  • In rigid-plastic finite element method, there is a heavy computation time and convergence problem. In this study, static-explicit rigid-plastic finite element method will be introduced. This method is the way that restrict the convergence interval. It is expected that various results from the numerical analysis will give very useful information for the design of tools in sheet metal forming process.

  • A membrane element is regarded as more preferable rather than other elements in the sense of its computing efficiency and the merit with respect to contact treatment. However, it cannot consider the bending effect during the deformation. Moreover, due to the characteristics of rolling process, sheet metal has anisotropy with respect to the direction in the plane. To take the bending effect into account, a modified membrane element was introduced and improved to consider planar anisotropic characteristics with the aid of Hill's quadratic criterion.

  • In rigid-plastic finite element method, there is a heavy computation time and convergence problem. In this study, revised rigid-plastic finite element method Will be introduced. This method is the way that restrict the convergence interval. In result, convergence problem and computation time due to large non-linearity in the existing numerical analysis method were no longer a critical problem. It is expected that various results from the numerical analysis will give very useful information for the design of tools in sheet metal forming process.

  • This paper investigates the effect of material properties on the formability of sheet metals based on the Marciniak-Kuczynski model (M-K model). The hardening behavior of the material is modeled as the Hollomon model with the strain rate effect. The yield surfaces are constructed with Hosford79 yield function. The material properties considered in this study include the R-value, the strain hardening exponent, the strain rate hardening exponent, and the crystal structure of the material. The effect of the crystal structure on formability is roughly expressed as the change of the yield surface by varying the value of the exponent in Hosford79 yield function. Results show that the R-value affects neither the magnitude nor the shape of right hand side of forming limit diagrams (FLDs). Higher strain hardening exponent and higher strain rate hardening exponent improve the formability of sheet metals because they stabilize the forming processes.

Blank Design in Sheet Metal forming Process Using the Rollback Method (롤백방법을 이용한 박판금속성형공정에서의 블랭크 설계)

  • A new blank design method is proposed to predict the optimum initial blank shape in the sheet metal forming process. The rollback method for blank shape design takes the difference between the deformed blank contour and the target contour shape into account. the minimization object function R is proposed. Based on the method, a computer program composed of blank design module, FE-analysis module and mesh generation module is developed. The rollback method is applied to square cup, reentrant cross section, L-shaped cup drawing process with the flange of uniform size around its periphery to confirm its validity. The optimum initial blank shape is obtained from an arbitrary blank shape after several modifications. Good agreements are recognized between the numerical results and the published experimental results for initial blank shape and thickness strain distribution. It is concluded that the rollback method is an effective and convenient method for an optimum blank shape design.

  • The Jonhnson-Cook constitutive relation has been used in dynamic plasticities. The constants of the Jonhson-Cook relation of sheet metals for an autobody is not known yet. In this paper, the material properties of SPCEN, SPCC and SPRC in the high strain rate states have been acquired. A new tension split Hopkinson bar was used in high speed tensile tests of sheet metals. The experimental results acquired from the apparatus are used to determine the constants of Johnson-Cook constitutive relation of sheet metals. This results can be used to analysis of crashworthness.

  • When the metal sheet is subjected to the housing surface for fitting and insulating from harsh surroundings like fluid ingression or hot steam, both strength and formability have to be equally considered. In this regard, the main aim of this study is to design an apparatus of cost-effectively producing flexible fluted band with increasing the formability of embossed stainless steel sheet, which is utilized as a thermal insulation metal for housing ship engine exhauster. Designed to fabricate a maximum sheet width of 700 mm, this new apparatus consists of upper roll made of hard urethane and the female-etched lower roll made of SKD11, have a producing capacity up to 1-meter homogeneously embossed sheet for just 60 seconds. This machine is devised for the maximum operating efficiency from original sheet handling to machine setting. The embossing properties are characterized by 3-D profiling. After embossing plain metal sheet, both yield strength and elongation properties are improved simultaneously, indicating the effectiveness of the newly designed apparatus.

  • An analysis system for sheet metal forming has been developed to improve the design and tryout process by predicting the deformation behaviour more precisely. This analysis system consists of forming analysis, springback analysis and post processor modules. The more accurate prediction of stress history can be achived due to the improved contact algorithm. Successive simulation of several processes can be carried out conveniently without interrupt by the improved data management of the developed system. The error of data transfer between forming analysis and springback analysis is minimized using the proper shell element. Several benchmark test results and practical results are presented to show the effectiveness and reliability of this program.

  • This study describes the feasibility of producing high-strength Al alloy sheet with a high solute content using a combined technique of twin-roll strip casting and asymmetric rolling. The Al sheet produced in this study exhibited excellent formability ($\overline{r}$ =1.0, $\Delta$r=0.16) and mechanical properties ($\sigma_{TS}$~305 MPa, $\epsilon$~33%), that, cannot be feasibly obtained via the conventional technique based on ingot casting and rolling. The structural origin of the observed properties, especially enhanced formability, was clarified by examining the evolution of textures associated with strip casting and subsequent thermo-mechanical treatments. Our evaluation of the mechanical properties and formability leads us to conclude that the combination of strip casting and asymmetric rolling is a feasible process for enhancing the formability of Al alloy sheets to the level beyond what the conventional techniques can reach.

Identification of Forming Limits of Sheet Metals for Automobile Parts by Asymmetric Deep-drawing Experiments (비대칭 시편의 딥드로잉 실험에 의한 박판금속의 성형한계도)

  • Identification of forming limits of sheet metals is an important task to be done before the sheet metal forming processes. The information of the forming limit is indispensable for design of deformed shapes and related forming processes. This procedure becomes more important than ever as the auto-body becomes complicated and the number of auto-body parts is reduced for lower production cost. To identify the forming limit of sheet metals stretching with a hemispherical punch has gained popularity because of the convenient experimental procedure. The stretching experiment however has localized deformation or the shear band is originated from the non-unifrom deformation in the critical circum-stance instead of the absolute criterion. More accurate information of the forming limit therefore could be obtained by a more appropriate experiment to the real process. In this papaer an experiment program is devised to practivally identify the forming limits of sheet metals for auto-body parts. The experiment program contains not only stretching but deep-drawing Both forming experiments use the same hemispherical punch while they use different specimens. Deep-drawing experiments use speci-mens cut out in circular arc on both sides of circular blank to make it torn during the deep-drawing They also use speciments cut out straight in one side of a circular blank to make it deformed unevenly which causes local deformation during the deep-drawing. The experimental result demonstrates that the forming limit diagrams in the two cases show difference in their effective magnitude. The forming limit curve from deep-drawing is located lower than that from stretching. It is noted from the result that the deep-drawing process causes acceleration of localized deformation in comparison with the stretching process. From the experimental result the maximum value of forming limit could be pre-dicted for safe design.
