  • Research in the machine tool industry has focused on ICT-based smart machines rather than hardware technologies related to machine tools. Real-time tool-status monitoring is representative of this type of technology and has become important for measuring sensors during cutting processes. In this paper, we studied several research areas and used a round bar to conduct fundamental research into the axial displacement of the main spindle of a tool when it was subjected to a machining load. We were able to use the gap sensor to detect the axial displacement indirectly by using grooves with various shapes on the round bar and sensing the gaps between the grooves. We then determined the optimal groove shape for monitoring the tool state.

  • Until recently, Stamping tool manufacturing depend on skilled designers and technicians, because it has many parameters. So, Try-out time not controlled. We now apply CAE, preliminary experiment, material database and automated stain measurement in stamping tool manufacturing for concurrent engineering that decreases product development circle time, saves cost, improves product reliability. Automated strain analysis and measurement environment gives very accurately informations to technicians of stamping tool manufacturing. They analysed the part in problem and appled to results in Try-out step.

  • To build a high precision machine tool and increase its productivity, structural analysis needs to be carried out for vibration and stiffness of the machine tools before any detailed design. Therefore, in this paper, static and dynamic analysis is carried out to evaluate 8-axis multi tasking machining beds for automotive power train shafts; then, selection of an appropriate device is made for application to bed design. The results of structural and modal analysis confirmed the structural characteristics of the 8-axis multi tasking machine for automotive power train shaft beds: and the second shape bed is the safest is considered secure.

  • Carbon fiber-reinforced plastics (CFRPs) are extremely strong and light fiber-reinforced plastics containing carbon fibers. CFRPs can be expensive to produce, but are commonly used wherever high strength-to-weight ratio and rigidity are required, such as in the aerospace, automotive, and ship superstructure industries. In CFRP drilling, the tool performance greatly varies depending on the tool shapes, cutting conditions, and diamond coating. This study developed a new type of tungsten carbide drill with multi-blade edges to evaluate the surface quality of CFRP materials according to the coating thickness of diamond-coated drills. Experiments on tool wear, surface roughness, and burr formation were conducted. The bore exit quality of a 12 mμ -coated drill was better than that of a 6 mμ -coated drill. The superior effects of the 12 mμ -coated drill and the good surface quality of CFRP were also demonstrated.

  • The primary element of machining automation is to maximize the utilization of machine tools, which determines the output and lead-time. In particular, 95% of raw materials for wing ribs are cut into chips and 0.6 ton of chips are generated every hour from each machine tool. In order to verify the chip recycling system that controls the chips from the machines in five-axis FMS line, a simulation of the virtual model is constructed using the QUEST simulation program. The optimum speed of the chip conveyor and its operating conditions that directly affect the efficiency of the FMS line are presented including the chip conveyor speed, the maximum capacity of the hopper, and the number of chip compressors.

Development of a Costing Model for Wooden Patterns of Casting Structures for Machine Tools

  • A study is carried out on investigation on pattern costs, identification of geometric parameters for the cost, and development of cost estimation models for casting patterns. Pattern costs for machine tool structures are collected and analyzed to identify the important geometric parameters that affect the costs. The parameters are used for the development of the costing models. It is found that the geometric parameters can be easily obtained from a CAD system and then the costing models estimate a pattern cost in a minimum time. The models are verified with the structures whose pattern cost was used for this study. It is expected that this costing models can evaluate the cost of casting structures of machine tools in search of a near-optimal design based on manufacturing cost and, for example, weight at the design stage.

Tough High Thermal-Conductivity Tool Steel for Hot Press Forming (핫 프레스 포밍을 위한 고열전도성 금형에 대한 연구)

  • Due to the need for advanced technologies in the automotive industry, the demand for lighter and safer vehicles has increased. Even though various nonferrous metals, like Aluminum, Magnesium and also Carbon Fiber Reinforced Plastic (CFRP), have been implemented in the automotive industry, a lot of technical research and development is still focused on ferrous metals. In particular, the market volume of High Strength Steel (HSS) parts and Ultra High Strength Steel (UHSS) by hot press forming parts has expanded significantly in all countries' automotive industries. A new tool steel, High Thermal-Conductivity Tool Steel (HTCS), for stamping punches and dies has been developed and introduced by Rovalma Company (Spain), and it is able to support better productivity and quality during hot press forming. The HTCS punches and dies could help to reduce cycle time due to their high thermal conductivity, one of the major factors in hot press forming operation. In this study, test dies were manufactured in order to verify the high thermal conductivity of HTCS material compared to SKD6. In addition, thermal deformation was inspected after the heating and cooling process of hot press forming. After heating and cooling, the test dies were measured by a 3D scanner and compared with the original geometry. The results showed that the thermal deformation and distortion were very small even though the cooling time was reduced by 2 seconds.

Hot Air Forming Analysis of Automotive Rear Sub Frame using Aluminum Tube (알루미늄 튜브를 이용한 자동차 리어 서브 프레임의 열간가스 성형해석)

  • Recently, the hydroforming of high strength aluminum tubes has many studies and applications in manufacturing industry, especially in automotive industry. But high strength aluminum tube has limited expansion capability at most 15% at normal temperature. New manufacturing process, called hot air forming, is introduced to apply aluminum tube to the automotive sub frame components which have complex shape and require high expansion ratio about 40%. The process is carried out at the elevated temperature above $500^{\circ}C$, so numerous material properties and process parameters related to high temperature should be investigated and determined to get a sound product. In this paper, the hot air forming process of automotive sub frame was investigated. The effect of the forming parameters such as the temperature of tool, axial feeding and gas pressure are analyzes by using explicit finite element method.

A Numerical Study of the Air Quality Inside Automobiles According to the HVAC System Operating Conditions (HVAC 작동특성에 따른 자동차 실내 공기질 평가에 관한 수치해석적 연구)

  • When using an automotive heating, ventilation, and air conditioning (HVAC) system, we can obtain fresh outside air while maintaining the interior vehicle temperature. In this study, a correction equation considering experimental data for automotive indoor air leakage is defined to simulate the ratio of fresh air to recirculated air in the automobile cabin. With this correction equation, numerical results are compared with experimental data and validated. The $CO_2$ concentration in the automotive cabin is evaluated by considering various boarding conditions and mass flow rates of the HVAC system. The $CO_2$ concentration model derived in this study is expected to be used to control the effective air conditioning and become a basic research tool for automotive air quality control system development.

  • This paper describes a dedicated three-dimensional CAD system for design of drawing dies for automotive body panels. Since solid die models are useful not only for simulations for design verification, but also for NC tool path generation to machine dies and their Styrofoam patterns, 3-D CAD systems have been introduced in the tooling shop of automotive manufacturers. However, the work to build solid models requires a lot of time and effort if the designer uses only the general modeling capabilities of commercial 3-D CAD systems. To solve this problem, we customized a 3-D CAD system for the drawing die design. The system provides not only 3-D design capabilities, but also standard part libraries to enhance design productivity. By introducing this system, the drawing dies can be designed more rapidly in the 3-D space, and their solid data can be directly transferred to CAM tools for NC tool path generation and simulation tools for virtual manufacturing
