Roll-to-Roll Manufacturing of Displays;Can it Become a Reality?

  • A basic assessment is presented of the technical, economic and strategic challenges expected for manufacturing displays in a roll-to-roll format. Two general pathways are considered; one that results in dramatic cost reductions but results in sacrificing product performance, and another which is an extension of the conventional FPD cost-reduction from increased substrate size. While Roll-to-Roll fabrication is fundamentally possible, feasibility experiments will be required to address the most significant technical challenge: achieving and managing acceptable yield. In all respects, the efforts to achieve RTR manufacturing will be assisted by overlapping interests in other application areas such as flex circuit, photovoltaics and large area lighting.

Design of shearing process to reduce die roll in the curved shape part of fine blanking process (파인블랭킹 공정에서의 곡률부 다이롤 감소를 위한 전단 공정 설계)

  • In the fine blanking process, which is a press operation known for producing parts with narrow clearances and high precision through the application of high pressure, die roll often occurs during the shearing process when the punch penetrates the material. This die roll phenomenon can significantly reduce the functional surface of the parts, leading to decreased product performance, strength, and fatigue life. In this research, we conducted an in-depth analysis of the factors influencing die roll in the curvature area of the fine blanking process and identified its root causes. Subsequently, we designed and experimentally verified a die roll reduction process specifically tailored for the door latch manufacturing process. Our findings indicate that die roll tends to increase as the curvature radius decreases, primarily due to the heightened bending moment resulting from reduced shape width-length. Additionally, die roll is triggered by the absorption of initial punch energy by scrap material during the early shearing phase, resulting in lower speed compared to the product area. To mitigate the occurrence of die roll, we strategically selected the Shaving process and carefully determined the shaving direction and clearance area length. Our experiments demonstrated a promising trend of up to 75% reduction in die roll when applying the Shaving process in the opposite direction of pre-cutting, with the minimum die roll observed at a clearance area length of 0.2 mm. Furthermore, we successfully implemented this approach in the production of door latch products, confirming a significant reduction in die roll. This research contributes valuable insights and practical solutions for addressing die roll issues in fine blanking processes.

  • Currently, new and renewable energy come into the spotlight, such as solar energy, wind power, fuel cell, hybrid car etc., due to the energy resource is being depleted. Especially, in order to solve like this problem, the study of solar cell manufacturing systems are being extensively researched such as vacuum process. But the major fault of the vacuum process are its expensive production price. On the order hand, Roll-to-roll printing system, the new technology of solar cell manufacturing, has low production price compare with the vacuum process. Also roll-to-roll printing system can decrease the 95% of waste water and 99.9% of harmful gasses than the vacuum process. So we addressed the roll to roll printing system for the flexible solar cell by using printing technology. This roll-to-roll printing system is comprised of various modules, such as web handling module, fine pattern printing module, dry/curing module, uniform coating module and laminating module etc.

  • Roll-to-roll forming process is one of important metal processing technology because the process is simple and economical. These days, with these merits, roll-to-roll forming process is tried to be employed in manufacturing the circuit board, barrier ribs and solar cell plate. However, it is difficult to apply to the forming of micro scale or sub-micro scale pattern. In this study, the roll forming processing for the micro scale is designed and analyzed. The forming of micro pattern for small electric device such as LCD panel by incremental roll forming process is analyzed. Firstly, the optimum analysis conditions are found by several analyses. And then, formability is analyzed for various protrusion shapes at various forming temperatures. The formability is evaluated in terms of filling ratio and damage value. The filling ratio is defined from the tool geometry and critical damage is determined from the analysis of uniaxial tensile test. Finally, optimum forming conditions that guarantee the successful forming are found.

Effect of Substrate Preheating on the Characteristics of Flexible and Transparent ITO Electrodes Grown by Roll-to-Roll Sputtering for Touch Panel Applications (기판 열처리가 롤투롤 스퍼터를 이용하여 성장시킨 터치 패널용 유연 ITO 투명 전극의 특성에 미치는 효과 연구)

  • We report on the effect of PET substrate preheating on the characteristics of the flexible and transparent indium tin oxide (ITO) electrode grown by a specially designed roll-to-roll sputtering system for touch panel applications. It was found that electrical and optical properties of the roll-to-roll sputter grown ITO film were critically dependent on the preheating of the PET substrate. In addition, the roll-to-roll sputter-grown ITO film after post annealing test at $140^{\circ}C$ for 90 min showed stable electrical and optical properties. The low sheet resistance and high optical transmittance of the ITO film grown on the preheated PET substrate demonstrate that the preheating process before ITO sputtering is one of the effective way to improve the characteristics of ITO/PET film. Furthermore, the superior flexibility of the ITO electrode grown on the preheated PET substrate indicates that the preheating treatment is a promising technique to obtain robust ITO/PET sample for touch panel applications.

Comparison of Effects Between Modified Vertical Roll Sling and Bobath Roll Sling in Hemiplegic Shoulder Subluxation

  • The purpose of this study was to compare the effectiveness of modified vertical roll sling and conventional Bobath roll sling in reducing hemiplegic shoulder subluxation. Radiography of $40^{\circ}$ anterior oblique radiographic view' were taken, before and immediately after wearing each sling in 13 hemiplegic patients. The vertical distance. horizontal distance. and joint distance were measured. Analysis of radiographically measured distances showed that both modified vertical roll sling and Bobath roll sling decreased vertical, horizontal. and joint distances. Reduction in vertical and joint distances were significantly greater in modified vertical roll sling compared to Bobath roll sling. while horizontal distance showed no significant difference between the two slings. Therefore it can be concluded that modified vertical roll sling is an effective orthosis in reducing hemiplegic shoulder subluxation.

  • The dynamics of the winder roller of a roll-to-roll printing system for printed electronics is a time-varying system because of the variation of the winder roller radius owing to rewinding or unwinding of the web. Therefore, an adaptive control method considering the time-variant characteristics is required for precise tension control. In this study, the variable PID gain method is applied to the actual roll-to-roll system and verified by experiments for unwinder tension control. The required value of the winder roller radius for the application of the variable PID gain is estimated from the measurement of the winder tension and winder motor torque. The simulation results as well as experimental results show that the fixed PID gain control cannot stabilize the tension of the winder roller with varying winder roller radius. On the other hand, the variable PID gain method can control the tension of the winder roller regardless of the winder roller radius.

  • The objective of this study is to adjust the roll gap fur the dimension accuracy of bar in hot bar rolling process considering roll wear. In this study hot bar rolling processes fur round and oval passes have been investigated. In order to predict the roll wear, the wear model is reformulated as an incremental from and then wear depth of roll is calculated at each deformation step on contact area using the results of finite element analysis, such as relative sliding velocity and normal pressure at contact area. Archard's wear model was applied to predict the roll wear. To know the effects of thermal softening of DCI (Ductile Cast Iron) roll material according to operating conditions, high temperature micro hardness test is executed and a new wear model has been proposed by considering the thermal softening of DCI roll expressed in terms of the main tempering curve. The new technique developed in this study for adjusting roll gap can give more systematically and economically feasible means to improve the dimension accuracy of bar with full usefulness and generality.

  • Korea institute of materials science (KIMS) has researched an anode layer linear ion source (ALIS) for various roll-to-roll treatment processes. The ALIS can be used to Ar ion beam (1~2 keV) treatment, and diamond-like carbon coating and so on. The treatment width of ALIS is 500 mm with a uniformity below 5 % (=(Max-min)/(Max+min)). We also demonstrate the status of development of ALIS in a roll-to-roll industry.

  • The magnitude of the roll motion of a floating structure depends on the roll damping acting on the body. In other words, the roll damping of a floating structure must be accurately obtained in order to precisely evaluate the roll motion. Various methods are used to evaluate the roll damping of a floating structure, such as the linear potential theory, computational fluid dynamics (CFD), and model tests. However, it is difficult to evaluate the roll motion of a floating structure with appendages such as a bilge keel and riser slot due to the limitation of ignoring the viscous effects in the linear potential theory. Among these methods, a model test based on a free decay test and harmonic excited roll motion (HERM) is known to be the most reliable method to estimate the roll damping of the floating structures. In this study, model tests using free decay and HERM techniques were performed in the Ocean Engineering Basin (OEB) of KRISO with various types of midship sections. The roll damping results were estimated based on post-processing methods using both techniques, and the roll damping results were compared.
