  • Limit analysis has been rendered versatile in many problems such as structural problems and metal forming problems. In metal forming analysis, a slip-line method and an upper bound method approach to limit solutions is considered as the most challenging areas. In the present work, a general algorithm for limit solutions of plastic flow is developed with the use of finite element limit analysis. The algorithm deals with a generalized Holder inequality, a duality theorem, and a combined smoothing and successive approximation in addition to a general procedure for finite element analysis. The algorithm is robust such that from any initial trial solution, the first iteration falls into a convex set which contains the exact solution(s) of the problem. The idea of the algorithm for limit solution is extended from rigid/perfectly-plastic materials to work-hardening materials by the nature of the limit formulation, which is also robust with numerically stable convergence and highly efficient computing time.

  • This paper presents an analytical study that can predict the path-dependent forming limits for bilinear strain paths. To predict the forming limit diagrams(FLD), the analytical procedure was performed within the framework of Marciniak and Kuczynski approach by introducing the effect of the existence of strain gradient over the stretching punch. The predicted path-dependent forming limits of an anisotropic sheet were compared with the published experimental results. It was found that the predicted path-dependent forming limits were in good agreement with the experimental data.

Forming Limit Diagram of Laser Welded Blank and Its Application to Forming Analysis of Stamping Dies (레이저 용접 합체박판의 성형한계도와 스탬핑 금형 성형해석에 적용)

  • The new FLD of the laser welded blank, which includes FLCs of welded zone and base metals, is introduced. For the forming limits of welded zone, the hemispherical dome punch tests were performed with various widths of asymmetric specimen. The FLC0 as well as the dome height at fracture associated with various specimen widths in the same and different thickness combinations were found to see the formability depending on thickness combinations. In order to show the application of the new FLD, the measured strains of squared cup drawing and simulated strains of door inner panel stamping were compared with those of FLCs. The successful prediction of fracture in the applications reveals that the forming limits of welded zone and base metals should be separately found for more accurate evaluation of the formability and workability of the laser welded blank.

  • The dome stretching and tension test have been made to obtain a forming limit curve(FLC) for the copper alloy which is used for manufacturing the regenerative cooling chamber. For experimental survey of the forming limit curve, we have used in-plane tension specimen to obtain tension-compression strain state and also out of plane specimen to obtain tension-tension strain state through dome stretching test. All specimens are divided into longitudinal and radial direction specimens by the manufacturing method. The test results shows that in tension-tension region, copper alloy possesses a maximum major strain of 62.3% and maximum minor strain of 58.6%. In the tension-compression region, maximum major strain is 60.5% and maximum minor strain is 25.8%.

Evaluation of Formability of Copper Alloy for Regenerative Cooling Chamber before and after Heat Treatment (재생냉각 챔버 제작용 구리합금의 열처리 전후 성형성 평가)

  • Dome stretching tests and tension tests were performed to evaluate the formability of a copper alloy used for manufacturing the regenerative cooling chamber. The test specimens were prepared to investigate the effect of heat treatment and direction of specimens on the formability. The test results show that forming limit values are increased by the heat treatment of the material but the variation of the forming limit values by manufacturing direction is negligible compared to the heat treatment effect, and forming limit values are also different according to the test methods. These results indicate that the high temperature heat treatment of the material before bulging is a very important process to deform the inner cylindrical structure of the regenerative cooling chamber into a nozzle shape by the bulging process without necking or fracture and the test methods also have a great effect on a evaluation of the formability. The forming limit diagram obtained in this study would be utilized to the design of regenerative cooling chamber nozzles.

  • In recent years, Magnesium(Mg) and its alloys have become a center of special interest in the automotive industry. Due to their high specific mechanical properties, they offer a significant weight saving potential in modern vehicle constructions. Most Mg alloys show very good machinability and processability, and even the most complicated die casting parts can be easily produced. In this study, Microstructure, Vickers hardness and tensile tests were examined and performed for each specimen to verify effects of forming conditions. Also to verify upsettability and forming limit of the specimen at room temperature and elevated temperature, upsetting experiments were performed. For comparison, experiments at elevated temperature were performed for various Mg alloy, such as AZ31, AZ91, and AM50. The experimental results were compared with those of CAE analysis to propose forming limit of Magnesium alloys.

  • A method of obtaining deformation severity of axisymmetric shape deep-drawn products was developed. Strain states of products produced by single or multi-stage drawing were predicted by using finite element analysis. This method used minimization of potential energy between the known shape of final product and the unknown in initial blank. And that was done numerically by nonlinear finite element method. Deformation theory of plasticity was used for practical purposes. From predicted strain states of drawn parts, deformation severity was found by using forming limit diagrams.

  • In this study, the failure in circular cup deep drawing simulation at warm temperature is predicted using forming limit diagram (FLD). The FLD is used in sheet metal forming analysis to determine the criterion for fracture prediction. The simulation with heat transfer of circular cup deep drawing at warm temperature was conducted. To predict the failure, the simulation with heat transfer used FLD at temperature in the vicinity of maximum thinning. The result of the simulation with heat transfer shows that the drawn depth increases with increasing temperature and is in accord with the experimental results above $150^{\circ}C$. The FLD provides a good guide for the failure prediction of warm forming simulation with heat transfer.

  • Non-heat treated steels are attractive in the steel-wire industry since the spheroidization and quenching-tempering treatment are not involved during the processing. In this study, three different steels such as dual phase steel, low-Si steel, and ultra low carbon bainitic steel were used to investigate their deformation resistance and forming limit. Deformation resistance was estimated by calculating the deformation energy and the forming limit was evaluated by measuring the critical strain revealing crack initiation at the notch tip of the specimens. The results showed that deformation resistance was the lowest in the low-Si steel, and the forming limit strain was the highest in the ultra low carbon bainitic steel.

Thickness Distribution of Hemispherical Cup in Meso-Scale Deep Drawing Process (반구형 극소 드로인 제품의 두께분포 비교)

  • Meso-scale or micro-scale forming of sheet metal parts has been recently considered as one of the important forming technologies with growing demand on meso/micro products for electric or medical devices. Experimental investigation on the cylindrical meso-cup drawing with hemispherical punch is carried out to examine the limit drawing ratio and thickness distribution of drawn cups. The working parameters chosen in this study are blank diameter, die-corner radius and blankholding force. It is found from the experiments that the limit drawing ratio of 2.4 can be achieved in the case of hemispherical cup drawing and uniform thickness distribution in wider region can be obtained compared with the results of conventional cup drawing.
