MAGMAsoft를 이용한 자동차 변속기용 Gear Housing의 다이캐스팅 주조공정 설계 (Die Casting Process Design for Gear Housing of Automobile Transmission by Using MAGMAsoft)

  • In the die casting process, the flow of liquid metal has significant influence on the quality of casting products and die life. For the optimal process design of gear housing of automobile transmission, various analyses were performed in this study by using computer simulation code, MAGMAsoft. The simulation has been focused on the molten metal behaviors during the mold filling and solidification stages for the sound casting products. Also internal defects were predicted by application of air pressure and feeding criteria.

유기용제 함침법을 통한 알루미늄 다이캐스팅의 미세결함 및 기밀성 평가 (Evaluation of Micro-defects and Air Tightness of Al Die-casting by Impregnation of Organic Solvent)

  • 본 연구에서는 고압 다이캐스팅 (High pressure die-casting, HPDC)을 통해 알루미늄 합금 (상업코드: ALDC12종)으로 수소 자동차용 부품 (Air pressure control valve housing, APCVH)을 제조하였으며 주조품의 기밀성을 향상시키기 위해 유기 함침액을 개발하였다. 개발된 2종류의 유기 함침액 (INNO-series, 한국)과 상용 합침액 (P601, 일본)을 사용하여 함침공정 조건 및 후 처리에 따른 미세결함과 기밀성을 비교 평가하였다. 컴퓨터 단층촬영 및 3차원 X-선 현미경 분석을 통해 함침된 알루미늄 주조품의 결함제어 및 성능 개선을 확인하였다. 또한, 함침 공정 후 기밀성 시험에서 INNO-01이 함침된 시료의 경우 성능 개선율이 70%인 것으로 확인하였다. 따라서, 개발된 유기 함침액은 상용 가능하며 다이캐스팅 제품의 기밀성 향상에 도움이 될 것으로 판단된다.

  • The effects of casting processes-direct and indirect squeeze casting, permanent mold casting and die casting on the microstructure and mechanical properties were studied for the hypereutectic B390 aluminium alloy. The effects of T5 and T6 heat treatment were also examined. The direct and indirect squeeze casting showed no casting defects such as porosity and shrinkage were observed in permanent mold castings and die castings. The primary silicon phase was refined and homogeneously distributed in the order of indirect squeeze casting, diecasting, direct squeeze casting and permanent mold casting. Depletion of primary silicon phase in die casting surface was disappeared in indirect squeeze casting. Tensile strength of cast and heat treated specimens were increased in the order of direct squeeze casting, permanent mold casting, indirect squeeze casting and die casting. Hardness of indirect squeeze castings was larger than that of other castings. As indirect squeeze casting of B390 aluminium alloy, the time of T6 heat treatment to achieve high strength can be reduced.

  • For a die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize the casting layout design of an automotive Oil Pan_DX2E, Computer Aided Engineering (CAE) simulation was performed with two layout designs by using the simulation software (AnyCasting). The simulation results were analyzed and compared carefully in order to apply them into the production die-casting mold. During the filling process with two models, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system.

알루미늄 합금의 주조/단조 기술에 대한 기초연구 (The Basic Study on the Casting/Forging Technology of Aluminum Alloy)

  • An experimental study has been carried out to investigate casting process parameters which influence on the microstructures of cast preforms in casting/forging process of aluminum alloy. In the casting process, pouring temperature, pouring time, mold temperature, mold material, and, cooling method are selected as process parameters. With the cast preform, a forging test has been performed to compare mechanical properties of final products between casting/forging process and forging process. From the experimental results, low mold temperature and water cooling method are favorable for obtaining minute microstructures of cast preforms. Casting defects included in cast preforms. such as pores and shrinkage cavity, are eliminated by the forging process. And comparing cast/forged products with conventionally forged products, the former are almost as same as the latter in mechanical characteristics.

  • In the die casting process, the flow of liquid metal has significant influence on the quality of casting products and die life. For the optimal process design of front housing part of aircon compressor, various analyses were performed in this study by using computer simulation code, MAGMAsoft. The simulation has been focused on the molten metal behaviors during the filling and solidification stages for the sound casting products. Two cases of casting design that have different types of gating system are considered in the analysis. The potential sites where the casting defects may occur is examined by computer simulation and an improved design process is proposed. Also the effect of partial squeeze on the quality of casting products is considered and the optimal time lag after filling process is determined. For the die-stability, the effect of operational parameters such as die temperature, heat cycle and spot cooling on the die life has also been analyzed.

  • HI-WORTH T-32, a non-powered plasma cutter, is a portable cutter that utilizes compressor-plasma inverter. With a special air-pressure piston, the cutter is semiautomatic. When they were produced by die casting dies, the bodies or housings of the cutter have defects about 100 percent of defect rate due to blisters and thermal deformation. Therefore, they are produced by mechanical machining, which leads to a hike in material and machining costs and to the loss of productivity. And companies are left with insignificant profit margins. Besides mechanical machining, this study proposes to modify defective mold and cut down defective rate and boost productivity.

알루미늄 합금의 중력금형주조 시 진공감압을 이용한 충전성 개선 (Improvement of Mold Filling in Aluminum Gravity Die Casting by Vacuum Suction)

  • Vacuum suction is applied to the mold during pouring in the inclined gravity die casting to remove defects such as misrun and gas porosity in the brake master cylinder. Casting defects are observed after solidification and their cause is analyzed by using the calculated results with commercial solidification and flow analysis code(ZCAST). The optimum vacuum suction is -2 cmHg, and when the start time of vacuum suction is 3 seconds after pouring, better filled result is obtained by holding it for 15 seconds. Reproducibility test under the optimum conditions attained from the above pouring tests is performed, and it is confirmed that these pouring conditions can be applied to the mass production immediately.

  • The aluminum die-casting technique has been widely used to manufacture a rotor in motor industry because of its highly productivity, even though it sometime causes the various type of defects in the rotor, such as shrinkage, cavity, blow holes etc. which results in the decrease of the efficiency of system. Therefore the development of reliable technique to detect the flaws in the rotor is strongly needed not only to control quality assurance but to improve its efficiency. In this study, the wide variety of ultrasonic techniques have been applied to detect the flaws in the rotor and then to discuss the detectibility of the flaw and the applicability for NDE tool in the aluminum die-casting rotor.

주입선 형태가 티타늄 주조관의 변연재현성에 미치는 영향 (THE EFFECT OF SPRUE DESIGN ON THE MARGINAL REPRODUCIBILITY OF CAST TITANIUM CROWNS)

  • There has been a great interest in the use of titanium for fixed and removable prostheses in recent because of its excellent biocompatibility. However the high melting temperature and chemical reactivity of titanium necessitates casting systems different from those used in conventional casting. The current titanium casting systems are based on an electric-arc design for melting the metal in an argon atmosphere and its exclusive investment. Despite the new developments in Ti casting systems, inadequate mold filling and internal porosity are frequently observed casting defects. Therefore, the study on the fabrication technique including sprue design to solve these casting defects is still necessary. In this study to evaluate the effect of sprue design on the castability of simulated cast titanium crowns, 10 cylindrical cast crowns for each group with four different sprue design(Single group. Double group, Runner bar group. Reservoir group) were fabricated. An impression of the entire casting margin was made and cut at $90^{\circ}$ intervals, and the sections were photographed in a microscope at $100{\times}$ magnification to record marginal discrepancy. The internal porosities of the cast crowns were disclosed by radiographs. Within the limits of this study. the following conclusions were drawn. 1. The overall mean marginal discrepancies for each group were as follows: Double group, $43.65{\mu}m$; Reservoir group, $50.27{\mu}m$; Single group, $54.17{\mu}m$; Runner bar group, $58.90{\mu}m$ (p<0.05). 2. The mean of marginal discrepancies for wax patterns was $10.65{\mu}m$. 3 The numbers of internal porosity showed the most in Runner bar group followed by Single group, Reservoir group, and Double group.
