고압 다이캐스팅용 알루미늄 합금의 열전도성 및 주조성에 미치는 첨가원소의 영향 (Effect of Alloying Elements on the Thermal Conductivity and Casting Characteristics of Aluminum Alloys in High Pressure Die Casting)

  • High pressure die casting is one of the precision casting methods. It is highly productivity and suitable for manufacturing components with complex shapes and accurate dimensions. Recently, there has been increasing demand for efficient heat dissipation components, to control the heat generated by devices, which directly affects the efficiency and life of the product. Die cast aluminum alloys with high thermal conductivity are especially needed for this application. In this study, the influence of elements added to the die cast aluminum alloy on its thermal conductivity was evaluated. The results showed that Mn remarkably deteriorated the thermal conductivity of the aluminum alloy. When Cu content was increased, the tensile strength of cast aluminum alloy increased, showing 1 wt% of Cu ensured the minimum mechanical properties of the cast aluminum. As Si content increased, the flow length of the alloy proportionally increased. The flow length of aluminum alloy containing 2 wt% Si was about 85% of that of the ALDC12 alloy. A heat dissipation component was successfully fabricated using an optimized composition of Al-1 wt%Cu-0.6 wt%Fe-2 wt%Si die casting alloy without surface cracks, which were turned out as intergranular cracking originated from the solidification contraction of the alloy with Si composition lower than 2 wt%.

Improving the Mechanical Properties of Salt Core through Reinforcing Fibers

  • Salt cores have attracted considerable attention for their application to the casting process of electric vehicle parts as a solution to ecological issues. However, the salt core still has low mechanical strength for use in high-pressure die casting. In this study, we investigated the improvements in the bending strength of KCl-based salt cores resulting from the use of reinforcing materials. KCl and Na2CO3 powders were used as matrix materials, and glass fiber and carbon fiber were used as reinforcing materials. The effects of carbon fiber and glass fiber contents on the bending strength properties were investigated. Here, we obtained a new fiber-reinforced salt core composition with improved bending strength for high-pressure die casting by adding a relatively small amount of glass fiber (0.3 wt%). The reinforced salt core indicates the improved properties, including a bending strength of 49.3 Mpa, linear shrinkage of 1.5%, water solubility rate of 16.25 g/min·m2 in distilled water, and hygroscopic rate of 0.058%.

금형 충전 해석을 이용한 연료전지 분리판 진공 다이캐스팅 금형 설계 방안 및 실험 검증 (Vacuum Die Casting Mold Design of Fuel Cell Bipolar Plate using Die Filling Simulation and Experimental Verification)

  • In this paper, we present the results of our studies on optimal die design towards development of a vacuum die casting process to fabricate fuel cell bipolar plate with micro-channel array. Cavity and overflow shape is designed by computational filling analysis of MAGMA soft. Optimal die design consists of seven overflows at the end of cavity and three overflows at each side wall of cavity. The molten metal that passed the gate and reached the side wall flowed into the side overflow, no turbulent flow occurred, and the filling behavior and velocity distribution were uniform. In addition, partially solidified molten metal passing through the channel was perfectly eliminated by overflow without back-flow. When vacuum pressure, injection speed of low and high region was 300 mbar, 0.3 m/s and 2.5 m/s respectively with Silafont 36 die casting alloy, sound sample without casting defects was obtained. The experimental results are nearly consistent with simulation results.

This forming process take place under high pressure of high pressure die casting and thin walled casting is possible. Furthermore, the productivity is better than low pressure die casting because of shorter cycle time. The advantages of rheo-forming are performed in the semi solid state with laminar flow and the gas content is low, which makes welding possible. Therefore this research applies for arm part with EMS and has investigated the mechanical properties after T6 and T5 heat-treatment.

다이캐스팅 금형 공간 내의 감압도에 미치는 제 변수의 영향 (Effect of Evacuation Variables on Pressure Change in the Die Cavity)

  • There are two types of vacuum die casting, one is known as the chill block method, and the other is the valve block method. Efficiency of the valve block method is better than the chill block method. However purchasing and maintaining cost of the former one is very high, the latter method is popular in many small and medium die casting shops. Simple evacuation system using chill vent was prepared to investigate the effect of the air pressure, hose length and chill vent type on the pressure change in die cavity in this study. The rate of evacuation was influenced by the evacuation method, chill vent condition and hose length. Evacuation time became longer and vacuum level lower when evacuating cavity via chill vent. It took a longer time to evacuate the cavity when a longer hose was used. Vacuum level in the cavity also decreased with increase in hose length.

  • The main objective of this study is to investigate the microstructure and tensile strength of $SiC_p$/Al alloy composites fabricated by die casting method. Die casting was performed using the preheated mold at the pouring temperature range of $620{\sim}750^{\circ}C$ under the pressure of $1,039 kgf/cm^2$. The low speed and a following high injection speed were 0.4 and 2.1 m/s, respectively. The microstructure of $SiC_p$/Al alloy composites fabricated by die casting method was found to be finer than that of composites fabricated by gravity casting. Also, SiC particulates were homogeneously distributed in refined Al matrix due to rapid solidification. The tensile strength of $SiC_p$/Al alloy composites fabricated by die casting method was found to be varied with cast temperature. The maximun tensile strength of $SiC_p$(10 vol.% and 20 vol.%)/Al alloy composites showed 380 MPa at the cast temperature of $750^{\circ}C$ and 363 MPa at the cast temperature of $700^{\circ}C$, respectively.

  • Today's automobiles are changing into miniaturization and light weight for saving natural resources and energies. In order to raise the sufficiency of fuel consumption, new mechanism and components are required. Therefore, the expectations on the new materials are very high. Especially, Al materials are widely used to reduce the motors weight. Al using in automobiles is mostly casting material, and the material is developing rapidly in step with technical innovation. Al die casting has become an important field, as we are turning today's motor into light weight. One of the parts in steering system, valve housing, plays a role to reduce the operating effort of drivers. If valve housing being a part of steering system is produced by gravity casting, the space that manufacturing equipments are installed will be increased, and more energies and workers will be needed.

마그네슘 로드 휠의 유동성형 가공에 관한 연구 (A Study on Flow Forming Process of Magnesium Road Wheel)

  • Low pressure die casting and flow forming have been successfully used to produce sound road wheels from magnesium alloy AM80. In the current study, high speed compression testing was initially conducted to simulate the flow forming of a Mg wheel. Subsequently the flow forming was simulated with "Forge$^{TM}$", an FEM software package. On the basis of flow forming simulations, the flow forming of the Mg wheel was performed under different conditions. For the flow forming experiments, the preform castings were made by low pressure die casting from AM80, a commercial magnesium alloy. In flow forming of the magnesium preform wheel, the flow forming of the Mg wheel was successfully accomplished when the feed rate was less than half that for the forming of an aluminum road wheel. The reduction in feed rate was 52%. Finally, a comparison with the flow forming simulations was made.

차량의 연료압력 레귤레이터 성형해석 (The Moulding Analysis of Fuel Pressure Regulator to the Vehicle)

  • This study examined the casting analysis of fuel pressure regulator of LPI vehicles. We aims to predict all the phenomenon accompanied by flow and solidification in die casting, and maximize productivity and quality through optimal casting design. As a result of comparing Types A and B of casting design, it was found that the number of overflow affected flow, flowspeed and solidification temperature. And there was a minute difference between solidification temperatures at thick section of the spare parts. Solidification began at temperatures of $624^{\circ}C{\sim}630^{\circ}C$ but after the casting was completed, temperatures at the center of the parts were $600^{\circ}C{\sim}614^{\circ}C$ Temperature of molten metal showed optimal flow at temperature of $680^{\circ}C$. It began to solidity around at $650^{\circ}C$ and to be cooled between $580^{\circ}C{\sim}550^{\circ}C$ in high speed. When the process was analysed through a computer simulation, it was found that hardness of regulators manufactured through Type B of overflow was above $H_R60$.
