Design of Gate System in Injection Molding of a Dashboard by CAMPmold

  • Injection molding is widely used in producing various plastic parts due to its high productivity and the demand for high precision injection molded products is ever increasing. To achieve successful product quality and precision, the design of gating and runner systems in the injection mold is very important since it directly influences melt flow into the cavity. Some defects such as weld lines and overpacking can be effectively controlled with proper selection of gate locations. In the present study, the design of gate locations in injection molding of a dashboard for automobiles was carried out with CAMPmold, a PC-based simulation system for injection molding. A dummy runner was developed to simulate a runner system in order to increase the efficiency of the analysis. The numbers and locations of gates were varied in the present investigation as that an acceptable design was obtained in terms of reduced maximum pressure and clamping force.

Physics-based Surrogate Optimization of Francis Turbine Runner Blades, Using Mesh Adaptive Direct Search and Evolutionary Algorithms

  • A robust multi-fidelity optimization methodology has been developed, focusing on efficiently handling industrial runner design of hydraulic Francis turbines. The computational task is split between low- and high-fidelity phases in order to properly balance the CFD cost and required accuracy in different design stages. In the low-fidelity phase, a physics-based surrogate optimization loop manages a large number of iterative optimization evaluations. Two derivative-free optimization methods use an inviscid flow solver as a physics-based surrogate to obtain the main characteristics of a good design in a relatively fast iterative process. The case study of a runner design for a low-head Francis turbine indicates advantages of integrating two derivative-free optimization algorithms with different local- and global search capabilities.

  • Die Casting is one of the forming methods to manufacture large number of products with short period time and clean surface by high forming pressure and temperature of cast alloy. Die design is composed of selection of cast alloy, design of die casting product, runner and gate design etc. In reality, however, die design of die casting has been performed by trial and error method, which cause economic and time loss. This paper describes a research work of developing computer-aided design of die casting product and die design. Approach to the CAD system has been written in AutoLISP on the AutoCAD with personal computer. In this study, die design system for gate of die casting process has been developed to present algorithm for automation of die design, especially runner-gate system. As forming process and die design system using 3-D geometry handling are integrated with technology of process planning, die design is possible to set. In addition, specific rules and equations for the runner-gate system have been presented to avoid too many trails and errors with expensive equipment. It is possible for engineers to make automatic and efficient die design of die casting and it will result in reduction of expense and time to be required. An example is applied to cap-shaped casting using proposed algorithm.

  • Flow imbalance among the cavities was often observed in multi-cavity mold. The flow imbalance affects on the dimensions and physical properties of molded articles. First of all, the origin of flow imbalance is geometrical imbalance of delivery system. However, even the geometry of delivery system is balanced the cavity imbalance is being developed. This comes from the temperature distribution in the cross-section of runner, which is affected by the operational conditions. In this study, experimental study of flow imbalance has been conducted for various injection speeds. This study also suggests new runner design to eliminate flow imbalance in multi-cavity injection mold. Simulation and experimental results showed suggested new designed runner could eliminate or reduce flow imbalance in multi-cavity injection mold.

  • Die design of die casting is composed of selection of cast alloy, design of die casting product, runner design and gate design, etc. In reality, however, die design of die casting has been performed by trial and error method, which cause economic and financial loss. Nowadays, several FEM(finite element method) and FDM(finite difference method) codes have been developed to analyze process of die casting, but this is just confined to an offer of limited information for die design of die casting. In this study, die design system for gate of die casting process has been developed to present algorithm for automation of die design, especially runner-gate system. In addition, specific rules for runner-gate system have been presented to avoid too many trials and errors with expensive equipment. It is possible for engineers to make automatic and efficient die design of die casting and it will result in reduction of expense and time to be required.

  • Francis hydro turbines have been most widely used throughout the world because of their wide range of head and flow rate applications. In most applications, they are used for high heads and flow rates. Currently, Korea is developing technology for Francis hydro turbine design and manufacture. In order to understand the internal details of Francis hydro turbines further, a new Francis turbine model runner is designed and model internal flow characteristics are investigated. The specific speed of the Francis hydro turbine model runner is $Ns=200m-kW-min^{-1}$. The runner blade is designed successfully according to the port area and one-dimensional loss analysis. The best efficiency point of the Francis hydro turbine model achieves 90% at the design condition. CFD analysis yields a hill chart of the Francis hydro turbine model for use in predicting performance.

In the present study, the design of gate locations in injection molding of a dashboard fur automobiles was carried out with CAMP mold, a PC-based simulation system for injection molding. A dummy runner system was developed to simulate a runner system in order to increase the efficiency of the analysis procedure. The numbers and locations of gates were iteratively determined in the present investigation. In this procedure, an acceptable design was obtained in terms of reducing the maximum pressure and clamping force.

  • Almost all injection molds have multi-cavity runner system for mass production, which are designed with geometrically balanced runner system in order to accomplish filling balance between cavity to cavity during processing. However, even though geometrically balanced runner is used, filling imbalance have been observed. Filling imbalance could be decreased by modifying processing conditions such as injections rate, mold temperature, injection pressure, melt temperature that are related to shear, viscosity. In this study, a series of experiment was conducted to investigate filling imbalance variation when modifying runner layout and ploymer and to determine which processing condition influences as the primary cause of filling imbalance in geometrically balanced runner system. The filling imbalance was desreased up to result range of $3{\leq}DFI{\leq}8(%)$ by using a new runner system for balanced filling.

  • Small injection molded articles are generally molded by multi-cavity injection molding. The most important thing in multi-cavity molding is flow imbalance among the cavities because it affects the physical property and the quality of products. The cavity filling balance can be achieved by flow balance in the runner through the thermal balance. In this study, novel screw type runner or helical type runner has been developed for the flow balance in the runner and performed experiment and computer simulation. Flow balance has been observed using various screw type runners for several resins such as amorphous and crystalline polymers including low and high viscosities grades. Flow balance experiments have been performed for various injection speeds since the flow balance can be affected by injection speed among the injection conditions. Experimental results have been compared with computational results and they showed good agreement. The cavity filling balance can be achieved by the screw runner where the temperature distribution is uniform through the circulation flow along the screw channel in the screw runner. It has been verified that the novel screw runner is very effective device in flow balance in the multi-cavity injection molding. cavity filling imbalance, multi-cavity injection molding, runner design, screw runner, thermal balance.

A Study on Mixing Characteristics of Two-component Polyurethane for In-mold Coating (인몰드 코팅을 위한 이액형 폴리우레탄의 혼합특성에 관한 해석적 연구)

  • In-mold coating is a reactive fluid designed to improve the surface quality of injection molded thermoplastic substrate in functional and cosmetic properties. In this study, a mixing head for in-mold coating was designed, and mixing characteristics of two-component polyurethane flowing through runner were investigated based on flow simulations. In order to achieve uniform mixing of two components injected through straight mixing head, an impingement aftermixer was used in runner design. Semi-circular cross-section was better than circular one for runners for uniform mixing. With increasing runner length and flow rate, mixing became more uniform. In addition, the degree of mixing was more improved with decreasing viscosity of isocyanate.
