  • A new Fe-based amorphous compound powder was prepared from Fe-Si-B amorphous powder by crushing amorphous ribbons as the first magnetic component and Fe-Cr-Mo metallic glassy powder by water atomization as the second magnetic component. Subsequently by adding organic and inorganic binders to the compound powder and cold pressing, the new Fe-based amorphous compound powder cores were fabricated. This new Fe-based amorphous compound powder cores combine the superior DC-Bias properties and the excellent core loss. The core loss of 500 kW/$m^3$ at $B_m$ = 0.1T and f = 100 kHz was obtained When the mass ratio of FeSiB/FeCrMo equals 3:2, and meanwhile the DC-bias properties of the new Fe-based amorphous compound powder cores just decreased by 10% compared with that of the FeSiB powder cores. In addition, with the increasing of the content of the FeCrMo metallic glassy powder, the core loss tends to decrease.

  • The influence of Hi-flux powders characteristics on the performance of magnetic powder cores was studied. It was found that different cooling rate and nozzle configuration could change the shape and microstructure of powders. Smooth surface and spherical shape of powders were beneficial to improve DC bias performance and reduce core losses of magnetic powder core.

  • In the fabrication process of Fe-based amorphous alloy powder cores by pulverization of the melt-spun ribbons and cold compaction, the effects of powder preparation method on the magnetic & electric properties, powder shapes and microstructure of cores have been investigated. The powder cores made by using rotor mill showed low effective permeability as compared to the cores prepared by ball milling. However the frequency dependence and quality factor properties were superior in the case of rotor-milling. Further the powders prepared by rotor mill had homogeneous and round shapes through strong shearing in the sieve ring, while the ball milled powders were inhomogeneous and relatively small. The lower permeability of the powder cores fabricated with rotor mill was considered to be due to the high internal stress occurred by very intensive shearing. Moreover the powder cores produced by rotor-milling showed lower core loss and good frequency dependence of effective permeability possibly due to the higher electrical insulation between magnetic particles. The dc bias property of the powder cores made by rotor-milling was better than the one by ball-milling.

  • Fe-6.5% Si alloys have good magnetic properties due to their high electrical resistivity, very low magneto-striction, and low crystalline anisotropy. Despite their strong potential, these alloys have seldom been used in magnetic applications because of the very poor ductility of Si-steel above 3.0 wt% Si [1-4]. It is difficult to achieve compressed Fe-6.5% Si powder cores with excellent properties because of the low density due to poor ductility. In compressed powder cores, high density is essential in order to obtain high magnetization and permeability. In this study, an attempt was made to produce Fe-3%Si powder cores because the Fe-3.0 wt% Si alloys have relatively good magnetic properties and room temperature ductility. Gas atomized Fe-3.0 wt% Si powder was compressed into toroid shape cores. By reducing the Si content to 3.0 wt%, the hysteresis loss could be greatly reduced and thus the total core loss could be minimized. The total core loss is 600 mW/$cm^3$ at 0.1 T and 50 kHz.

  • The variation of magnetic properties with insulating materials(glass frits, talc and polyamide) in compressed powder cores composed of Fe$\sub$73.5/Cu$_1$Nb$_3$Si$\sub$15.5/B$\sub$7/ nanocrystalline alloy powders(size: 250~850 $\mu\textrm{m}$) and 3 wt% insulators has been investigated. Larger permeability was obtained at the frequency lower than 300~400 kHz for the powder cores including ceramic insulators(glass frits and talc) as compared to the cores with polyamide, while at higher frequency than 1 MHz the permeability of the former cores decreased rapidly. Further the cores with ceramic insulators showed larger core loss and smaller peak quality factor attained at lower frequency. On the contrary, the powder cores with polyamide exhibited high stability of permeabilities up to several MHz and superior core-loss and quality-factor properties. Moreover the dc bias property was better in the wide field range for the cores having polyamide. The enhanced magnetic properties of polyamide-added cores were attributed to the more sufficient electrical insulation between magnetic particles, where the higher insulation state was considered to be obtained from the larger volume fraction of polyamide in the powder cores.

  • The Fe-Si-B-Nb-Cu alloys containing Ca and Al were rapidly solidified to thin ribbons by melt-spinning. The ribbons were ball-milled to make powders, and then mixed with 1 wt.% water glass and 1.5 wt.% lubricant. The mixed powders were burn-off, and then compacted to form toroidal-shaped cores, which were heat treated to crystallize the nano-grain structure and to remove residual stress of material. The characteristics of the powder cores were analyzed using a differential scanning calorimetry (DSC) and a B-H meter. The microstructures were observed using transmission electron microscope (TEM). The optimized soft magnetic properties (${\mu}_i$ and $P_{cv}$) of the powder cores were obtained from the Ca and Al containing alloys after annealing at $530^{\circ}C$ for 1 h. The core loss of Fe-Si-B-Nb-Cu-based powder cores was reduced by the addition of Ca element, and the initial permeability increased due to the addition of Al element.

  • Core loss of soft magnetic powder cores have been focused on to achieve high efficiency of power supplies. In this study the effects of crystal grain size on core loss were investigated by changing heat treatment conditions. It was found that core loss is influenced by crystal grain size because eddy current loss decreased and hysteresis loss increased by making crystal grain size smaller, and it is also influenced by particle size.

  • Magnetic Properties of dust cores made of mixtures of atomized pure iron powder and pure alumina powder has been investigated in the temperature range from 673 to 1073K. The effect of annealing on coercivity has been positive effect up to 973K and thus coercivity is gradually reduced form 280A/m (as-compressed) to 160A/m (973K). However, dust cores annealed at 1073K displayed a 15% increasing of coercivity by annealing at 973K. Hysteresis loss shows a tendency similar to coercivity. Microstructure observation of specimens shows grain refinement by recrystallization in the temperature range from 773 to 1073K.

  • Ribbon type nanocrystalline alloy cores have shown excellent soft magnetic properties in the high frequency range because of small crystalline anisotropy and nearly zero magnetostriction[1]. In present, however ribbon alloys gives some limit in applications such as a large inductor and reactors of PFC circuit, which are required good DC bias property and low loss in the high frequency. Powder alloys with ultra fine grain structure can be an important way to overcome this kind of disadvantage, and to improve the high frequency soft magnetic properties in conventional metallic powder cores[2]. • The phosphate coating on the $(Fe_{0.97}Cr_{0.03})_{76}(Si_{0.5}B_{0.5})_{22}C_2$ amorphous powders with an average size of 10 ${\mu}m$ in diameter has been carried out in aqueous 1.0-2.0 wt% $H_3PO_4$ solutions, and the consolidation behavior and magnetic properties of their compressed powder cores has been investigated. The phosphate coating could provide efficient electrical insulation between amorphous powders and improved consolidation ability at room temperature. Especially when the powders were treated in more concentrated phosphoric acid solution, enhanced phosphate covering and higher frequency/dc-bias stability were achieved. The powder cores phosphate-coated in 2.0 wt% $H_3PO_4$ solution exhibited constant permeability of 21 up to 10 MHz, 110 of the quality factor at 0.9 MHz, 610 mW/cm3 core loss at 100 kHz/0.1 T and 89 of percent permeability at 100 kHz.
