  • Spur Gear parts for automobile actuators using existing former forging technology were produced in a total of three processes on a former forging machine. However, in order to improve cost increase due to frequent mold breakage, Spur Gear parts were designed and manufactured in the cold forging process after forming the preform through former forging. In other words, in the existing former forging mold, product seating defects occurred due to horizontal movement, resulting in many product defects and mold damage, so there was an urgent need to improve mold life and product defects. In order to improve this, we tried to improve the mold life by improving the existing 3 former forging processes to a former forging process and 2 cold forging processes. Therefore, We developed Spur Gear parts for automobile actuators were developed by applying precision cold forging technology through a former forging process and 2 cold forging processes to improve mold life.

  • Cold Forging has advantage in high accuracy and short working time. However large-skzed and complicated parts are difficult to process with cold forging. Thus large-sized and complicated parts have been processed with two pieces, or combind forging that is hot forging in addition to cold sizing. Recently, large-sized and complicated parts can be manufactured with cold forging alone by advanced cold forging technology using the long-stroke press. In this paper, cold forging technology of large-sized and complicated parts are investigated, including tripod slide housing for constant velocity joint and drive shaft for starter.

  • Heat - affected zones degenerated in cold forging die have been investigated to improve the tool life. There are many cases of heat-affected zone which are degenerated in manufacturing die and using the cold forging process. In order to define amounts of grinding inmanufacturing the toolfor cold forging, we have investigated the hardness and microstructure of surface layer after EDM. Considering the results of T.R.S. and compression test, it is likely that mechanical properties of tool have been decreased sharply if the heat-affected zones degenerated by EDM were not machined properly. also analyzed the tool surfac which is fractured during the cold forging. According to the microstructures and hardness distribution, surface of many tools have been degenerated in cold forging and fractured due to the heat-affected zone.

  • The technique of neural networks is applied to cold forging design system. A user can select more desirable plans in cold forging design by being advised with expert's opinion from neural networks. The neural networks are learned with 3 parts which are most important in cold forging design-undercut, narrow hole, sharp corner. Using the neural networks, the cold forging design system built in this study determines forming possibility about variable shapes in product. We can get available result using the system.

  • This study deals with a series of experimental investigations on multi-stage cold forging of an outer race used for a constant velocity (CV) joint with six inner ball grooves. The multi-stage cold forging, which consists of forward extrusion, upsetting, backward extrusion, and combined sizing-necking including ironing, was used to produce a prototype of the outer race. The cold forging tools such as forging punches and dies required in this multi-stage cold forging were also designed and fabricated. For the combined sizing-necking, especially, the longitudinally six-segmentallized punches were developed to easily eject from the necked inner groove of the outer race with consideration of the operating mechanism. Spheroidized SCr420H billet was used in the experimental study. To verify the suitability of the proposed process, the obtained parts were obtained from each forging operation, and the geometries were compared with the target dimensions. It was confirmed that the outer race with six inner ball grooves was well forged by adopting the proposed multi-stage cold forging, and the dimensional accuracy of the forged outer race matched well with the requirements.

  • The precision cold forging process for steering yoke of automobile has been analysed by using rigid-plastic finite element analysis code DEFORM-3D Also the experiment has been performed through the optimized process. Until now steering yoke has been largely manufactured by hot forging or welding of forged head and shaft parts because of technical difficulty. the study has shown successful results of the precision cold forging through the proper selection of the process.

  • The cold forging process induces material deformation in an enclosed space, generating a very high forging load. Therefore, it is mainly designed as a multi-stage process, and fatigue failure occurs in forging die due to cyclic load. Studies have been conducted previously to quantitatively predict the fatigue limit of cold forging dies, however, there was a limit to field application due to the large error range and the need for expert intervention. To solve this problem, we conducted a study on the introduction of a real-time forging load measurement technology and an automated system for quantitative prediction of die life cycle. As a result, it was possible to reduce the error range of the quantitative prediction of die life cycle to within ±7%, and it became possible to use the die life cycle calculation algorithm into an automated system.

  • This paper deals with a cold forging design system by which designers can determine desirable plans of cold forging design even if they have little experience. In this system, neural networks are used to transform qualitative knowledges to quantitative knowledges. The neural network is learned with three parts which are most important in cold forging design - undercut, narrow hole, sharp corner. The capabilities of the system are illustrated through an example of forging design.

  • The cold forging Process applies surface lubricant coating in order to smooth the friction during the cold forging process. Currently, most of the lubrication processes apply the zinc phosphate coating, which requires 11 steps and disposes sludge. But the water based lubrication process, which has been newly developed, takes 3 steps only and does not cause sludge. In this study, we present the optimal condition of water based lubrication for the cold forging of axle shaft by an experimental design method. Experimental results with minitab shall be able to predict the optimum water based lubricating conditions for the cold forging processes.

  • Forging is a manufacturing process involving the shaping of metal using localized compressive forces and the process of deforming metal into a predetermined shape using certain tools and press according to the temperature. Forging provides stronger metal parts than that possible by casting or machining. Conventional clutch jaw parts have been developed through cold forging and precision machining; however, fabrication of integral clutch jaw parts for farm machinery has not been reported yet. These parts were developed by applying a complex forging technology combining cold and hot forging. The integrated forming technology proposed in this study will be useful for reducing the lead-time for manufacturing, improving the accuracy of products, and eliminating the welding process.
