  • This paper presents precision machining of sculptured surfaces with a flat end cutter as follows; tool path generation using partition machining method and elimination interference. These days many researchers are getting interested in flat end cutter having a good cutting performance as machine tool for machining sculptured surfaces. It can get low curvature surfaces and have a much better material removal rates and longer tool life. Partition machining method is the first submitted in this paper. It is a new method of tool path generation, which means the way to map surfaces under the normal vector and then to cut them partially.

  • This paper provides an experimental analysis on the breakage of the coated tool using the face-milling cutter of the machining center due to changes in the cutting speed and the feed rate. The experimental studies were conducted using STS 304 materials and the damage to the tool was analyzed according to the change in machining time. The experiments confirmed that the cutting speed and feed rate affected the tool damage and the mechanical impact and thermal shock were determined to severely damage the tool. From the production engineering point of view, it has been experimentally investigated that the increased feed rate significantly influences the material removal rate more than the increased cutting speed.

  • The quality of tool material is very important factor in machining evaluation. The characteristics of tungsten carbide, such as grain size and hardness, and density are depending on the variation of Co composition and WC size. In this study, the non-coated end mill which is made of ultra-fine tungsten carbide is investigated by measuring tool wear and tool lift test. The machining test is conducted with high hardened workpiece under high-speed cutting condition.

Technical Issues in Pattern Machining (패턴 가공에서의 기술적인 고려사항)

  • In stamping-die manufacturing, the first step is to build die patterns for lost wax casting process. A recent industry trend is to manufacture the die pattern using 3-axis NC machining. This study identifies technical considerations of the pattern machining caused by the characteristics of Styrofoam material, and proposes technical methods related to establishing a process plan and generating tool paths for optimizing the pattern machining. In this paper, the process plan includes the fellowing three items: 1) deter-mining a global machining sequence-a sequence of profile, top, bottom machining and two set-ups, 2) extracting machining features from a pattern model and merging them, and 3) determining a machining sequence of machining features. To each machining feature, this study determines the machining start point, generates the approach tool path, and proposes a tool path linking method fur reducing the distance of the cutter rapid motion. Finally, a smooth tool path generation and an automatic feedrate adjustment (AFA) method are introduced far raising the machining efficiency.

  • In this study, machinability of some aluminum-magnesium alloy are experimentally investigated using polycrystalline diamond tool with turning, and evaluated some independent cutting variables affected micrometal cutting characteristics as cutting force, specific cutting resistance, shear angles. To know the effect of cutting parameters of single point diamond machining, experiments were performed to measure cutting forces for high speed turning of aluminum alloy 6061-T6, SM45C and FC20 with poly- crystalline diamond and coated cemented carbide tool. Independent cutting variables were changed to a variety of cutting speed, feed rate, rake angles, material properties of workpiece and tool. Futhermore. Some useful informations are obtained in this study can guide micro metal cutting of aluminum alloy with diamond tool.

  • Material selection is one of the important activities in design and manufacturing. A selected material at the conceptual design stage affects material properties of the designed part as well as manufacturability and cost of the final product. Unfortunately there are not many accessible material databases that can be used for design. In this research, a web-based material database was constructed. In order to assist designers to compare different materials, two-dimensional and three-dimensional graphs were provided. Using these graphical tools, multi-dimensional comparison was available in more intuitive manner. To provide environmental safety of materials, the database included National Fire Protection Association publication Standard No.704. The web-based tool is available at http://fab.snu.ac.kr/matdb.

Effect of Composition on Cutting Characteristics and Reliability Analysis of Ti(C,N) Cermet Tool (Ti(C,N)계 서메트 공구의 조성변화에 따른 절삭성능 및 신뢰도 분석)

  • When WC and group IV elements are added to Ti(C,N)-Ni cermet, microstructures of the cermet is changed. The change effects directly on the property of the material. In this study, the amount of WC and group IV elements of Ti(C,N) cermet tool was investigated. The composition of WC was changed from 5 to 20wt% to determine the effect of WC on the cutting performance of cermet tool. The more WC was added, the longer the tool life of the cermet tool was. The cermet with lwt% ZrC and l4wt% WC showed the best cutting performance among the investigated cermet tools. The cutting performance of cermet cutting tools suggests the possibility in interrupted cutting for reliability test experimentation was performed repeatedly with $Ti(C_{0.7},N_{0.3})- l4WC-1ZrC-20Ni$ cermet tool machining SCM440. The flank wear of cermet cutting tool at given time condition is suitable for Normal distribution and Log normal distribution by Chi squared test.

  • An effective die-polishing robot system is developed. ATC (Automatic Tool Change), tool posture angle control, and robot program for polishing application are developed and integrated into a robotic system that consists of a robot, pneumatic grinding tool, and grinding abrasives (papers and special films). ATC is specifically designed to exchange whole grinding tool set for complete unmanned operation. A tool posture angle control system is developed for the tools to maintain a specified skew angle rather than right angle on the surface for best finishing results. A PC and the robot controller control ATC and tool posture angle. Also, there have been more considerations on enhancing the performance of the system. Elastic material is inserted between the grinding pad and the holder for better grinding contact. Robot path data are generated automatically from the NC data of previous machining process.

An Optimized Direction Parallel Tool Path Generation for Rough Machining (황삭 가공을 위한 최적 직선 평행 공구경로 생성)

  • The majority of mechanical parts are manufactured by milling machines. Hence, geometrically efficient algorithms for tool path generation and physical considerations for better machining productivity with guarantee of machining safety are the most important issues in milling tasks. In this paper, an optimized path generation algorithm for direction parallel milling which is commonly used in the roughing stage is presented. First of all, a geometrically efficient tool path generation algorithm using an intersection points-graph is introduced. Although the direction parallel tool path obtained from geometric information have been successful to make desirable shape, it seldom consider physical process concerns like cutting forces and chatters. In order to cope with these problems, an optimized tool path, which maintains constant MRR in order to achieve constant cutting forces and to avoid chatter vibrations at all time, is introduced and the result is verified. Additional tool path segments are appended to the basic tool path by using a pixel based simulation technique. The algorithm has been implemented for two dimensional contiguous end milling operations, and cutting tests are conducted by measuring spindle current, which reflects machining situations, to verify the significance of the proposed method.

Study on drilling of CFRP/Ti6Al4V stack with modified twist drills using acoustic emission technique

  • Carbon Fiber Reinforced Plastic (CFRP) and Titanium Alloy (Ti6Al4V) stack, extensively used in aerospace structural components are assembled by fasteners and the holes are made using drilling process. Drilling of stack in one shot is a complicated process due to dissimilarity in the material properties. It is vital to have optimal machining condition and tool geometry for better hole quality and tool life. In this study the tool wear and hole quality were analysed by experimental analysis using three modified twist drills and online tool condition monitoring using Acoustics Emission (AE) sensor. Helix angle and point angle influence tool performance and cutting force. It was found that a tool geometry (TG1) with high helix angle of $35^{\circ}$ with low point angle $130^{\circ}$ results in reduction in thrust force of 150-500 N range but the TG2 also perform almost similar to TG1, but when compared with the AErms voltage generated during drilling it was found that progressive rise in voltage in TG1 is less with respect to TG2 which can be attributed to tool life. In process wear monitoring was done using crest factor as monitoring index. AErms voltage were measured and correlated with the performance of the drills.
