Defect Detection in Friction Stir Welding by Online Infrared Thermography

  • Friction Stir Welding (FSW) is a complex process with several mutually interdependent parameters. A slight difference from known settings may lead to imperfections in the stirred zone. These inhomogeneities affect on the mechanical properties of the FSWed joints. In order to prevent the failure of the welded joint it is necessary to detect the most critical defects non-destructive. Especially critical defects are wormhole and lack of penetration (LOP), because of the difficulty of detection. Online thermography is used process-accompanying for defect detecting. A thermographic camera with a fixed position relating to the welding tool measures the heating-up and the cool down of the welding process. Lap joints with sound weld seam surfaces are manufactured and monitored. Different methods of evaluation of heat distribution and intensity profiles are introduced. It can be demonstrated, that it is possible to detect wormhole and lack of penetration as well as surface defects by analyzing the welding and the cooling process of friction stir welding by passive online thermography measurement. Effects of these defects on mechanical properties are shown by tensile testing.

안전형 비납땜 틀고정 영구 접속형 멀티콘센트 개발에 관한 연구 (A Study on Safe Permanent Joint Type Multiple Socket-Outlets Development without Soldering Crimped Connection)

  • Normally, multiple socket-outlet is manufactured with soldered, welded permanent connection (termination). Because this procedure is very non-environmental and requires many labor forces, many companies skip this process. To solve this these problems, this research had to design permanent joint type multiple socket-outlet, develop safer multiple socket-outlet than is sold in markets. Progressing this research, we took 3 steps. First, we had to design device for fixing a frame suitable for multiple socket-outlet. Second, this multiple socket-outlet must pass fundamental standards through international standard (IEC 60884-1) and Korean standard (K 60884-1) tests. Third, it had to pass both several mechanical and electrical tests which is more strict than fundamental standards and vibration and impact tests following KS standards for enhancing its safety. After finishing 3 steps, we could obtain objective and fair data, develop environmental permanent joint type multiple socket-outlet without soldering crimped connection.

Local & Global 모델을 이용한 용접구조물 변형 해석에 관한 연구 (The Analysis of Welding Deformation in Large Welded Structure by Using Local & Global Model)

  • Some industrial steel structures are composed by components linked by several welding joints to constitute an assembly. The main interest of assembly simulation is to evaluate the global distortion of welded structure. The general method, thermo-elasto-plastic analysis, leads to excessive model size and computation time. In this study, a simplified method called "Local and Global approach" was developed to break down this limit and to provide a accurate solution for distortion. Local and global approach is composed of 3 steps; 1) Local simulation of each welding joint on a dedicated mesh (usually very fine due to high thermal gradients), taking into account for the non linearity of the material properties and the moving heat source. 2) Transfer to the global model of the effects of the welding joints by projection of the plastic strain tensors. 3) Elastic simulation to determine final distortions in global model. The welding deformation test for mock-up structure was performed to verify this approach. The predicted welding distortion by this approach had a good agreement with experiment results.

이종금속간의 결합방법에 따른 결합강도에 관한 비교 연구 (Comparative analysis on mechanical properties of gold and Co-Cr dental alloys due to joining methods)

  • The purpose of this study was to evaluate their mechanical properties after laser-welding or soldering of precious and non-precious dental alloys. For this study, 30 Co-Cr alloy specimens, 15 gold alloy specimens, 15 palladium alloy specimens were casted and seperated on the middle area. 15 sperated Co-Cr specimens and 15 seperated gold alloy specimens were laser welded (GW Group). 15 sperated Co-Cr specimens and 15 sperated gold alloy specimens were soldered by coventional soldering method (GS Group). 15 sperated Co-Cr specimens and 15 seperated palladium alloy specimens were laser welded (PW Group). 15 sperated Co-Cr specimens and 15 sperated palladium alloy specimens were soldered by coventional soldering method (PS Group). Tensile strength, 0.2% yield strength, % elongation were recorded in nine specimens of each group. Bending strength were record in six specimens of each group. These data for four groups were subjected to a two-way analysis of variance(ANOVA). The fracture locations, fractured surfaces were examined by SEM(scanning electron microscope). The results were as following: 1) In the same alloy combination, the tensile strength and 0.2% yield strength and of the laser welded group with same metal combination were significantly less than soldered groups(p<0.05). 2) In the combination of Co-Cr/Palladium, the bending strength of laser welded group were significantly less than that of soldered groups(p<0.05). In the combination of Co-Cr/Gold, the bending strength of laser welded group were significantly higher than that of soldered groups(p<0.05). 3) In the same method of joint, the tensile strength and 0.2% yield strength and bending strength of the Co-Cr/gold were significantly higher than Co-Cr/palladium(p<0.05). 4) There was no significantly statistical difference between each group in the % elongation(p>0.05). 5) The fracture of the laser welded specimens occured in the welding area and a large void was observed at the center of the fracture surface. 6) The fracture of the soldered specimens occured also inthe soldered area and many porpsities were showed at the fracture sites.

3차원 수치해석을 이용한 대구경 무용접 복합말뚝의 지지거동 분석 (Evaluation of Bearing Capacities of Large Size Non-welded Composite Piles by 3-Dimensional Numerical Analysis)

  • Recently, as large structures, which should support large design loads have been constructed, the study on the large diameter composite pile becomes necessary. The large diameter composite pile has the diameter over 700mm and consists of two parts of the upper steel pipe pile and the lower PHC pile by a mechanical joint. In this research, to analyze the bearing capacity and the material strength of the composite pile, three dimensional numerical analyses were performed. First, the numerical modeling method was verified by comparing the calculated load-movement curves of the pile with those of the field pile load tests. Then, a total of twelve analyses were performed by varying pile diameter and loading direction for three pile types of PHC, steel pipe and composite piles. The results showed that the vertical and the horizontal load-movement curves of the composite pile were identical with those of the steel pipe pile and the horizontal material strength of the composite pile was 60-80% larger than that of the PHC pile.

반복하중을 받는 외부 보-기둥 접합부에서 작은 헤드를 사용한 Headed Bar적용 (Application of Headed Bars with Small Head in Exterior Beam-Column Joints Subjected to Reversed Cyclic Loads)

  • 본 연구는 반복 수평 하중을 받는 외부 보-기둥 접합부에서 작은 헤드를 사용한 headed bar의 사용성을 검증하기 위해 $90^{\circ}$ 표준갈고리로 정착한 실험체와 headed bar로 정착한 접합부 실험체를 제작하여 각각의 실험 결과를 비교하였다. 또한, headed bar 정착 성능에 영향을 주는 헤드 단면적, 단조 및 반복 가력 여부, 헤드와 보강근의 용접 여부등의 headed bar 인발 성능에 관한 영향을 구명하기 위한 인발실험을 병행하였다. 인발실험의 결과, headed bar의 인발강도는 헤드 면적 증가에 따라 증가하였고, 헤드와 보강근의 용접 유무, 가력 조건 (단조하중 및 반복하중)은 실험 결과에 큰 영향을 미치지 않는 것으로 나타났다. 외부 보-기둥 접합부 실험의 결과, $90^{\circ}$ 표준갈고리로 정착한 실험체와 headed bar로 정착한 실험체가 초기 균열, 균열의 발생 등 모두 거의 비슷한 양상이었으나, 최종 파괴 시에는 headed bar로 정착된 실험체가 $90^{\circ}$ 표준갈고리로 정착된 실험체에 비해 최대 강도 도달 이후 연성 거동, 연성비 및 변형 성능, 에너지소산 면적 등에서 우수한 거동을 보여주었다. 따라서 ACI 352 위원회의 설계지침을 따라서 제작된 접합부 상세와 동일한 조건으로 표준갈고리 대신 상대적으로 작은 headed bar를 사용할 수 있을 것으로 판단된다.

  • To evaluate the applicability of dissimilar metal friction stir welding in automobile manufacturing process, friction stir welding trials were carried out for typical 5000 and 6000 series aluminum alloy sheets with 2mm thickness. The sound joints of A15052 and A16061-T6 alloys were successfully formed under a wide range of welding condition. Excellent weld ability has been obtained at a condition of rotating speed 2000rpm and travel speed 100mm/min, while a radiographic test also confirmed defect free joint for this condition. Through the Erichsen cup test, the plastic formability of the FSWelded joints was found to be about 83% of base metal.

논-스캘럽 블록 조인트 용접법 개발 (Development of Non-Scallop Block Joint Welding Method)

  • 용접 스캘럽은 작은 사분원 또는 반원 형상의 구멍으로서 용접의 작업성 향상을 위한 목적으로 용접선이 교차하는 위치에 시공된다. 선체 블록의 탑재 단계에서는 수많은 T-bar 조인트 용접이 수행되어야하며, 플랜지-웨브의 교차용접이 완료된 후에 육성용접을 통해 모든 스캘럽을 메공하는데 많은 생산시수가 소요된다. 본 연구에서는 특별한 타입의 CBM(ceramic backing material)을 고안하여 T-bar 조인트 용접 시 플랜지-웨브의 교차용접 지점에 시공되던 스캘럽을 삭제함으로써 논-스캘럽 블록 조인트 용접 공법을 개발하였다. 플랜지간 용접 시 플랜지 이면에 접촉한 웨브의 V 용접개선에 삽입이 용이하도록 CBM을 웨지 형상으로 제작하였고 웨브간 용접 개선의 루트갭에 맞추어 불필요한 부분의 절단이 용이하도록 예비 절단면들을 톱니 형상으로 배치하였다. 조선소의 실제 용접조건에 기초한 일련의 실험을 통하여 개발된 논-스캘럽 용접 공법의 유용성을 확인하였다.

인장 시험을 이용한 열가소성 복합재료 유도용접 전단강도 평가방법에 대한 고찰 (A Study on the Evaluation Method of Lap Shear Strength for Induction Welding of Thermoplastic Composites using Tensile Test)

  • 유도 용접은 비접촉식으로 깨끗하고 빠른 공정으로 현재 주목받고 있다. 하지만 열가소성 수지는 전자기장에 영향을 받지 않기 때문에 유도 용접은 서셉터(Susceptor)라는 발열체가 필요하다. 고품질 접합을 목표로 연구가 진행되고 있지만, 결국 발열체라는 이물질이 들어가기 때문에 기준이 필요하다. 시편의 제작과 시험은 ASTM D5868에 근거하여 진행된다. 본 논문에서 평가 기준은 용접된 접합면의 상태와 기공률, 전단강도로 총 3가지를 근거로 판단할 것을 제안한다. 용접되는 접착면은 용융되고 냉각되면서 고형화가 되기 때문에 급격한 온도 변화는 기공을 발생시킬 수 있다. 또한 가열이 균일하지 않다면 원하는 성능을 기대하기 힘들다. PA6 (CF 30%) 엔지니어링 플라스틱을 이용하여 서셉터 제작과 유도 용접 그리고 성능 검증으로 진행하였다.

강교용 박스거더의 용접예열 온도 선정에 관한 연구 (Determination of Preheating Temperature for Box Girder Welding)

  • This study analyzed causes and status of cracks to suggest preventives for welding cracks generated on fillet welding zone of atmosphere corrosion resisting steel box girder. Penetrant testing, a sort of non-destructive testing, was conducted for inspection of crack status on welding zone. As a result of test, welding cracks were found on the point of start, center and end to fillet welding zone of 32 mm-thickness. The result of carbon equivalent composition of materials was 0.452%. According to welding specification, to preheat prevent welding crack, preheat temperature of $100{\sim}200^{\circ}C$ should be kept before welding execution. It was failed to keep preheat temperature because it had been executed on winter season and the structure of box girder had wide heat transfer area. As a result of examination of time varying preheating temperature of 32mm-thickness material, it was understood that preheat temperature of above $230^{\circ}C$ on both 130mm-long sides of welded joint can prevent welding crack.
