Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

Three recent developments made at Rensselaer in sheet material forming processes are briefly reviewed in this paper. These advances represent three broad disciplines of Process Simulation, Forming Processes, and Computer-Aided Measurement Methods. The first development deals with simple and quick computer simulation of 2D sheet forming process without depending on popular finite element analysis methods. An analytical method based on a thin shell theory accounts for bending and unbending effects, and is capable of simulating practical sheet metal forming processes under the plane strain condition. The second area is concerned with innovative methods to improve formability of sheet materials by temperature gradient forming. The drawing limit is increased by such an improved temperature gradient forming process. The third and final area deals with a totally new experimental technique to capture 3D geometry data and measure strain distributions of sheet metal parts using a digital 35mm SLR camera.
The frictional behavior of bare steel sheet highly depends on surface roughness. It was investigated that the change of surface roughness of bare steel sheet due to deformation for each forming mode. The flat type friction test was done to check the effect of surface roughness change on frictional characteristics of bare steel sheet. As increasing the deformation, the Ra value was increased at stretching forming mode and drawing forming mode, however the change of Pc showed different trends. The Pc was decreased as increasing stretch deformation but increased at compression deformation. At drawing forming mode, the friction coefficient was increased as deformation was increased after initial big drop with drawing oil. As deformation was increased, the friction coefficient was decreased with drawing oil at stretching forming mode. The results show that the deformation changes the surface roughness and frictional characteristics of steel sheet but the effect depends on the forming mode.

A dieless forming system which consists of hydraulic punch elements and elastomer/fluid pads, was developed for sheet metal forming. 2-D curved surface forming was carried out using open-loop, closed-loop, and repeated forming method. Closed-loop exhibited higher decision than open-loop forming. Repeated forming also showed reduced spring back and possibility of high precision.

In this study, it is investigated that the effect of material properties such as various temperature, forming speed and strain rates on formability and forming limits of Mg alloy sheet in square cup deep drawing. Since the sheet metal forming of Mg alloy is perform at elevated temperature, the effect of strain rates related with the forming temperature and forming speed is very important factor for formability and forming limits. Therefore, the investigation for process variables is necessary to improve formability and forming limits. Also, the effects of strain rate and thickness transformation were studied by the experimental and FE analysis using the square cup deep drawing. The temperature, forming speed, and strain rates were investigated. Forming of Mg alloy takes consider into temperature, proper forming speed and strain-rate the formed parts were good without defects fur forming limits.

Recently, as the industrial demand for small quantity batch production of sheet metal components, the application of dieless forming technology to production of these component rise with the advantages of the reduction in manufacturing cost and time. In dieless forming processes, the determination of moving path of tool plays an important role in producing successfully formed parts. In order to obtain the optimized moving path of tool avoiding forming failure, it is necessary to examine the forming limit of sheet material. Therefore, in this study, as the new criterion to evaluate the formability of sheet material in dieless forming processes FDD(feeding depth diagram) with respect to feeding depth and punch diameter is proposed. Thus, the FDD for the sheet materials of STS304 and Ti-grade2 were obtained from a series of FDT(feeding depth test). In addition the possibility of the application of FLD in judging forming severity in dieless forming processes was investigated by comparing the results of FE analyses based on FLD and experimental FDT.

Incremental sheet metal forming is a manufacturing process to produce thin parts using sheet metals by a series of small incremental deformation. The process rarely needs dedicated dies and molds, thus, preparation time for the process is relatively short as to be compared to conventional metal forming. Spring back in sheet metal working is very common, which causes critical errors in dimensions. Incremental sheet metal forming is not fully investigated yet. Hence, incremental sheet metal forming frequently produces inaccurate parts. This paper proposes a method to minimize dimensional errors to improve shape accuracy of products manufactured by incremental forming. This study conducts experiments using an exclusive incremental forming machine and the material for these experiments are sheets of aluminum AL1015. This research defines a process parameter and selects a few factors for the experiments. The parameters employed in this paper are tool feed rate, tool diameter, step depth, material thickness, forming method, dies applied, and tool path method. In addition, their levels for each factor are determined. The plan of the experiments is designed using orthogonal array $L_8$ ($2^7$) which requires minimum number of experiments. Based on the measurements, dimensional errors are collected both on the tool contacted surfaces and on the non-contacted surfaces. The distances between the formed surfaces and the CAD models are scanned and recorded using a commercial software product. These collected data are statistically analyzed and ANOVAs (analysis of variances) are drawn up. From the ANOVAs, this paper concludes that the process parameters of tool diameter, forming depth, and forming method are the significant factors to reduce the errors on the tool contacted surface. On the other hand, the experimental factors of forming method and dies applied are the significant factors on the non-contacted surface. However, the negative forming method always produces better accuracy than the positive forming method.
In order to find the effect of lubricant viscosity, sheet surface roughness, tool geometry, and forming speed on the frictional characteristics in sheet metal forming, a sheet metal friction tester was designed and manufactured and friction test of various sheet were performed. Friction test results showed that as the lubricant viscosity becomes lower, the friction coefficient is higher. When surface roughness is extremely low or high, the friction coefficient is relatively high. The result also show that as the punch radius and punch speed becomes bigger, the friction coefficient is smaller. Using experimental results, the mathematical expression between friction coefficient and lubricant viscosity, surface roughness, punch comer radius, or punch speed is also described.
Press forming of magnesium alloy sheet is conducted at elevated temperatures to improve the press formability due to its low formability at room temperature. At elevated temperatures, magnesium alloy sheet formability is known to be very sensitive to the strain rate. In this paper, warm deep drawing tests of magnesium alloy AZ31 sheet was conducted under double forming velocity as well as single forming velocity to examine the formability change by forming velocity profile. The observed formability improvement by double forming velocity was analyzed by using the finite element analysis.

The forming limit diagram introduced by Keeler and Goodwin has been used generally to analyze the formability of sheet metal. However, path dependent forming limit curves based on the state of strain can be explained only by a single criterion which is based on the state. In this study, experimental forming limits in strain space of some metal sheets are transformed into forming limit curves in stress space. Effects of yield criterion are investigated in transforming the forming limit curves. Some important design aspects which are based on the close prediction of movements in forming limit curves during sheet forming are concluded.
