A New Runner System for Filling Balance in the Multi-Cavities Molds (다수 캐비티에서의 균형 충전을 위한 새로운 러너 시스템)

  • Almost all injection molds have multi-cavity runner system for mass production, which are designed with geometrically balanced runner system in order to accomplish filling balance between cavity to cavity during processing. However, even though geometrically balanced runner is used, filling imbalances have been observed. So, many studies for improving filling balance in the multi-cavities molds are worked up. In this study, the Melt-Buffer which is a new runner system for filling balance has been suggested, and a series of experiment about degree of filling balance in cavity-to-cavity was conducted in the mold with the Melt-Buffer. From the experiment, the filling balance was increased up to 5~6% by using the Melt-Buffer.

  • Small injection molded articles are generally molded by multi-cavity injection molding. The most important thing in multi-cavity molding is flow imbalance among the cavities because it affects the physical property and the quality of products. The cavity filling balance can be achieved by flow balance in the runner through the thermal balance. In this study, novel screw type runner or helical type runner has been developed for the flow balance in the runner and performed experiment and computer simulation. Flow balance has been observed using various screw type runners for several resins such as amorphous and crystalline polymers including low and high viscosities grades. Flow balance experiments have been performed for various injection speeds since the flow balance can be affected by injection speed among the injection conditions. Experimental results have been compared with computational results and they showed good agreement. The cavity filling balance can be achieved by the screw runner where the temperature distribution is uniform through the circulation flow along the screw channel in the screw runner. It has been verified that the novel screw runner is very effective device in flow balance in the multi-cavity injection molding. cavity filling imbalance, multi-cavity injection molding, runner design, screw runner, thermal balance.

  • The runner-valve is an effective solution for the filling balance of the multi cavity molds. Automation of the runner-valve system is necessary for more efficient and accurate control of the filing balance. We designed an automatic runner-valve actuator for the automation and characterized the actuator by experiment. We obtained a linear relationship between motor-driving time and the height of the runner-valve. However, the motor-driving times for upward and downward directions were different due to the frictional characteristics of the actuators. Also we obtained the motor-driving times for backlashes of the 4 actuators. The results were used to formulate the relationship between the resin-arrival time and the flow rate change of the runner-valve with the theoretical equation that was derived in the previous research.

  • Configuration of filling imbalance which is originated from imbalanced share rate of melt on runner is changed by runner layout, runner shape, material property, injection pressure, injection speed, melt temperature and mold temperature. In this paper, we conducted a study of runner layout and shape that are main factors of filling imbalance. Other factors such as the sharp corner effect and the groove corner effect are recently released were also considered. The results of study are showed that filling rate of between inside and outside cavity was influenced on shape of runner. Especially, this study suggests a new runner system for filling balance by adapting the two effects of unary branch type runner at multi cavity mold and theoretical investigated flow in the sharp corner type runner.

A Study on The Optimum Design of Multi-Cavity Molding Parts Using The Runner Balance Algorithm (런너밸런스 알고리즘을 이용한 멀티캐비티 최적성형에 관한 연구)

  • The objective of this paper is to present a methodology for automatically balancing multi-cavity injection molds with the aid of flow simulation. After the runner and cavity layout has been designed, the methodology adjusts runner and gate sizes iteratively based on the outputs of flow analysis. This methodology also ensures that the runner sizes in the final design are machinable. To illustrate this methodology, an example is used wherein a 3-cavity mold is modeled and filling of all the cavities at the same time is achieved. Based on the proposed methodology, a multicavity mold with identical cavities is balanced to minimize overall unfilled volume among various cavities at discrete time steps of the molding cycle. The example indicates that the described methodology can be used effectively to balance runner systems for multi-cavity molds.

Optimization Condition for Injection Molding of TV Speaker Grille Using CAE (CAE를 이용한 TV Speaker Grille 사출 성형의 최적화)

  • The optimization condition of injection molding for a commercial product of TV speaker grille of A Company was induced using a CAE software of Moldflow. The flow and packing phase analysis was performed by using flow balance, runner balance, and the intermediate one by using the above two balances, which were used for controlling the amount of packing resins into the cavity, Later, the analysis performed by using the measured viscosity (local database) at various shear rates and the results were compared with the computer simulation using the standard database. Flow balance induced minimized weld line resulted in a better appearance and physical properties of the were line, but exhibited a disadvantage of large deformation and gas formation due to over-packing of the molten resin in the center of the speaker grille. Runner balance improved the disadvantage of the flow balance by controlling the amount of molten resin injected from the gate, however resulted reduced mechanical properties and poor appearance of the weld line. However, the modified method induced from the flow and runner balance improved the disadvantages by changing the runner size. In addition, the analyses based on the local database and the standard database were compared. Although the measured viscosity was slightly higher and the temperature distribution was broader than the standard database, no distinct difference was obtained from the analysis using the two different databases.

  • It is well known that the family-mold has an advantage to reduce the cost for production and mold. However, defects are frequently occurred by over packing the smaller volume cavity during molding, especially whorl the family-mold has a volumetric difference between two cavities. In this study, we confirmed the cavity-filling imbalance by the temperature and the pressure sensors, and developed a variable-runner system for the cavity-filling balance. We carried out experiments fur balancing the cavity filling in the family-mold with the variable-runner system, and confirmed a balanced cavity-filing through analyzing the temperature and pressure change in each cavity as the cross-sectional area of the runner changed. We also examined the influence of the injection-speed to the balancing-capability of the variable-runner system in the experiment.

Filling imbalance could be decreased by modifying processing conditions such as injections rate, mold temperature, injection pressure, melt temperature that are related to shear, viscosity. In this study, a series of experiment was conducted to investigate filling imbalance variation when modifying runner layout and ploymer and to determine which processing condition influences as the primary cause of filling imbalance in geometrically balanced runner system. The filling imbalance was desreased up to result range of $3{\leq}DFI{\leq}8(%)$ by using a new runner system for balanced filling.
