The Effect of Tool Wear and Environmental Consciousness due to Cutting Fluid Atomization in Machining Process (기계가공시 공구수명과 절삭유 미립화에 따른 환경적 측면에 관한 연구)

  • This paper presents the experimental results of relationship between the machinability and environmental consciousness due to cutting fluid atomization in machining process. Even though cutting fluid improves the machined part quality through the cooling and lubracating effects, its environmental impact is also increased according to the cutting fluid usage. Cutting tool wear is one of criterion for deciding the machinability. A few turning operations were performed to know the qualitative effectiveness of cutting fluid to tool wear improvement. This research can be used as a basis for environmental impact analysis on the shop floor. It can be also facilitate the optimization of cutting fluid usage in achieving a balanced consideration of productivity and environmental consciousness.

  • The objective of this research work is to investigate the influence of process parameters, such as power of laser, travel speed of laser and material thickness, on roughness and striation of the cut surface for the case of cutting of CSP 1N sheet using high power Nd:YAG laser with continuous wave(CW). In order to find the practical cutting region and the relationship between process parameters on the roughness and the striation, several laser cutting experiments are carried out. From the results of experiments, the allowable cutting region and an optimal cutting speed for each cutting condition have been obtained to improve the quality of the cut surface. In addition, it has been shown that the surface roughness is related to the number of striation and depth of valley of the cut surface.

In-Process Evaluation of Surface Characteristics in Machining

  • This paper reported research results to develop an algorithm of on-lin evaluation of surface profiles and roughness generated by turning. The developed module consisted of computer simulation of surface profiles using mechanism of cutting mark formation and cutting vibrations, and online measurement of cutting vibrations. The relative cutting vibrations between tool and worpkiece were measured through an inductance pickup at the rate of one sample per rotation of the workpiece. The sampling process was monitored using an encoder to avoid conceling out the phase lag between waves. The digital cutting signals from the Analog-to-Digital converter were transferred to the simulation module of surface profile where the surface profiles were generated. The developed algorithm or surface generation in a hard turning was analyzed through computer simulations to consider the stochastic and dynamic nature of cutting process. Cutting tests were performed using AISI 304 Stainless Steel and carbide inserts in practical range of cutting conditions. Experimental results showed good correlation between the surface profiles and roughness obtained using the developed algorithm and the surface texture measured using a surface profilemeter. The research provided the feasibility to monitor surface characteristics during tribelogical tests considering wear effect on surface texture in machining.

Cutting force control of a CNC machine using disturbance observer (외란관측기를 이용한 CNC 공작기계의 절삭력 제어)

  • In recent manufacturing process, the increase of productivity is required by reducing machining time with the increase of cutting force. However, the excessive increase of cutting force can cause tool breakage, and have a bad effect on both the manufacturing machine and the workpiece. Thus, it is necessary to estimate and control cutting force in real time during the process. In this study, use of disturbance observer is proposed for the indirect cutting force estimation. The estimated cutting force is used for the real time control of feedrate, making the actual cutting force follow the reference force command. Since the suggested method does not need an expensive sensor like a dynamometer, the method is expected to be used practically. By reducing the machining time resulting from making the actual cutting force follow the reference force, the increase of productivity are also expected, and the quality of cutting surface has been improved due to the adjusted feedrate. Besides, an actual constant cutting force guarantees the prevention of tool breakage. To show the effectiveness of the suggested cutting force control method, an experimental setup has been made without the force sensor, applied to several workpieces. Experiments show that the suggested method is superior to the conventional method operated by constant feedrate.

  • Ball-end milling process is widely used in the die and mold manufacturing because of suitable one for the machining of free-form surface. During the process, the pencil cutting operation can be adopted before finish cut to eliminate overload in uncut area caused by large diameter of ball-end mill. The ball-end mill cutter for the pencil cutting is easily deflected by cutting force due to the long and thin shape, and the tool deflection in pencil cutting is one of the main reason of the machining errors in a free-form surface. The purpose of this study is to find the characteristics of deflected cutter trajectory by constructing measurement system with eddy-current sensor. It was found that the severe reduction of corner radius produced the overcut during the plane cutting. Up cutting method induced the overcut both plane and slope cutting, but down cutting one induced the undercut. From the experiments, down cutting with upward cutting path can generate the small undercut surface.

A Mechanistic Model for the Prediction of Cutting Forces in Band Sawing (톱기계에서 절삭력 예측을 위한 역학모델)

  • In this research, in order to predict the cutting force using a mechanistic model, specific cutting force was firstly obtained through the cutting experiments. Band sawing process is similar to a milling, that is multi-point cutting. Therefore it is not easy matter to evaluate specific cutting force. Thus, the thickness of workpiec was made smaller than one pitch of the saw in terms of fly cutting in the face milling process. Then the cutting force was predicted by analyzing the geometric shape of a saw tooth The tooth shape used in the research was raker set style that was generally used in band sawing. And a set of teeth is comprised of three teeth, those are ranked as left, straight and right. The mechanistic model was developed in this study considered those shapes of each tooth. From the validation experiments, the predicted cutting forces coincided well with the measured ones. Therefore the predicted cutting forces can be used for the adaptive control of saw engaging feed rate in the band sawing.

  • Interrupted cutting has different cutting characteristics compared with continuous cutting. In interrupted cutting, the workpiece has a groove that regularly impacts the cutting tool and workpiece. Therefore, tool damage occurs rapidly, and this increases the cutting force and surface roughness. In this study, we performed interrupted cutting of carbon steel for machine structure (SM45C) using a coated carbide tool (TT7100). To predict the cutting force, we analyzed the experimental results with a regression analysis. The results were as follows: We confirmed that the factors affecting the principal force and radial force were cutting speed, depth of cut, and feed rate. From the multi-regression analysis, we deduced regression equations, and their coefficients of determination were 89.6, 89.27, and 28.27 for the principal, radial, and feed forces, respectively. This means that the regression equations were significant for the principal and radial forces but not for the feed force.

Development of Creating Continuous and Common Cutting NC Data Program (소부재 연속/공용 절단 데이터 생성 프로그램 개발)

  • In most shipbuilding company, cutting procedure is proceed by cutting machine which run by CNC(Computer Numerical Code) data. In our cutting process, all CNC data is created by our nesting post processor system automatically. Among them, in case that cutting piece in the remnant plate, our system creates only one piece CNC data. Because remnant plate is not typical shape, and ship designers don't know remnant plate shape and quantity. In can happen some merit and good point if we modify 1:1 piece NC data by shorten cutting path, reducing cutting time or re-arrangement piece. For modifying cutting data, outside workers have to call to ship designer or have to go to NC control room where control the CNC system and cutting machine. It makes stop work process, and it waste time. In this paper, we introduce a program that can modify and replace 1:1 NC data with continuous or common NC data automatically.

A Study on the Improvement of Cutting Precision by the Ultrasonic Vibration Cutting (초음파 진동 절삭에 의한 가공정도 향상에 관한 연구)

  • The ultimate target of machining process is to get both precision and productivity simultaneously. To obtain these effects, many kinds of machining methods have been considered and various research effort has been made for a long time. Ultrasonic vibration cutting method is one of these methods. When the ultrasonic vibration is applied on the workpiece or the tool, the cutting tool makes periodical contact with workpiece due to vibration. The cutting is performed by vibrating impact force while the cutting tool contacts the workpiece, and it makes the displacement of both the tool and workpiece minimum in three force component (principal, axial, radial force) direction during the cutting process. So the cutting precision is better than conventional cutting method. The main results that obtained by the expriments of ultrasonic vibration cutting are as follows; 1. The value of roundness is about 1.4 ~ 2.5 [${\mu}m$] and this value is three or four times less than that of conventional cutting. 2. The value of surface roughness is about 1.2~2.2 [${\mu}m$] and this value is the two or three times less than that of conventional cutting.

  • LED has added value as a lighting source in the illuminating industry because of its high efficiency and low power consumption. In LED production processes, the chip cutting process, which mainly uses a scribing process with a laser has an effect on quality and productivity of LED. This scribing process causes problems like heat deformation, decreasing strength. The inner laser method, which makes a void in wafer and induces self-cracking, can overcome these problems. In this paper, cutting sapphire wafer for fabricating LED chip using the inner laser scribing process is proposed and evaluated. The aim is to settle basic experiment conditions, determine parameters of cutting, and analyze the characteristics of cutting by means of experimentation.
