diamond and conductive ceramics, the EDM process is favorable one of possible machining processes. But, the process is necessarily required of finish cut and heat treatment because of slow cutting speed, no mirror surface, brittleness and crack due to the residual stress for manufactured goods. In this experimental thesis, the super EDM drilling was developed for high precision semiconductor die steel and for minimization of leadframe width. It was possible to development of EDM drilling machine for high precision semiconductor die with the electrode guide and its modelling and stress analysis. The development of electrode with the copper pipe type was conducted to drill the hole from the diameter of 0.1mm to 3.0mm with the error of from 0.02mm to 0.12mm. From the SEM and EDX analysis, the entrance of the EDM drill was found the resolidification of not only the component of tungsten but also the component of copper.
