  • The aim of this dissertation is inferring factors controlling the complex strain behavior of the material and the characteristics of the Fine-Blanking in the most narrow area at the shear zone where we are performing the Fine-Blanking. And also this is for inspecting and presenting their uses and the possibilities to make the results data based in order to utilize easily. Therefore, to analyze of shere zone's strain behaviour, the Fine-Blanking process need to be modelled defining the quadratic-nodded and axi-symmetrical elements as the problems of large deformation axi-symmetry and the non-linear contact. For the method of inputting strain-stress values of the material, the piece-wise linear technics were used, the Implicit-Finite Element method also used making balance of forces on each step by the long intervals, calculates and converges many times was done. The materials used for the analysis was the Steel SNCM220 5.5mm respectively. As the result of FEM analysis, we know that shear stress value in the beginning of punch penetration is distributed widely and done high both in the center of the late-thickness and on the both sides centering around shear strain zone as the punch penetration is increasing.   • An experimental is carried out to investigate the characteristics of blanking for nickel alloy Alloy42 (t=0.203mm), a kind of IC lead frame material. By varying clearance between die and punch the shapes of shear profile are examined. Finite element analysis with element deletion algorithm for ductile fracture mode is also carried out to study the effect of clearance theoretically and to compare with experimental results. The rectangular shape specimen with four different comer radius is used to study the characteristics of blanking for straight side and comer region simultaneously. As the result the ratios measured k(m experiment of roll over, burnish and fracture zone based on initial blank thickness are compared with those of FE analysis. Both experiment and FE analysis show that the amount of mil over and fracture is increased as the clearance increases. When the radius of comer is less than thickness of blank it has been found that larger clearance is required than that of straight region in order to maintain same quality of shear profile at the comer region.

  • This study improves the formability in fine-blanking the lock plate of car seat belts using a low carbon steel(SM35C) plate. The optimal die design for the forming process is proposed using rules for process planning based on theories and field experiences. The optimal design is analyzed using commercial finite element software in order to solve the fracture problems in the extrusion process. Through the improved layout based on the FEM results, the fracture of the extruded part and the roll over problem are solved. Furthermore, it is demonstrated through the shown from experiments that the extruded part does not break in the modified die.

  • The development of a next-generation hydrogen compressor, a key component in the expansion of hydrogen charging infrastructure, is in progress. In order to improve compression efficiency and durability, it is important to optimize the precision forming and shearing processes of the diaphragm, which is the bellows unit cell, as well as the optimization of diaphragm shape itself. In this study, we aim to show that die and process design technology that can synchronize the inner and outer shearing points of the diaphragm for the precision forming of product can be constructed based on a numerical simulation. First, the damage model that can predict the fracture points will be determined using the shear load and shear zone measurements obtained by performing a blanking test of AISI-633 stainless steel. Next, we will explain the overall procedure based on numerical analysis model how to determine the shearing points according to the deformation pattern of urethane die for various shearing die design.

  • This paper presents the fine-shearing experimental investigation using brass sheets. Shearing including blanking, trimming, piercing, etc is one of the most frequently used processes in sheet metal manufacturing. In this study, an individual set of tooling was designed and fabricated to carry out experiment for shearing process. In order to investigate the effect of shearing surface correspond to die clearance, the profile of shearing surface was examined by using microscope. Futhermore, the relationship between shearing force and the profile of shearing surface was considered.

  • Burr generated on plate holder should be removed through additional process, because it has an influence on the function of automotive seat recliner. The process layout to perform simultaneously embossing and half blanking of plate holder has been developed in this study in order to minimize the influence of burr formation. The optimal process condition to satisfy the required dimensional accuracy of plate holder has been determined using Taguchi method and finite element analysis. It has been shown from experimental results that the proposed method is decidedly superior to the previous FCF method from the aspect of sheared surface, roll-over, flatness and burr height.

  • A terminal pin, which is a part of high-voltage capacitors, has a head section of plate-shaped geometry with 0.8 thickness. The current manufacturing process, in which the head section is welded on the body part, has given wide deviations of part qualities such as geometrical accuracy, mechanical strength and electrical stability. In this paper, a cold forging process sequence was designed in order to produce the terminal pin as one piece. The plate-shaped head section requires an upsetting in the lateral direction of a cylindrical billet, which is followed by a blanking process. The deformed geometry of the upsetting, however, could not be predicted precisely by intuition since metal flows of an axial and a lateral direction of the cylindrical billet would occur simultaneously. Therefore, the geometry of the initial billet was determined by three dimensional finite element analysis in order to avoid defects in blanking process and intermediate forging processes were designed by applying design rules and two dimensional FE analysis. In addition, cold forging tryouts were conducted by using the die sets which were manufactured based on the designed process sequence.

A Study on the Blanking Characteristic of Anti- Vibration Sheet Metal (제진 강판의 블랭킹가공 특성에 관한 연구)

  • In order to study the shearing characteristics of anti-vibration sheet metal which has been bonded by resin, a blanking die of 40.02mm was manufactured to blank a material and it is used to reduce vibrational noise. The variables employed in this study were 1) Clearance 2) types of stripper plate, and 3) types of the die design technique. These variables were used to study the effects on burr height, diameter of product, and camber height. Lastly, the effect of the position of the rubber during blanking was observed. In the case of burr height from experimental investigation, the push-back die, combined with a movable stripper plate, resulted in the concentration of additional pressure between the cutting edges, meaning the crack initiation was delayed. This result was not affected by lubrication, although appropriate lubrication is preferred to enable a longer lasting die in terms of wear, which results from the presence of adhesive as the sheet metal is blanked. In the comparison of diameter measurement, the push-back die, combined with the back pressure from the knock-out plate showed a favorable precision. The use of the push back die with a fixed stripper plate, with a $4.5\%$ clearance, showed better accuracy in the diameter measurement. For comparing camber height, the push back die resulted in less cambering than the drop-through die. Also, the larger the clearance, the greater was the camber height. Considering experimental results, the shearing of anti-vibrational sheet metal is best achieved when the rubber is laying on the top, blanked with a fixed-stripper plate in a push-back die, with a $4.5\%$ clearance.

  • The hub hole is usually formed with a stretch flanging process followed by a blanking process of a hole. Since the hole is made by blanking, the blanked surface is so rough that the formability in the region is rather poor. The emerging task is to identify the formability of the blanked region in the forming simulation and to relate the criterion to the real forming process by experiments. In this paper, the blanked region of a hole surface is modeled by a defected-edge finite element for stretch flanging simulation. The analysis deals with the level of defect in the blanked region in order to identify the formability in the real process. The analysis provides the formability depending on the level of defect and seeks the way to match the level of defect to that of the real surface. The approach makes the analysis possible to deal with the formability of the high strength steel and predict the fracture at the hole surface during the stretch flanging simulation.

The variables employed in this study were clearance, type of stripper plate, position of the rubber layer and type of the die design. These variables were used to study the effects on burr height, blank diameter and camber height. The rubber-top position of a workpiece resulted in better qualities regardless of working variables. In the comparison of diameter measurement, the use of the push-back die with a fixed stripper plate, with a 4.5% clearance, showed better accuracy. For comparing camber height, the push-back die resulted in less cambering than the drop-through die. Also, the larger the clearance, the greater was the camber height. Considering experimental results, the shearing of anti-vibrational sheet metal is best achieved when the rubber layer is laying on the top, blanked with a fixed stripper plate in a push-back die, with a 4.5% clearance.
