Process Design for Yoke Forming of Unmanned Helicopter (무인헬기용 요크 성형을 위한 공정 설계)

  • Yoke is a part of rotor in unmanned helicopter. It was transferred power of engine to the rotor. It has been usually produced by machining and used wastefully material. And it has been considered to improve its proof stress against repeated loading of the products. Therefore we studied Forging process for satisfaction of these ability and process design for yoke forming has been studied by using FE analysis. Die design and forming analysis have been performed according to the conditions such as billet volume, flash control, cavity filling, and the distribution of damage in the products. In the comparison between die forging processes, side punch effects has been investigated by considering billet dimensions.

  • Applications of bonded dissimilar materials such as integrated circuit(IC) packages, ceramics/metal and resin/metal bonded joints, are very increasing in various industry fields. It is very important to analyze the thermal stress and stress singularity at interface edge in bonded joints of dissimilar materials. In order to investigate the IC package crack propagating from the edge of die pad and resin, the fracture parameters of bonded dissimilar materials and material properties are obtained. In this paper, the thermal stress and its singularity index for the IC package were analyzed using 2-dimensional elastic boundary element method(BEM). From these results, crack propagation direction and path by thermal stress in the IC package were numerically simulated with boundary element method.

  • The design for cold extrusion dies is very important, because the die insert is subjected to very high radial and hoop stresses. The design of cold extrusion dies has many constrained conditions. In this paper, the used assumptions are such that the yield strength of each ring is selected according to the allowable tensile or compressive hoop stress in each ring and the maximum allowable inner pressure, when yielding occurs in one ring of the dies, is obtained by the proposed equation. In order to obtain design variables, such as diameter ratios and interferences, using the maximum inner pressure, the flexible tolerance method was used for shrink-fitted thick-walled cylinders. ANSYS APDL was used to perform the repeated analysis of deformation of the dies due to the variation of the design variables. The response surface methodology is utilized to analyze the relationship between the design variables and the maximum radial displacement of the die insert during extrusion. From the results, it is found that outer diameter of the die Insert has the largest effect on the minimization of maximum radial displacement at the inner surface of the dies.

  • Recently, multi cell tube which is used for a cooling system of automobiles is mainly manufactured by the conform extrusion but this method is inferior as compared with direct extrusion in productivity per the unit time and in the equipment investment. Therefore, it is essential for the conversion of direct extrusion with porthole die. The direct extrusion with porthole die can produce multi cell tube which has the competitive power in costs and qualities compared with the existing conform extrusion. This study is designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection that is affected by variation of porthole shape in porthole die. Estimation is carried out using finite element method under the non-steady state. Also this study was examined into the cause of mandrel fracture through investigating elastic deformation of mandrel during the extrusion.

A Finite Element Analysis of Thixoforging Process by using Arbitrarily Shaped Dies (임의 형상의 다이를 이용한 반용융 단조 공정의 유한요소해석)

  • A new forming technology has been developed to fabricate near-net shape components by using aluminum alloys with globular microstructure. The estimations of filling characteristic in the forging simulation with arbitrarily shaped dies of SSM are calculated by finite element method with proposed algorithm. The proposed model and various boundary conditions for arbitrarily shaped die are investigated with the coupling calculation between the liquid phase flow and the solid phase deformation. The simulation processes with arbitrarily shaped dies are performed on the isothermal conditions and axisymmetric problems. To analyze the forging process simulation with SSM, new stress-strain relationship for semi-solid behaviour is described, and forging the liquid flow. Furthermore, For the purpose of getting net shape of SSM, it is important to be obtain a solid fraction in forging process with arbitrarily shaped dies. To produce a automotive part which have good mechanical properties, the filling pattern in accordance with die velocity and solid fraction distribution has to be estimated for arbitrarily shaped die.

  • Fluid jet polishing is a method of jetting a fluid to polish a concave or free-form surface. However, the fluid jet method is difficult to form a stable polishing spot because of the lack of concentration. In order to solve this problem, MR fluid jet polishing system using an abrasive mixed with an MR fluid whose viscosity changes according to the intensity of a magnetic field is under study. MR fluid jet polishing is not easy to formulate for precise optimal conditions and material removal due to numerous fluid compositions and process conditions. Therefore, in this paper, quantitative data on the factors that have significant influence on the machining conditions are presented using various simulations and the correlation studies are conducted. In order to verify applicability of the fabricated MR fluid jet polishing system by nozzle diameter, the flow pattern and velocity distribution of MR fluid and polishing slurry of MR fluid jet polishing were analyzed by flow analysis and shear stress due to magnetic field changes was analyzed. The MR fluid of the MR fluid jet polishing and the flow pattern and velocity distribution of the polishing slurry were analyzed according to the nozzle diameter and the effects of nozzle diameter on the polishing effect were discussed. The analysis showed that the maximum shear stress was 0.45 mm at the diameter of 0.5 mm, 0.73 mm at 1.0 mm, and 1.24 mm at 1.5 mm. The cross-sectional shape is symmetrical and smooth W-shape is generated, which is consistent with typical fluid spray polishing result. Therefore, it was confirmed that the high-quality surface polishing process can be stably performed using the developed system.

Damage Analysis of Leaf Spring for Transport Utility Vehicles (운송 차량용 판 스프링의 파손 해석)

  • The leaf spring for a truck absorbs shocks or vibrations from the road surface while driving with the elastic force of the material and prevents the shock from being transmitted to the vehicle body. It is subjected to cyclic stress, and fatigue fracture occurs frequently. This study analyzes fractured leaf spring from a 25 ton truck that has been operating for about a year. In the fractured portion, which is the origin of crack, inclusions were observed, and fatigue failure was caused by cyclic stress. In the stress calculation and FE analysis, the stress at the center of the leaf spring was obtained to be 54~65% of the yield strength of the base material and damaged material. It is most important to prevent the mixing of impurities in the steel manufacturing for leaf springs. The large stress portion of the leaf spring needs to introduce compressive residual stress by peening etc.

An Upper-Bound Analysis for Closed-Die Forging of the Involute Spur Gears with Circular Arc Fillet (원호필렛-인벌류트 스퍼어 기어의 밀폐단조에 관한 상계해석)

  • Closed-die forging of the spur gears with circular are fillet has been analyses by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, the tooth profile consists of the involute curve and the circular arc fillet. In the analysis, the deformation regions have been divided into eight zones. A constant frictional stress has been assumed on the contacting surfaces Utilizing the formulated velocity field, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth, addendum modification coefficient and friction factor, on the relative forging pressure of spur gears. As the result of numerical calculations, the relative forging pressure does not change so much against the variation of module. On the other hand, the relative forging pressure increases at the final filling stage as the addendum modification coefficient increases.

Domestic Development of Vibrational Film Forming Machine and Die in the High Speed Production(II) - Multi-production forming machine - (고속 생산형 필름 진동판 성형기 및 금형 국산화 개발(II) - 다량 생산 진동판 성형기 -)

  • This study consists of two parts. The first discusses the development of a single production forming machine which was reported in earlier papers. The second outlines the development of a multi-production forming machine, which consists primarily of a film feeding unit, an unwinding unit, and a heating block unit. The heating block unit of the multi-production forming machine has 30 members per die. An analysis of the stress deformation and temperature deviation of this machine is carried out using ANSYS Workbench and CFX-11 under the design conditions. According to this analysis, the maximum deflection in the Z-direction is $0.05104{\mu}m$ and the maximum temperature deviation is $0.7^{\circ}C$ when the temperature of the heating block unit is $175^{\circ}C$. It was also found that these values are structurally safe. The advantage of the developed multi-production forming machine is demonstrated to be in its offering of a proper voice test.

축대칭 벌징형 하이드로포밍 공정에대한 이론 및 실험적 연구

  • The study is concerned with the theoretical and experimental investigation of axisymmetric fluid pressure-drive hydronforming of sheet metal by forming over the die cavity. The rigid-plastic finite element method is employed to calculate the stress and strain distribution The effect of blank size and die radius is also studied in the finite element analysis. Experiments are carried out for hydroforming of cold rolled steel sheets under various process conditions. The computational results are compared with the experimental results for the forming pressure vs. pole displacement relations and strain distributions. Comparison has shown that theoretical predictions by the finite element method are in good agreement with the experimental observations. Thus, it is shown that the rigid-plastic finite element method is effectively used in the analysis of axisymmetric fluid pressure-driven hydroforming process.
