  • This paper describes the process planning system of a computer-aided design of blanking and piercing for irregularly shaped sheet metal products. An approach to the system is based on knowledge-based rules. The process planning system is designed by considering several factors, such as the complexity of blank geometry, production feasibility of products, and punch profile complexity. Therefore this system which was implemented production feasibility check and strip layout module can carry out a process planning considering a production feasibility area of both internal and external features, a dimension of blanked hole, a coner and a fillet radius for irregualrly shaped sheet metal products and generate the strip layout in graphic froms. Knowledges for process planning are extracted from plasticity theories, handbooks, relevant references and empirical know- hows of experts in blanking companies. This provides powerful capabilities for process planning system of irregularly shaped sheet metal products.

Development of Material Deformation Measurement System using Machine Vision (머신 비전을 활용한 재료 변형 측정 기술 개발)

  • In this study, the deformation of materials was measured using the video and tracking API of OpenCV. Circular markers attached to the material were selected the region of interests (ROIs). The position of the marker was measured from the area center of the circular marker. The position and displacement of the center point was measured along the image frames. For the verification, tensile tests were conducted. In the tensile test, four circular markers were attached along the longitudinal and transverse directions. The strain was calculated using the distance between markers both in the longitudinal and transverse direction. As a result, the stress-strain curve obtained using machine vision is compared to the stress-strain curve obtained from the DIC results. RMSE values of the strain from the machine vision and DIC were less than 0.005. In addition, as a measurement example, a bending angle and springback measurement according to bending deformation, and a moving position measurement of a punch, a blank holder, and a die by time change were performed. Using the proposed method, the deformation and displacement of the materials were measured precisely and easily.

  • In most of automobile body panel manufacturing, trimming process is generally performed before flanging. To find feasible trimming line is crucial in obtaining accurate edge profile after flanging. Section-based method develops blank along manually chosen section planes and find trimming line by generating loop of end points. This method suffers from inaccurate results of edge profile. On the other hand, simulation-based method can produce more accurate trimming line by iterative strategy. In this study, new fast simulation-based method to find feasible trimming line is proposed. Finite element inverse method is used to analyze the flanging process because final shape after flanging can be explicitly defined and most of strain paths are simple in flanging. In utilizing finite element inverse method, the main obstacle is the initial guess generation for general mesh. Robust initial guess generation method is developed to handle genera] mesh with very different size and undercut. The new method develops final triangular mesh incrementally onto the drawing tool surface. Also in order to remedy mesh distortion during development, energy minimization technique is utilized. Trimming line is extracted from the outer boundary after finite element inverse method simulation. This method has many advantages since trimming line can be obtained in the early design stage. The developed method is verified by shrink/stretch flange forming and successfully applied to the complex industrial applications such as door outer flanging process.

A Study on Progressive Working of Electric Product by the using of Fuzzy Set Theory (퍼지 셋 이론을 이용한 전기제품의 프로그레시브 가공에 관한 연구)

  • This paper describes a research work of developing computer-aided design of a product with bending and piercing for progressive working. An approach to the system for progressive working is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, strip layout and die layout modules. The system is designed by considering several factors, such as bending sequences by fuzzy set theory, complexities of blank geometry, punch profiles, and the availability of a press equipment. Strip layout drawing generated in the strip layout module is presented in 3-D graphic farms, including bending sequences and piercing processes with punch profiles divided into for external area. The die layout module carries out die design for each process obtained from the results of the strip layout. Results obtained using the modules enable the manufacturer for progressive working of electric products to be more efficient in this field.

Experimental and FE Analyses of Hot Curvature-Forming for Aluminum Thick Plate Using Grid-Typed Hybrid Die (격자형 하이브리드 금형에 의한 열간 알루미늄후판 곡면성형공정해석 및 실험)

  • The hot curvature-forming of large aluminum thick plate using a grid-typed hybrid die is a process for the production of a spherical LNG tank. Many variables such as the initial die surface quality, grid size, grid thickness, size of blank plate and cooling line design, control the success of the process. In addition, the plate used in this process is generally larger than $10{\times}10m$ in size. Thus, it is very difficult to predict the surface characteristics of the plate during forming and to measure the different parameters due to the high cost of the experiments. In order to optimize the process design for the grid-type die, the development of an analytical method to predict the surface characteristics of the final product in hot curvature-forming is needed. This paper described the development of the method and procedures for FE simulations of the hot curvature-forming process, including hot forming, air flow, cooling, and thermal deformation analyses. An experiment for a small scale model of the process was conducted to check the validity of the numerical method. The results showed that the curvature of the plate in the analysis agrees well with that of the experiment within 0.037 and 0.016% tolerance margins for its side and corner, respectively.

Study on Visual Patterns about Spatial Dimensions - Centered on the Golden Ratio, Fibonacci Sequence, and Fractal Theory - (공간 차원에 관한 시각적 패턴 연구 - 황금비, 피보나치 수열, 프랙털 이론을 중심으로 -)

  • This study intended arousal of other viewpoints that deal with and understand spaces and shapes, by describing the concept of 'dimensions' into visual patterns. Above all, the core concept of spatial dimensions was defined as 'expandability'. Then, first, the 'golden ratio', 'Fibonacci sequence', and 'fractal theory' were defined as elements of each dimension by stage. Second, a 'unit cell' of one dimension as 'minimum unit particles' was set. Next, Fibonacci sequence was set as an extended concept into two dimensions. Expansion into three dimensions was applied to the concept of 'self-similarity repetition' of 'Fractal'. In 'fractal dimension', the concept of 'regularity of irregularity' was set as a core attribute. Plus, Platonic solids were applied as a background concept of the setting of the 'unit cell' from the viewpoint of 'minimum unit particles'. Third, while 'characteristic patterns' which are shown in the courses of 'expansion' of each dimension were embodied for the visual expression forms of dimensions, expansion forms of dimensions are based on the premise of volume, directional nature, and concept of axes. Expressed shapes of each dimension are shown into visually diverse patterns and unexpected formative aspects, along with the expression of relative blank spaces originated from dualism. On the basis of these results, the 'unit cell' that is set as a concept of theoretical factor can be defined as a minimum factor of a basic algorism caused by other purpose. In here, by applying diverse pattern types, the fact that meaning spaces, shapes, and dimensions can be extracted was suggested.

Springback Analysis of the Front Side Member with Advanced High Strength Steel (고강도 강판을 적용한 프런트 사이드 멤버의 스프링백 해석)

  • Springback is a common phenomenon in sheet metal forming, caused by the elastic recovery of the internal stresses after removal of the tooling. Recently, advanced high strength steels (AHSS) such as TRIP and DP are finding acceptance in the automotive industry because their superior strength to weight ratio can lead to improved fuel efficiency and assessed crashworthiness of vehicles. The major troubles of the automotive structural members stamped with high strength steel sheets are the tendency of the large amount of springback due to the high yield strength and the tensile strength. The amount of springback is mainly influenced by the type of the yield function and anisotropic model induced by rolling. The discrepancy of the deep drawn product comparing the data of from the product design induced by springback must be compensated at the tool design stage in order to guarantee its function and assembly with other parts. The methodology of compensation of the low shape accuracy induced by large amount of springback is developed by the expert engineer in the industry. Recently, the numerical analysis is introduced in order to predict the amount of springback and to improve the shape accuracy prior to tryout stage of press working. In this paper, the tendency of springback is evaluated with respect to the blank material. The stamping process is analyzed fur the front side member formed with AHSS sheets such as TRIP60 and DP60. The analysis procedure fully covers the binderwrap, stamping, trimming and springback process with the commercial elasto-plastic finite element code LS-DYNA3D.

Statistical Analysis of the Springback Scatter according to the Material Strength in the Sheet Metal Forming Process (판재성형공정에서의 소재 강도에 따른 스프링백 산포의 통계분석)

  • In this paper, the stochastic distribution of the springback amount is investigated for the stamping process of a U-channel shaped-product with ultra-high strength steel. Using the reliability-based design optimization technique (RBDO), stochastic distribution of process parameters is considered in the analysis including material properties and process variation. Quantification of the springback scatters is carried out with the statistical analysis method according to the material strength. It is found that the scattering amount of springback decreases while the amount of springback increases as the tensile strength of the blank material increases, which is investigated by analyzing the strain and stress distribution of the punch and die shoulder. It is noted that the proposed scheme is capable of predicting and responding to the unavoidable scattering of springback in the sheet metal forming process.

Process Design of Trimming to Improve the Sheared-Edge of the Vehicle Door Latch based on the FE Simulation and the Taguchi Method (유한요소해석 및 다구찌법을 이용한 자동차 도어 래치의 전단면 품질 향상을 위한 트리밍 공정 설계)

  • Automobile door latch is a fine design and assembly techniques are required in order to produce them in a small component assembly shape such as a spring, injection products, a small-sized motor. The door latch is fixed to not open the door of the car plays an important role it has a direct impact on the driver's safety. In this study, during trimming of the terminals of the connector main components of the car door latch, reduce rollover and conducted a research to find a suitable effective shear surface. Using the Taguchi method with orthogonal array of Finite Element Analysis and optimal Design of Experiments were set up parameters for the shear surface quality of the car door latch connector terminals. The design parameters used in the analysis is the clearance, the radius, and the blank holding force, the material of the connector terminal is a C2600. Trimming process optimum conditions suggested by the analysis has been verified by experiments, the shear surface shape and dimensions of a final product in good agreement with forming analysis results.Taguchi method from the above results in the optimization for the final rollover and effective shear surface improved for a vehicle door latch to the connector terminal can be seen that the applicable and useful for a variety of metal forming processes other than the trimming process is determined to be applicable.

Springback Minimization using Bottoming in Al Can Deep Drawing Process (알루미늄 캔 딥드로잉에서 Bottoming을 이용한 스프링백 최소화)

  • The technology of multistage deep drawing has been widely applied in the metal forming industry, in order to reduce both the manufacturing cost and time. A battery can used for mobile phone production is a well-known example of multistage deep drawing. It is very difficult to manufacture a battery can, however, because of its large thickness to height aspect ratio. Furthermore, the production of the final parts may result in assembly failure due to springback after multistage deep drawing. In industry, empirical methods such as over bending, corner setting and ironing have been used to reduce springback. In this study, a bottoming approach using the finite element method is proposed as a practical and scientific method of reducing springback. Bottoming induces compression stress in the deformed blank at the final stroke of the punch and, thus, has the effect of reducing springback. Different cases of the bottoming process are studied using the finite element program, DYNAFORM, to determine the optimal die design. The results of the springback simulation after bottoming were found to be in good agreement with the experimental results. In conclusion, the proposed bottoming method is expected to be widely used as a practical method of reducing springback in industry.
