A study on plastic mold design for robot shape and mold manufacture (로봇형상 플라스틱금형설계 및 제작에 관한 연구)

  • This study looks at plastic mold design for robots and mold manufacture, which is an injection mold branch at The Korea-China-Japan University Grand Prize Contest. Product analysis and layout, molding analysis, and upper and lower core design are carried out to design molds in 2D and 3D. After the design of the cores, NC machining software is used for simulation before actual manufacture. Before the production of end-product, test injection is done to troubleshoot problems like bad dimensions, burr, cracks and stepped pulley.

Degree of Filling Balance according to Runner Shapes in Injection Mold (사출금형의 러너시스템 형상에 따른 균형 충전도)

  • Aspect of filling imbalance that is originated from imbalanced share rate in runner is changed by material property, runner layout that are factors of changing viscosity and by injection pressure, injection speed, melt temperature and mold temperature that are injection conditions. In this paper, we made a study of runner system that is one of factor of filling imbalance and Sharp Conner Effect and Groove Corner Effect that are recently released. The study are showed that filling rate of between inside and outside cavity was influenced on shape of runner. Also, we suggested runner system for filling imbalance by adapting the two effects at multi cavity of unary branch type and theoretical investigated flow in the Shrap Conner runner type.

  • The injection molding process is a predominant method for producing plastic parts. In order to maximize productivity and molding quality in a injection mold, it is important that each cavity in a multi-cavity injection mold is identical. This requires that cavity dimensions should be identical and delivery system of melt to each cavity have to be the same. Despite the geometrically balanced layout in multi-cavity injection mold more than 4 cavities, it has been observed that the filling in each cavity results in imbalances. Most of cases, this phenomenon of filling imbalances have a bad effect on dimension accuracy, warpage, molding appearance and strength of molding parts. In this study, experiment were conducted to investigate the effect of filling imbalances on the molding quality(surface gloss, shrinkage, tensile strength) in the multy-cavity injection mold.

  • Almost all injection molds have multi-cavity runner system for mass production, which are designed with geometrically balanced runner system in order to accomplish filling balance between cavity to cavity during processing. However, even though geometrically balanced runner is used, filling imbalance have been observed. Filling imbalance could be decreased by modifying processing conditions such as injections rate, mold temperature, injection pressure, melt temperature that are related to shear, viscosity. In this study, a series of experiment was conducted to investigate filling imbalance variation when modifying runner layout and polymer and to determine which processing condition influences as the primary cause of filling imbalance in geometrically balanced runner system.

  • The subframe has been generally manufactured by using stamped steel material. Recently, automotive designers are considering aluminum as lightweight material. This paper describes the development process of an aluminum subframe which is made by high level vacuum die casting process, which is beneficial for minimizing gas contents and material properties. The weight of manufactured subframe is reduced by 4kg with the comparison of steel subframe. The aluminum subframe is packaged for the current vehicle layout and the imposed requirement is to attain a better structural performance that is evaluated in terms of mounting stiffness, noise and vibration, and endurance performance. The NVH evaluation results show that sound level is decreased by 8dB with the help of high roll-rod mounting stiffness as well as high structural modes.

  • This paper describes a research work of developing a computer-aided design and manufacturing (CAD-CAM) of irregular shaped sheet metal product for blanking or piercing and bending operation. An approach to the system is based on the knowledge-based rules. Knowledge for the system is formulated form plasticity theories, experimental results and the empirical knowledge of field experts. This system has been written in AutoLIST on the AutoCAD and in customer tool kit on the SmartCAM with a personal computer and is composed of nine modules. the system is designed by considering several factors, such as material and thickness of product, complexities of blank geometry and punch profile, diameter and material of a wire, and availability of press. This system is capable of unfolding a formed sheet metal to give flat pattern and automatically account for the adjustment of bending allowances to match tooling requirements by checking dimensions and generating NC data automatically according to drawings of die-layout module. Results carried out in each module will provide efficiencies to the designer and the manufacture of blanking or piercing and bending die in this field.

  • A radio frequency(R/F) switch connector is widely used in wireless devices such as mobile phone and navigator to check defects of the circuit board of product. The R/F switch connector shell plays a role in protecting the switch connector. Previously, this part was machined using a turning, which is time-consuming and has poor material utilization. Furthermore, the workpiece material of brass containing lead that has excellent machinability has environmentally regulated during recent years. The purpose of the current study was to develop the connector shell by forming through progressive dies including embossing, burring and forging process in order to achieve higher productivity and dimensional accuracy without tool failure. To accomplish this objective, a strip layout was designed and finite element (FE) analysis was performed for each step in the process. Try-out for the connector shell was conducted using progressive die design based on FE-analysis results. Dimensional accuracy of developed part was investigated by scanning electron microscopy. The result of the investigation for the dimensions of the formed connector shell showed that the required dimensional accuracy was satisfied. Moreover, productivity using the progressive die increased four times compared to previous machining process.

Case Study for Casting Design of Automobile Part(Gear Box) Using CAE (CAE를 이용한 자동차용 부품(Gear Box)의 주조방안 설계에 대한 사례연구)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize casting design of an automobile part (Gear Box) Computer Aided Engineering (CAE) was performed by using the simulation software (Z Cast). The simulation results were analyzed and compared with experimental results. During the mold filling, internal porosities caused by air entrap were predicted and reduced remarkably by the modification of the gate system and the configuration of overflow. With the solidification analysis, internal porosities caused by the solidification shrinkage were predicted and reduced by the modification of the gate system. For making a better production die casting tool, cooling systems on several thick areas are proposed in order to reduce internal porosities caused by the solidification shrinkage.

  • This paper proposed and designed the modified flash analog-to-digital converter(ADC). The speed of new architecture is similar to conventional flash ADC but the die area consumption is much less due to reduce numbers of comparators. The circuits which are implemented in this paper is simulated with LT SPICE and layout with Electric tools of computer.

  • 프로그레시브 노칭과 포밍금형에 있어서 박판성형해석에 의한 사전 분석은 제품을 양산하는데 꼭 거쳐야 하는 필수과정이다. 본 논문에서 연구한 Ez5는 일본 S 자동차의 미국 현지 공장에서 발주한 수출 금형을 가지고 스트립 레이아웃 설계에 관한 것을 연구한 것이다. 광폭 1열 1개 뽑기의 편측캐리어를 단 배열로 블랭크 레이아웃을 최적화하였다. 사용된 3D CAD/CAM 소프트웨어는 Cimatron E Die Design이며 10개 공정으로 스트립 레이아웃설계를 완성하였다.
