Limitation and Solution of Free-form Silicone Mold (FSM) used in Free-form Concrete Panel (FCP) Manufacture (FCP(Free-form Concrete Panel) 제작에 사용되는 FSM(Free-form Silicone Mold)의 한계와 해결방안)

  • In order to manufacture high-quality free-form concrete panel (FCP), it is necessary to analyze the limitations of free-form silicone mold (FSM) and conduct technology development research. Currently, the FSM used in FCP manufacture is classified into a side silicon mold(SSM) and a lower silicon mold(LSM). In this study, the limitations of each silicon mold were analyzed and solutions were proposed. In the case of side silicon mold, there is a limit to cannot supporting the side pressure of concrete. Therefore, a mold stacking method was proposed, and at the same time, a process of correcting the movement value of the rod was proposed. In the case of the lower silicon mold, there is a limit to completely implementing the design shape. Therefore, a real-time scanning method and a process of displaying FCP shape coordinates were proposed. The results of this study are expected to be used as basic data for manufacturing high-quality FCP.

  • A mold of free-form concrete segment can be used only one time. Thus, the construction duration and cost are increased. The materials of the mold such as wood and metal have limitations due to the implementation and reuse. The review of the material of the mold for free-form concrete segment is needed to reduce duration and production cost. Phase change material can be used both to implement free-shape by heating and to produce mold after cooling. After using Phase change material can be re-used to mold by heating. The scope of this study is many kind of phase change materials for molding. The aim of this study is to analyze the phase change materials for production of changable mold for free-form concrete segment. In this study, the paraffin wax that is melted at 64℃ was selected by considering both the energy efficiency and the weather of Korea.

  • Free-form building is increasing because of request that an order to raise the value and request of the local residents and the government trying to own iconic and beautiful buildings. In addition, the installation and production of free-form concrete segment are now available because of development of construction technology, such as the development of materials and equipment. However, the production of free-form concrete segment requires a lot of time and manpower than shaping. In particular, resources of the mold for the production of free-from segment will be invested excessively because mold can not be recycled. Thus, the problems of increased costs, construction periods and loss of productivity occur. To solve these problems, this study proposes a technique of making the mold of for variable within a short time. Technique proposed in this study can be recycled die and will realize fast and accurate free-form concrete segment.

  • Free-form buildings are composed of different curved surfaces and panels with varying curvatures used for the exterior. Because free-form curved surfaces differ from those of conventional buildings, they serve as landmarks worldwide and generate economic and social profits. However, molds used to realize the curved surfaces of free-form buildings are typically single-use, resulting in construction waste and posing limitations such as environmental pollution and increased construction costs. To address this issue, current research is focused on developing reusable forms that precisely implement free-form curved surfaces. Among these approaches, the Free-form Concrete Panel (FCP) employs reusable silicone material as a mold. The silicone mold consists of a lower part and a side part, with both parts fixed together by friction due to the same material. However, during the concrete pouring process into the silicone mold, lateral pressure can cause shifting, reducing the precision of the FCP and resulting in defective panels. To address this challenge, this study introduces the use of iron powder in the lower part and magnets on the sides to secure the form using magnetic force.

  • Free-form Concrete Panel(FCP) is each panel that composes the concrete exterior skin of Free-form building. FCPs contain curved surfaces, and FCPs have different curvature, size, and angles. In order to manufacture FCP, high technology is required, and it is currently difficult to manufacture it according to the design shape. In particular, many errors occur in the side shape of FCP. This is because when the side silicone mold is applied, it is installed without a coupling method between molds and support device. In this study, basic research was conducted to develop a side silicone mold support device to solve the above problems. We classified the required performance and derived the detailed requirements. Also, Based on this, we drew the basic design of the support device. We plans to conduct design improvement, mock-up making, and FCP manufacturing experiments through future research.

Compound Machining of Milling and Magnetic Abrasive Polishing for Free Form Surface (자유곡면의 밀링 자기연마 복합가공에 관한 연구)

  • Automated magnetic abrasive polishing which can be applied after machining of the mold on a machine tool without unloading is very effective for finishing a complicated injection mold surface. This study aims to realize one step polishing of free form surface with the same machine tool. For this purpose, magnetic flux density according to the change of curvature radii was simulated for selecting polishing conditions and experimental verification was performed with a complicated mold of aluminum alloy. As a result, it was seen by the simulation that the magnetic flux density at a gradual curvature of the mold was higher than at a steep curvature and the higher magnetic flux density produced the better surface roughness in the experimentation. The deviation for the surface roughness of the mold decreased on the whole and the uniform mold surface was obtained after the automated magnetic abrasive polishing.

  • Although the development of free-form architectural technology continues, it consumes a lot of money and time due to the one-time formwork and the difficulty of maintaining quality due to manual work. To this end, in this study, a shape connection technique was proposed and verified to improve the limitations of implementing the curved surface of the existing lower multi-point press. In order to improve the accuracy of the shape, a curved surface was implemented using a silicon cap and a silicon plate. As a result of the error analysis of the shape, a small value of less than 3 mm was found. This study can implement more accurate curved surfaces than conventional technologies and produce high-quality free-form panels.

  • Due to the recent growth of die/mold machining industry, demands for the high-precision and the high0quality of die product are increasing rapidly. Free surfaces of die/mold are often manufactured using the ball-end milling process. It is difficult to find the cutting condition of the ball-end milling process due to the free form machining for the various tool paths on inclined surface.

  • The demand on free-form buildings is gradually increasing, but there are several problems such as increased cost and construction duration, and decreased constructability at the construction phase upon construction of a building owing to the difficulty of member production-installation. To solve these problems, a technology to produce FCP using a CNC machine was developed. Basically, it delivers the information on a free-form building designed to the CNC machine, the shapes of RTM and PCM are created using the information delivered and FCP are produced with the RTM and PCM which act as forms. Since the construction duration and project cost are limited on site, the efficiency of FCP production-installation is significant for application of the technology. For it is almost impossible to change the production-installation layout and process once they are set in the construction phase, they should be carefully determined. Before the production-installation layout are established, it is necessary to analyze the factors that influence the duration. Thus, the study intends to analyze influence factors in PCM mold on estimation of the production-installation duration for FCP. According to the analysis of influence factors, a simulation model for estimation of the duration that changes depending on the constraint conditions can be built.

  • The production technologies of free-form concrete panels are emerging to satisfy the need of modern complex shaped in architectural design. This study aims for introducing and improvising the innovative technique called Rod type mold that overcomes the difficulties in some extent by enabling the mold to be used many times, making the shape of the mold adjustable in a flexible way and describing its production process to provide the alternative solution for the construction of free-form mold with considering the features including reusability and optimization cost across its production process. In this study, the freeform concrete panel shape was designed and experiment was done using computerized numeric control machine and rod type mold. The problems appeared on achieving desired shape while operating on rod type mold. The process of identifying all the root causes and contributing causes that may have generated an undesirable condition were done. Consequently, the conical or semicircular shaped was proposed for the end of Numerical control rod and replaced it with the existing flat shaped end to avoid the detachable problem and to improve rod type mold performance.
