A systematic method to find the optimal blank shape for sheet forming is proposed by coupling the numerical simulation technique. A weighted parameter was introduced in order to simplify the multi-variable optimization problem to a single-variable problem. The proposed method has been applied to the blank design of drawing processes to obtain the near-net shape within the required error bound after forming, Excellent results have been obtained between the numerical results and the target contour shapes. Through the investigation the proposed systematic method for optimal blank design is found to be effective in the practical forming processes
During roll forming a sheet metal is continuously and progressively formed into a product of the required cross-section and longitudinal shape. An example product is a circular tube with a required diameter, wall-thickness and straightness. Roll forming occurs by passing the sheet through a series of forming rolls that are arranged in tandem. Each pair of forming rolls in the roll forming line plays a particular role in obtaining the required cross-section and longitudinal shape in the product. In recent years, that process is often applied to car body parts by automotive industries. In the current study, an optimal model design and proper roll-pass sequences as well as the number of forming rolls and bending angles were used to produce a sill side. The effects of the process parameters on the final shape formed by roll forming defects were evaluated.
A recent trend in automotive parts has been an integration of sub-assemblies with unified shapes. Tube structures also have been integrated to one body structure by using a near net shape forming instead of adopting welding. A cylindrical elastomer-forming process can be utilized to form a steel tube compressed in a radial direction. This process has some advantages compared to a hydro-forming or a swaging process in the viewpoint of a lower investment and a higher productivity. In order to predict a feasible specification of products within a work capability of the elastomer-forming equipment developed previously, effects of geometrical parameters of a tube on its shape accuracy are examined. Two characteristic parameters to account for the shape accuracy are chosen. One is the curvature radius at the corner part and the other is the straight ratio of the formed region. Careful examination of two parameters has led that the shape accuracy can be easily predicted by the regression equation obtained from the response surface method.
A process sequence of multi-operation cold forging for actual application in industry is designed with the rigid-plastic finite element method to form a constant velocity joint housing(CVJ housing). The material flow during the CVJ housing forming is axisymmetric until the final forging process for forming of ball grooves. This study treats the deformation as an axisymmetric case. The main objective of the process sequence design is to obtain preforms which satisfy the design criteria of near-net-shape product requiring less machining after forming. The process sequence design also investigates velocity distributions, effective strain distributions and forging loads, which are useful information in the real process design.
A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracking simulation has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup produce without machining after forming. Another general application appears in the blank design of a cup stamping with protruding flanges one of typical automobile components. The blank configurations derived by backward tracing simulation have been confirmed by a series of loading simulations. The approach for decision of an initial blank configuration presented in this study will be a milestone in fields of sheet forming process design.
Tailored-welded blanks are used for forming of automobile structural and skin components. Its main objective is to achieve weight and production cost reduction in manufacturing of the components. For successful application of tailored-welded blanks design of initial welded blanks and prediction of welding line movement are critical. Here the utilization of the backward tracing scheme of the finite element method shows to be desirable in design of initial welded blanks for net-shape production and in prediction of the welding line movement. First the design of initial blank in forming of welded thick sheet with isotropy is tried and it appears successful in obtaining a net-shape stamping product. Based in the first approach the backward tracing scheme is applied to anisotropic tailored blank. The welding line movement is also discussed.
The hot forming process of a CAM for vessel engine was designed by finite element (FE) simulation and experimental analysis. An aim of process design was to achieve the near-net shaped CAM forgings by hot forging process. Based on the compression test results of the low alloy steel, deformation processing map was generated using the superposition approach between the dynamic materials model (DMM) and flow stability and/or instability criteria. From the processing map, the initial heating temperature was determined as $1200^{\circ}C$. FE analysis was simulated to predict the formation of rolling defects and deformed shape with different forging designs. Optimum process design suggested in this work was made by comparing with the CAM for vessel engine manufactured by actual forging process.

Deep drawing and cold forging processes are combined to achieve near net shape forming of automotive part which has not only drum shape but also thickness variation. It is important to find out proper intermediate shape where two totally different forming methods should be joined seamlessly. In the course of development of the combined process, finite element analysis can be utilized effectively to decide optimal position for transferring from the sheet metal work to the bulk forming. Because machining process is eliminated, significant improvement in integrity, reliability, and durability of the part is expected. The developed process combination could be applied in real manufacturing process successfully.
High temperature densification behaviors of alumina powder compacts were investigated under hot pressing and hot isostatic pressing. An alumina part of valve-head shape was fabricated under hot pressing and its forming process was simulated by finite element calculation. an alumina powder compact encapsulated by a stainless steel container was also densified under hot isostatic pressing. Inhomogeneous deformations during hot isostatic pressing due to the canning effect were observed experimentally and predicted by finite element analysis.
