탕구형상이 박육 전자기부품의 유동거동에 미치는 영향

  • 다이캐스팅과 같이 가압 사출방식을 이용한 제품 성형 공정에서 관심의 대상이 되어왔던 연구 주제 중 하나는 어떻게 하면 금형 내에 충진되는 용탕의 유동을 층류성으로 제어할 수 있을까 하는 문제이다. 그러나 다이캐스팅 공정에서 일반적인 용탕의 사출속도로는 그 유동 특성을 제어하기가 거의 불가능하다. 이러한 사출속도의 설정 및 게이트의 형상설계를 하는데 있어서 대부분 경험적인 자료를 이용하고 있어 공정의 효율성을 극대화하고 있지 못한 실정이다. 본 연구에서는 용융 마그네슘합금이 금형내에 충진 될 때 유체의 유입속도 및 탕구형상이 유동에 미치는 영향을 전산유체역학을 이용하여 충진 및 응고해석을 하였고, 예견되는 제품의 결함 및 결함제어 가능성을 진단함으로써 개선방안을 제안하고 최종적으로 금형설계 제작에 반영하여 실제 주조된 제품을 해석결과와 비교하였다. 또한, 본 연구에서 주조된 전자기부품의 미세조직을 관찰하고, 인장강도 및 파괴 특성을 관찰 하였다. 실험결과 빠른 응고속도에 따른 조직의 미세화 효과로 항복강도, 인장강도 그리고 경도 특성이 우수하게 관찰되었다.

  • 주조방안이란 주형(금형)에 공동부를 어떻게 설계하고 공동부의 어떤 위치에 어떻게 탕도, 탕구 등을 설계할 것인지, 또 over-flow 및 air-vent는 어떻게 설계하여 가스뽑기 및 용탕을 공동부에 원활히 충진시켜 완전한 제품을 얻을 수 있을까에 대한 제반적인 주조방법의 계획이다. 즉, 용탕을 공동부에 충진시키는 시스템이며, 주조상에 발생하는 제문제 및 주조제품의 품질에 가장 큰 영향을 미치는 요소 중의 하나이다. 따라서 만약 주조방안 시스템이 부적절하여 불량률이 높은 경우에는 대폭적인 금형수정이나 경우에 따라서는 불가피하게 금형을 신작해야 하는 큰 문제도 야기될 수 있다. 또한 기본적인 품질문제로 탕회, 탕경, 크랙 등의 외관불량과 기동 등의 내부결함, 내압불량등도 유발될 수 있다. 그러나 이러한 불량대책으로 쉽게 주조방안을 수정하는 것은 주조 시스템 자체가 변해버리기 때문에 피해야 하며 다른 대책을 선행하여 해결할 수 없었을 때 최종적으로 신중히 검토 후 주조방안을 수정하는 것이 바람직하다. 따라서, 본고에서는 Al합금 다이캐스트 주조기술에 있어 주조품질을 결정하는 중요한 요소인 주조방안의 효과적인 설계를 위한 주조기 선정, 금형분할면 선정, 탕구계의 설계와 탕구선정, over-flow 및 air-vent설계, 수축여유 및 금형냉각방안 선정기술에 대한 기본적 방안을 제시하고 실제 주조방안의 대표적인 사례를 소개하고자 한다.

컴퓨터를 이용한 회주철의 탕구방안 설계에 관한 연구 (A study on the computed aided gating design in gray cast iron)

  • The gating design of gray cast iron was programmed in a Personal computer. By this program, casting test was done. The results obtained are as follows. 1. Gating design that can calculate the velocity of metal flow and size in each gate section by knowing the loss coefficient caused by friction loss and bend loss was programmed. 2. In the test casting, the gating ratio was changed into 1.1:1.3:1, 1:2:2, 1:4:4. And sound casting, free of sand washing defect, was obtained at the velocity of 35.5cm/sec in ingate.

반용융 다이캐스팅 공정의 주조 방안 설계에 관한 연구 (A Study on the Design of Gating System for Semi-Solid Diecasting Process)

  • Semi-Solid Diecasters usually carry out the Semi-Solid diecasting experiments before producing new casts. At the Semi-Solid diecasting stages, the runner-gate part has been always repeatedly corrected, which leads to a tedious processing time and increased processing cost. A large amount of experience is essential in manual assessment and if the design is defective, much time and a great deal of efforts will be wasted in the modification of the die. In this study, design system has been developed based on design database. In addition, gate experiment for gating system design has been carried out to append the database. It is possible for engineers to make efficient gating system design of Semi-Solid diecasting and it will result in the reduction of expenses and time to be required. The detailed contents of the research are described in the followings.

  • Die Casting is one of the forming methods to manufacture large number of products with short period time and clean surface by high forming pressure and temperature of cast alloy. Die design is composed of selection of cast alloy, design of die casting product, runner and gate design etc. In reality, however, die design of die casting has been performed by trial and error method, which cause economic and time loss. This paper describes a research work of developing computer-aided design of die casting product and die design. Approach to the CAD system has been written in AutoLISP on the AutoCAD with personal computer. In this study, die design system for gate of die casting process has been developed to present algorithm for automation of die design, especially runner-gate system. As forming process and die design system using 3-D geometry handling are integrated with technology of process planning, die design is possible to set. In addition, specific rules and equations for the runner-gate system have been presented to avoid too many trails and errors with expensive equipment. It is possible for engineers to make automatic and efficient die design of die casting and it will result in reduction of expense and time to be required. An example is applied to cap-shaped casting using proposed algorithm.

  • Die design of die casting is composed of selection of cast alloy, design of die casting product, runner design and gate design, etc. In reality, however, die design of die casting has been performed by trial and error method, which cause economic and financial loss. Nowadays, several FEM(finite element method) and FDM(finite difference method) codes have been developed to analyze process of die casting, but this is just confined to an offer of limited information for die design of die casting. In this study, die design system for gate of die casting process has been developed to present algorithm for automation of die design, especially runner-gate system. In addition, specific rules for runner-gate system have been presented to avoid too many trials and errors with expensive equipment. It is possible for engineers to make automatic and efficient die design of die casting and it will result in reduction of expense and time to be required.

실험계획법에 의한 승강기용 구동부 주조품의 다이캐스팅 탕구방안 최적화 (Optimal Gating System Design of Escalator Step Die Casting Part by Using Taguchi Method)

  • In this study, a design of experiment, Taguchi method, was applied to optimize gating system design of escalator step die casting parts. Six shape factors which affect filling sequence of melt are adopted and divided into two levels respectively. Initial feeding differences of melt which were calculated by using S/N(signal-to-noise) ratio in each condition were demonstrated with the simulation of Flow-3D software program. Variations of S/N ratio according to shape factors were obtained and the optimal condition of gating system could also be obtained. It could be found that width of gate, contact angle of gate, thickness of runner are more effective factors on the filling sequence of melt than the others in this case of escalator step die casting parts. It showed that the economical gating system and sound filling sequence of melt were obtained by using Taguchi method.

  • Vacuum molding process(V-process) has several benefits such as a lower total production cost and a high quality casting comparing to the conventional sand molding. Influence of the gating design on the molten metal flow was investigated in this study. General criteria for the gating design of the castings and commercial codes for the flow and solidification analysis were used to attain the optimized gating design in V-process. Though mold cavity was filled smoothly under the low initial velocity of molten metal, molten metal dashed against the upper part of the mold before the completion of the mold filling with higher initial molten metal velocity and fell soon. This phenomenon may affect collapsing the mold shape, however it is thought that the possibility of burning out of the vinyl by the molten metal is not so high because vinyl is coated with refractory material.
