Effect of Rotating Speed and Air Flow Rate on Material Removal Characteristics in Abrasive Fluidized Bed Machining of Polyacetal (폴리아세탈의 입자유동베드 가공에서 회전속도와 공기 유량이 재료제거 특성에 미치는 영향)

  • Abrasive fluidized bed machining (AFBM) is similar to general abrasive fluidized machining (AFM) in that it can perform polishing of the outer and inner surfaces of a 3-dimensional shape by the flow of particles. However, in the case of AFM, the shear force generated by the flow of the particles causes material removal, while in AFBM, the abrasive particles are suspended in the chamber to form a bed. AFBM can be used for deburring, polishing, edge contouring, shot peening, and cleaning of mechanical parts. Most studies on AFBM are limited to metals, and research on application of AFBM to plastic materials has not been performed yet. Therefore, in this study, we investigate the effect of rotating speed of the specimen and the air flow rate on the material removal characteristics during AFBM of polyacetal with a horizontal AFBM machine. The material removal rate (MRR) increases linearly with increase of the rotating speed of the main shaft because of the shear force between the particles of the fluidized bed and the rotation of the workpiece. The reduction in surface roughness tends to increase as the rotating speed of the main shaft increases. As the air flow rate increases, the MRR tends to decrease. At a flow rate of 70 L/min or more, the MRR remains almost constant. The reduction of the surface roughness of the specimen is found to decrease with increasing air flow rate.

  • Some studies have shown that unstable factors are inherent in WEDM process, causing the instability of the discharging pulse to reach about 40∼60% in normal machining. Transient stability is an important subject in WEDM process since there is a close relationship between stability and machining performance, such as the characteristics of a machined surface, machining speed and problem of instability like wire rupture phenomenon. Among the many machining parameters affecting WEDM machining state, three specific parameters (Vr, Ip, off time ) are major controllable variables that can be applied in transient stability control. And, this research investigates the implementation and analysis of real-time micro control of the discharging stability of WEDM (Wire Electric Discharge Machining) process.

CNC Tool Path Planning for Free-Form Sculptured Surface with a New Tool Path Interval Algorithm (새로운 공구경로간격 알고리듬을 이용한 자유곡면에서의 CNC 공구경로 계획)

  • A reduced machining time and increased accuracy for the sculptured surface are very important when producing complicated parts. The step-size and tool-path interval are essential components in high speed and high resolution machining. If they are small, the machining time will increase, whereas if they are large, rough surfaces will be caused. In particular, the machining time, which is key in high speed machining, is affected by the tool-path interval more than the step-size. The conventional method for calculating the tool=path interval is to select a small parametric increment of a small increment based on the curvature of the surface. However, this approach also has limitations. The first is that the tool-path interval can not be calculated precisely. The second is that a separate tool-path interval needs to be calculated in each of the three cases. The third is that the conversion from Cartesian domain to parametric domain or vice versa must be necessary. Accordingly, the current study proposes a new tool-path interval algorithm that do not involve a curvature and that is not necessary for any conversion and a variable step-size algorithm for NURBS.

Effect on Tooling Characteristics to DLC-coated Thickness of Tool for Graphite Material (흑연소재가공용 공구의 DLC 코팅두께가 가공특성에 미치는 영향)

  • Processing of low toughness graphite material requires high-speed machine tools and DLC coating. In this study, results of investigation of the tool wear and machining properties of the DLC coating according to the thickness, and the machining time of the tool used for the machining of graphite electrodes, were as follows. 1. DLC coating thickness shows a larger wear amount of the tool center in accordance with thickness; the wear amount of the tool increases in proportion to the machining time. 2. The difference between the amount of wear depending on the processing time shows edge portions larger than the tool wear amount in the center. This amount of wear of the tool edge is formed since the rotating torque is in contact with the graphite material surface significantly more than the central portion. 3. The thicker the DLC coating, the more the coating tool eliminated of the coating area by the interface between the cemented carbide tool being coated with an increased friction of the graphite material and the DLC coating area.

A Study on the Standard Roughness for SUS440C Internal Diameter Machining Using a CNC Automatic Lathe (CNC 자동선반을 이용한 SUS440C 안지름 가공에 대한 표준 거칠기에 관한 연구)

  • The multi-axis combined machining technology has enabled combined machining, which was difficult. However, the reality is that manufacturing costs are rising due to expensive equipment and there is a shortage of machine operation engineers. The purpose of this research is to present the optimum cutting conditions for the surface roughness when processing the inner diameter of SUS440C, which is an egg material, using a CNC automatic lathe. As a result of measuring the surface roughness, dry machining was the best at Ra0.481㎛ at a spindle speed of 4,000rpm, a feed rate of 0.05rev/min, and a cutting depth of 0.3mm. In wet machining, the highest value was Ra0.317 at a spindle speed of 2,000 rpm, a feed rate of 0.05 rev/min, and a cutting depth of 0.2 mm. The lower the feed rate, the better surface roughness appears. It was found that the feed rate had more influence than the number of revolutions and depth of cut.

  • Micro electrical discharge machining (${\mu}EDM$) has been used for non-conventional material removal. One drawback of ${\mu}EDM$ is low productivity. In this study, we tried to find the optimal machining conditions to manufacture the micro hole with an optimal machining time without loss of accuracy. Taguchi method was used to figure out the relation between machining parameters and characteristics of the process. It was found that the electrode wear, the entrance and exit clearance gave a significant effect on the diameter of the micro hole when the diameter of the electrode was identical. Grey relational analysis was used to determine the optimal machining condition for minimum machining time without loss of accuracy. The obtained optimal machining condition was the input voltage of 80V, the capacitance of 680pF, the resistance of $500{\Omega}$, the feed rate of $1.5{\mu}m$/s and the spindle speed of 2900rpm. The machining time was reduced to 48% without loss of accuracy under the optimal machining condition.

Performance Evaluation on the Endmill of High Speed Machining for Selection of Tungsten Carbide (WC-Co) Material (초경소재 선정을 위한 고속가공의 엔드밀 성능 평가)

  • To satisfy the demand of higher cutting performance, mechanical properties with tungsten carbide (WC-Co) tool materials were investigated. Hardness and transverse rupture strength with WC grain size, Co content and density were measured. Compared to H, K, and S manufacture maker as tungsten carbide (WC-Co) tool materials were used for high-speed machining of end-milling operation. The three tungsten carbide (WC-Co) tool materials were evaluated by cutting of STD 11 cold-worked die steel (HRC25) under high-speed cutting condition. Also, tool life was obtained from measuring flank wear by CCD wear measuring system. Tool dynamometer was used to measure cutting force. The cutting force and tool wear are discussed along with tool material characteristics. Consequently, the end-mill of K, H manufacture maker showed higher wear-resistance due to its higher hardness, while the S maker endmill tool showed better performance for high metal removal.

  • To maximize the productivity in machining molds and dies, machine tools should operate at high speeds. During the high speed operation of moving frames or spindles, vibration problems are apt to occur if the machine tool structures are made of conventional steel materials with inferior damping characteristics. However, self-excited vibration or chatter is bound to occur during high speed machining when cutting speed exceeds the stability limit of machine tool. Chatter is undesirable because of its adverse effect on surface finish, machining accuracy, and tool life. Furthermore, chatter is a major cause of reducing production rate because, if no remedy can be found, metal removal rates have to be lowered until vibration-free performances is obtained. Also, the resonant vibration of machine tools frequently occurs when operating frequency approaches one of their natural frequencies because machine tools have several natural frequencies due to their many continuous structural elements. However, these vibration problems are closely related to damping characteristics of machine tool structures. The polymer concrete has high potential for machine tool bed due to its good damping characteristics with moderate stiffness. This paper presents the use of polymer concrete and sandwich structures to overcome vibration problems. Also, co-cure bonding method for functional part mounting was exhibited experimentally, by which manufacturing time and cost for polymer concrete bed will be remarkably reduced.

  • A new cutting force estimating approach and machining state monitoring examples are presented which uses a cylindrical displacement sensor built into the spindle. To identify the tool-spindle system dynamics with frequency up to 2 kHz, a home-built electro-magnetic exciter is used. The result is used to build an algorithm to extract the dynamic cutting force signal from the spindle error motion; because the built-in spindle sensor signal contains both spindle-tool dynamics and tool-workpiece interactions. This sensor is very sensitive and can measure broadband signal without affecting the system dynamics. The main characteristic is that it is designed so that the measurement is irrelevant to the geometric errors by covering the entire circumferential area between the target and sensor. It is also very simple to be installed. Usually the spindle front cover part is copied and replaced with a new one with this sensor added. It gives valuable information about the operating condition of the spindle at any time. It can be used to monitor cutting force and chatter vibration, to predict roughness and to compensate the form error by overriding spindle speed or feed rate. This approach is particularly useful in monitoring a high speed machining process.

  • In light guide panels, the PMMA sheet that is used in liquid crystal displays plays an important role in scattering the incident light and requires very fine machining as the sheet is directly related to the optical characteristics of the panels. High speed end milling(HSE) and high speed shaping(HSS) processes that are widely adopted and applied to the precise machining of light incident plane through vibration-assisted HSS for increasing the optical quality by minimizing the above-mentioned problems. The cutting tool and the tool post presented in this paper are designed by the authors to increase the magnitude of the cutting stroke by adopting the resonant frequency without weakening the stiffness and to reduce vibrations during even high speed feeding. The dynamic haracteristics of thecutting tool and the tool post are evaluated through simulation and experiment as well. The results reveal very appropriate dynamic characteristics for vibration-assisted HSS.
