Thermal and Mechanical Characteristics of Functionally Graded ZrO$_2$ Thermal Spray Coating (경사기능성 지르코니아 용사피복층의 열 및 기계적특성)

  • NiCrAlY/YSZ(8wt%$Y_2O_3-ZrO_2$) functionally graded thermal barrier coating (FGC) layers on a Co-base superalloy (HAYNESS 188) substrate were fabstrate were fabicated using Ar shielded single torch air plasma spraying method. Functional grading with the stepwise compositional change throughout layer thickness. Microstructural observation trvealed a successful fabrication of NiCrAlY/YSZ FGC. From the results of the curvature measurement, adhesive strength measurement and thermal shock test for the FGC, it was concluded that the optimum conditions of functionally graded coating layer thinkness and compositional pattern exit to enhance the properties of FGC, which is closely related to the internal residual stess distribution witin it.

  • Thermal Barrier Coating with Functional Gradient Materials (FGM-TBC) can play an important role to protect the parts from harmful environments in high temperatures such as oxidation, corrosion, and wear and to improve the efficiency of aircraft engine by lowering the surface temperature on turbine blade. FGM-TBC can increase the life spans of product and improve the operating properties. Therfore, in this study the evaluations of mechanical and thermal properties of FGM-TBC such as fatigue, oxidation and wear-resistance at high temperatures have been conducted. The samples of both the TBC with 2, 3, 5 layers (YSZ/NiCrAlY) to be produced by Air Plasma Spray method (APS) and the bulk TBC with 6 layers to be produced by Plasma Assisted Sintering method (PAS) were used. Furthermore, residual stress, bond strength, and thermal conductivity were evaluated. The average thickness of the APS was 500$\mu\textrm{m}$ to 600$\mu\textrm{m}$ and the average thickness of the PAS was 3mm. The hardness number of the top layer of APS was 750 Hv to 810Hv and that of PAS was 950 Hv to 1440Hv. The $ZrO_2$ coating layer of APS was composed of tetragonal structure after spraying as the result of XRD analysis. As shown in the results of the high temperature wear test, the 3 layer coating of APS had the best wear resistance at $800^{\circ}C$ and the 5 layer coating of APS had the best wear resistance at $600^{\circ}C$. But, these coatings had the tendency of the low-temperature softening at $300^{\circ}C$. The main mechanism of wear was the adhesive wear and the friction coefficient of coatings was increased as increasing the test temperatures. A s results of thermal conductivity test, the ${\Delta}T$ of the APS coating was increased as number of layer and the range of thermal conductivity of the PAS was $800^{\circ}C$ to $1000^{\circ}C$.

  • The thermal barrier coating must withstand erosion when subjected to flowing gas and should also maintain good stability and mechanical properties while it must also protect the turbine component from high temperature, hot corrosion, creep, and oxidation during operation. In this study we investigated the influence of subsurface layer, $Al_2O_3$ or NiCrCoAIY bond coat layer, on the indentation damage behavior of YSZ thermal barrier coating layers deposited by electron beam physical vapor deposition (EB-PVD). The bond coat is deposited using different process such as air plasma spray (APS) or spray of high velocity oxygen fuel (HVOF) and the thickness is varied. Hertzian indentation technique is used to induce micro damages on the coated layer. The stress-strain behaviors are characterized by results of the indentation tests.

Effects of Healing Agent on Crack Propagation Behavior in Thermal Barrier Coatings

  • A thermal barrier coating (TBC) with self-healing property for cracks was proposed to improve reliability during gas turbine operation, including structural design. Effect of healing agent on crack propagation behavior in TBCs with and without buffer layer was investigated through furnace cyclic test (FCT). Molybdenum disilicide ($MoSi_2$) was used as the healing agent; it was encapsulated using a mixture of tetraethyl orthosilicate and sodium methoxide. Buffer layers with composition ratios of 90 : 10 and 80 : 20 wt%, using yttria stabilized zirconia and $MoSi_2$, respectively, were prepared by air plasma spray process. After generating artificial cracks in TBC samples by using Vickers indentation, FCTs were conducted at $1100^{\circ}C$ for a dwell time of 40 min., followed by natural air cooling for 20 min. at room temperature. The cracks were healed in the buffer layer with the healing agent of $MoSi_2$, and it was found that the thermal reliability of TBC can be enhanced by introducing the buffer layer with healing agent in the top coat.

  • A Ni/Cr plating process has been developed for applying to inner wall of liquid rocket engine(LRE) thrust chamber. Ni plating conditions were selected through thermal shock test and endurance verification of the plating layers was performed through hot firing test of a subscale thrust chamber with Ni/Cr plating. Test results showed that a crack or separation of the plating layers was not found. Judging from the results, Ni/Cr plating could be applied to LRE thrust chamber as a substitute of air plasma sprayed ceramic coating which is presently being used.

  • The Thermal Barrier Coation(TBC) to improve the that barrier and wear resistant propenrty in high temperature ofthe aircraftength between the accumlation of the aircraft engine and the automobile engine has usually the two layer structure. One is a creamic top layer for heat insulation and the other is a metal bond layer to facilitate the bond strength between the top ceramic layer and the substrate. But, the coated layers should be peeled off because of the accumulation of the thermal stress by the differance of the thermal expantion coefficient between metal and ceramics in a hrat cyclic environment. In this study, the intermediate layer by plasm spray process was introduced to reduce the thermal stress. The powders of plasm spray coating were the Yttria Stabilized Zirconia (YSZ), the Magnesia Stabillized Zirconia(MSZ) and NiCrAlY. the intermediate layer was sprayed with the powders of the bond cast for the purpose of test were executed. The high temperature wear resistance tends to decreasnceee wear and thermal shock test were exeucuted. The high temperature were resistance of the YSZ TBC is better that of the MSZ TBC. The wearrsistance tends to decrease accoring to incresing the temperature between $400^{\circ}C$to $600^{\circ}C$. The thermal shock life of the 3 layer TBC with YSZ top casting was the most outstanding thermal shock rsisstasnce. This means that the intermediate layer should play an importnat roll to alleviate the diffrerence of the thermal expansion coef frcients between metallic layer and cermics layer.

Thermal Durability of 4YSZ Thermal Barrier Coating Deposited by Electron Beam PVD (전자빔을 이용한 물리기상증착법으로 제조된 열차폐용 4 mol% YSZ 코팅의 내열특성)

  • 4 mol% Yttria-stabilized zirconia (4YSZ) coatings with $200{\mu}m$ thick are fabricated by Electron Beam Physical Vapor Deposition (EB-PVD) for thermal barrier coating (TBC). $150{\mu}m$ of NiCrAlY based bond coat is prepared by conventional APS (Air Plasma Spray) method on the NiCrCoAl alloy substrate before deposition of top coating. 4 mol% YSZ top coating shows typical tetragonal phase and columnar structure due to vapor phase deposition process. The adhesion strength of coating is measured about 40 MPa. There is no delamination or cracking of coatings after thermal cyclic fatigue and shock test at $850^{\circ}C$.

  • In this study, we investigated the mechanical behaviors of layered thermal barrier coatings by indentations. Various single and double-layered thermal barrier coatings were deposited by air plasma spray process using different type of commercialized YSZ (Yttria stabilized zirconia) starting powders. Indentation stress-strain curve, load-displacement curve and hardness of the single and the double-layered thermal barrier coatings were obtained experimentally and analyzed. The indentation damages at the same loads were compared, and thus, the results depend on the structure of each coating. The result indicates improvement in damage resistances from tailoring of layered structures in the component of gas turbine system is expected.

Thermal Durability of Thermal Barrier Coatings in Furnace Cyclic Thermal Fatigue Test: Effects of Purity and Monoclinic Phase in Feedstock Powder

  • The effects of the purity and monoclinic phase of feedstock powder on the thermal durability of thermal barrier coatings (TBC) were investigated through cyclic thermal exposure. Bond and top coats were deposited by high velocity oxygen fuel method using Ni-Co based feedstock powder and air plasma spray method using three kinds of yttria-stabilized zirconia with different purity and monoclinic phase content, respectively. Furnace cyclic thermal fatigue test was performed to investigate the thermal fatigue behavior and thermal durability of TBCs. TBCs with high purity powder showed better sintering resistance and less thickness in the thermally grown oxide layer. The thermal durability was found to strongly depend on the content of monoclinic phase and the porosity in the top coat; the best thermal fatigue behavior and thermal durability were in the TBC prepared with high purity powder without monoclinic phase.

Evaluation of Thermal Durability for Thermal Barrier Coatings with Gradient Coating Thickness (경사화 두께를 갖는 열차폐 코팅의 열적 내구성 평가)

  • The effects of the coating thickness on the thermal durability and thermal stability of thermal barrier coatings (TBCs) with a gradient coating thickness were investigated using a flame thermal fatigue (FTF) test and thermal shock (TS) test. The bond and topcoats were deposited on the Ni-based super-alloy (GTD-111) using an air plasma spray (APS) method with Ni-Cr based MCrAlY feedstock powder and yttria-stabilized zirconia (YSZ), respectively. After the FTF test at 1100 ℃ for 1429 cycles, the bond coat was oxidized partially and the thermally grown oxide (TGO) layer was observed at the interface between the topcoat and bond coat. On the other hand, the interface microstructure of each part in the TBC specimen showed a good condition without cracking or delamination. As a result of the TS test at 1100 ℃, the TBC with gradient coating thickness was initially delaminated at a thin part of the coating layer after 37 cycles, and the TBC was delaminated by more than 50% after 98 cycles. The TBCs of the thin part showed more oxidation of the bond coat with the delamination of topcoat than the thick part. The thick part of the TBC thickness showed good thermal stability and oxidation resistance of the bond coat due to the increased thermal barrier effect.
