Tool life Evaluation of Hot Forging about Plastic Deformation and Wear (소성변형 및 마멸을 고려한 열간 단조 금형의 수명 평가)

  • Hot forging is widely used in the manufacturing of industry machine component. The mechanical, thermal load and thermal softening which are happened by the high temperature in hot forging process. Tool life decreases considerably due to the softening of the surface layer of a tool caused by a high thermal load and long contact time between the tool and billet. Also, tool life is to a large extent limited by wear, heat crack and plastic deformation in hot forging process. These are one of the main factors affecting die accuracy and tool life. That is because hot forging process has many factors influencing tool life, and there was not accurate in-process data. In this research, life prediction of hot forging tool by wear and plastic deformation analysis considering tempering parameter has been carried out for automobile component. The new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.

  • Powder forging has progressed in three decades through the stages of incubation, growth, and maturity, now accounting for 8% of the $5 B global PM market. In this presentation, a history of the technical development of powder forging will be recounted, from early failed attempts and misconceptions, through seminal academic and industrial research, to technical and commercial success. Discussion covers the contributions of government and industrial funding, fundamental knowledge development, and industrial champions for successful implementation. The focus is on lessons learned that may be beneficial to the transition of other technologies for the powder metallurgy industry.

Finite Element Simulation on Prediction of an Asymmetric Hot Forging Die Life Based on Wear (마멸에 기초한 비대칭 열간단조 금형수명 예측에 관한 유한요소 시뮬레이션)

  • The main cause of die failure in hot forging is wear. Die wear directly generates the gradual loss of part tolerances, thereby causing deterioration in the dimensional accuracy of a forged part. It is very important to estimate forging cycles, called as die life, at which the die should be repaired or replaced. In this study, in order to estimate the hot forging die life, the finite element simulation of wear on an asymmetric part like a ball joint socket used in vehicle was carried out based on Archard's model. Finite element simulation results were compared with wear amounts of a used die that were measured using a contact stylus profilometer. The simulation results were in relatively good agreement with measurements obtained from the virtual die which was used by 7,000 forging cycles in a forging industry. Consequently, the die life in the hot forging of the ball joint socket was estimated by 10,500 forging cycles on the finisher die.

  • The increase of $CO_2$ emission by increasing of fossil fuel usage has been understood a major cause of global warming. The supply of electric energy is heavily dependent on the massive thermal power and nuclear power plant before developing the renewable energy to supply the electric energy stably at a low price. The large and sound forged components of pressure vessel, turbine and generator are widely used in power plant such as wind power, hydroelectric power generation, nuclear power and thermal power plant. This paper is discussed the trend of manufacturing technology for pressure vessel and turbine to satisfy the required condition of utility company. It is also introduced a strategy of forging industry to cope with carbon tax.

  • This paper describes an overview of the thixoforming and thixomolding processes. Semi-solid metalworking (SSM), which is called the thixoforming process of aluminium materials, incorporates the elements of both casting and for the manufacture of near net shape parts. The SSM has some advantages such as net shape or near net shape manufacturing, the ability to form thin walls, excellent surface finish, tight tolerance, and excellent dimensional precision. The thixomolding process of Mg alloy (AZ9l) is a combination of two technologies both conventional die casting and plastic injection molding. The feed material used is a machined chip with a geometry of approximately 1 mm square and a length of 2~3 mm. The semi-solid forming (SSF) of high quality aluminium and magnesium parts will be established in the automotive and electronic industry, in the future. The hybrid method of casting/forging has been caused attention. This process uses a preformed material made by casting instead of the wrought material and finishes it by a single forging process. This process is expected to lower costs without sacrificing the mechanical and finishes it by a single forging process. The process is expected to lower costs without sacrificing the mechanical properties. The authors, intending that the casting/forging process contributes to a reduction in production cost of aluminum automotive parts in Korea, describes the feature of the casting/forging process, aluminum alloys suitable for the cast preform, microstructure and mechanical properties of the cast preform, application examples of cast/forging, and further study.

  • A process sequence of multi-operation cold forging for actual application in industry is designed with the rigid-plastic finite element method to form a constant velocity joint housing(CVJ housing). The material flow during the CVJ housing forming is axisymmetric until the final forging process for forming of ball grooves. This study treats the deformation as an axisymmetric case. The main objective of the process sequence design is to obtain preforms which satisfy the design criteria of near-net-shape product requiring less machining after forming. The process sequence design also investigates velocity distributions, effective strain distributions and forging loads, which are useful information in the real process design.

  • In order to increase the productivity of electrical parts, manufacturing processes using progressive die have been widely used in the industry. If closed-die forging process may be included in the series of the forming process, however, there arise many problems in the die design, such as determination of blank size, feeding method and formability, etc. For the proper design of a process, a prediction of the process is requred to obtain many design parameters. In this work, three-dimensional rigid-plastic finite element analysis is carried out to simulate precision forging process. The forging process of STEM, a part of photo pick-up hologram device, is simulated with the two types of processes, open die forging and semi-closed die forging, respectively. Form the results of analyses, the forging processes can be predicted successfully, which enables to design appropriately the die and the process.

  • We Proposed a new technology to develop vertical type multi-joint robot system enable to adapt in high temperature environment. The main contents is a new approach to design a vertical type articulated robot with prismatic joint and analysis of thermal for process automation of casting and forging. The proposed robot is suitable to use handling working parts of casting and forging. for the manufacturing process of forging and casting. The reliability is illustrated that the proposed technique is more stable and robust than the conventional system. This study is concerned with an analytical methodology of kinematic computation for 7 DOF manipulators for optimization of forging manufacturing process.

  • The automated die design program is developed for cold forging of axisymmetric parts which are mainly produced by forward extrusion, backward extrusion, composite extrusion and upsetting. For this study, firstly classification of forged parts and investigation of die construction type usually employed in forging industry are carried out and the most proper type from several kinds of die construction is proposed as a standardized one. Based on the die design rules summarized in the references such as handbooks, technical papers, monthly journals, etc. the automated die design program was made using AutoLISP language available in AutoCAD software of personal computer. This program interactively runs for only input data, for example, forging process, shape of forged parts, type of punch, split of die insert and design of shrinkage rings and then displays details of drawings necessary to make a forging die. When a variety of forging processes and forged parts are tested to examine the validity of this program, it was confirmed to give good results applicable to the forging die design in press shop.
