Filling the microchannels is very important in designing micro-injection molding, microdevices, etc. In this paper, flow dynamics was studied in injection molding with microchannels. A transparent PMMA mold was designed and the flow dynamics was observed. The experiment was performed using poly (ethylene oxide) (PEO) and polyacrylamide (PA) aqueous solutions. The transignt dynamic flow and flow competition between the base plate and the microchannels were observed. The flow observation was used to explain previous filling length results in microchannels during micro-injection molding.
The compression molding is widely used in the automotive industry to produce products that are large, thin, lightweight and stiff. The molded product is formed by squeezing a fiber-reinforced plastic composites. During a molding process of fiber reinforced thermoplastic composites, control of filling patterns in mold, orientation and distribution of fibers are needed to predict the effects of molding parameters on the flow characteristics. It is the objective of this paper to develop an isothermal compression molding simulation that can handle both thin and thick charges and motion of the flow front, and can predict pressure distributions and accurate velocity gradients. The composites are treated as an incompressible Newtonian fluid. The effects of slip parameter $\alpha$ and extensional/shear viscosity ratio $\zeta$ on the mold filling parameters are also discussed.
Using computer simulation, the processibility and properties of the inst겨ment panel of automobile produced by gas injection molding were predicted and evaluated. The P-V-T data of ABS, resin were used in the gas injection molding process in order to estimate the mold filling phenomena. The optimum process conditions were found by adjusting the process parameters including pressure, filling time, the positions of gas channel and runner. The process was simplified and the final instrument panel produced by the gas injection molding was found to have improved dimension stability compared to the one produced by conventional injection molding.

In resin transfer molding (RTM) process, preplaced fiber mat is set up in a mold and thermoset resin is injected into the mold. An important interest in RTM process is to minimize cycle time without sacrificing part quality or increasing cost. In this study, the numerical simulation and optimization process in filling stage were conducted in order to determine the optimum gate locations. Control volume finite element method (CVFEM) was used in this numerical analysis with the coordinate transformation method to analyze the complex 3-dimensional structure. Experiments were performed to monitor the flow front to validate simulation results. The results of numerical simulation predicted well the experimental results with every single, simultaneous and sequential injection procedure. We performed the optimization analysis for the sequential injection procedure to minimize fill time. The complex geometry of an automobile bumper core was chosen. Genetic algorithm was used in order to determine the optimum gate locations with regard to 3-step sequential injection case. These results could provide the information of the optimum gate locations in each injection step and could predict fill time and flow front.

Recently, life cycle and lead-time of products have been shortened with the demand of customers. Therefore, it is important to reduce time and cost at the step of manufacturing trial molds. High speed machining can be applied for this kind of purpose with a lot of practical advantages. In our research, several fundamental experiments are carried out to obtain machining parameters such as cutting force, machining time and surface characteristics for tool paths that are appropriate to high-speed machining. Moreover, a trial mold for an automatic transmission knob is fabricated with aluminum-7075 material. Using automatic set-up equipments, an ABS rapid prototype of a trial product of an AT knob is also manufactured with a filling process.

Micro-injection molding and microfluidic devices with the help of MEMS technologies including the LIGA process are expected to play important roles in. micro-system industries, in particular the bioapplication industry, in the near future. Understanding fluid flows in micro-channels is important since micro-channels are typical geometry in various microfluidic devices and mold inserts for micro-injection molding. In the present study, both experimental and numerical studies have been carried out to understand the detailed flow phenomena in micro-channel filling process. Three sets of micro-channels of different thickness were fabricated and a flow visualization system was also developed to observe the filling flow into the micro-channels. Experimental flow observations were extensively made to find the effects of channel width and thickness, and effects of surface tension and volume flow rate and so on. And a numerical analysis system has been developed to simulate the filling flow into micro-channels with the surface tension effect taken into account. Discussed are the flow visualization experimental observations along with the predictability of the numerical analysis system.
In this paper, we present the results of our studies on optimal die design towards development of a vacuum die casting process to fabricate fuel cell bipolar plate with micro-channel array. Cavity and overflow shape is designed by computational filling analysis of MAGMA soft. Optimal die design consists of seven overflows at the end of cavity and three overflows at each side wall of cavity. The molten metal that passed the gate and reached the side wall flowed into the side overflow, no turbulent flow occurred, and the filling behavior and velocity distribution were uniform. In addition, partially solidified molten metal passing through the channel was perfectly eliminated by overflow without back-flow. When vacuum pressure, injection speed of low and high region was 300 mbar, 0.3 m/s and 2.5 m/s respectively with Silafont 36 die casting alloy, sound sample without casting defects was obtained. The experimental results are nearly consistent with simulation results.
Considering the physical quality of the wall body in this study we tried to select a replenishing that is proper for filling the cracked part of the painting wall layer and apply the natural adhesives that have traditionally been used, investigating whether it is possible to substitute those for the chemical adhesive which is used at present time. The result of this study showed the red algae adhesive was, in a weathering environment, as safe as the synthetic resin originated from the polyvinyl acetate which is used generally on the present spot, and it was concluded that although the starch adhesive displayed its superiority in enhancing the strength of the earth mortar and its work disposition, it seemed proper for it to be used as a filling adhesive for the first or midterm layer because it showed a surface hardening phenomenon. And also the glue and fish glue were judged they were not qualified as a filling adhesive due to mold occurring in a environment of high moisture that is a biological problem, showing at same time a weak physical feature in a weathering environment. Therefore it would be possible to use the red algae adhesive or starch one substituting them for the original one sold on the present market, if among natural adhesives the weak points of the them were to be corrected.

In the partial squeeze casting process, the filling behavior of liquid metal and solidification pattern in thick area have significant influence on the quality of casting products and die life. For the optimal casting design of automobile transmission gear housing, various analyses were performed in this study by using computer simulation code, MAGMAsoft and the simulation results were compared and analyzed with experimental results. By air pressure criteria, internal porosities caused by air entrap during the mold filling were predicted and reduced remarkably by modification of gating system. Also, optimal squeeze-time lag to apply partial squeeze pin in thick area was calculated and the castings was free from shrinkage defects with the result of solidification analysis. Consequently, casting design for automobile transmission gear housing was optimized and approved by Computer Tomography.

Powder Injection Molding(PM) is an advanced and complicated technology for manufacturing ceramic or metal products making use of a conventional injection molding process, which is generally used for plastic products. Among many technologies involved in the successful PIM, injection molding process is one of the key steps to form a desired shape out of powder/binder mixtures. Thus, it is of great importance to have a numerical tool to predict the powder injection molding filling process. In this regard, a finite element analysis system has been developed for numerical simulations of filling process of powder injection molding. Powder/polymer mixtures during the filling pro cess of injection molding can be rheologically characterized as Non-Newtonian fluids with a so called yield phenomena and have a peculiar feature of apparent slip phenomena on the wall boundaries surrounding mold cavity. Therefore, in the present study, a physical modeling of the filling process of powder/polymer mixtures was developed to take into account both the yield stress and slip phenomena and a finite element formulation was developed accordingly. The numerical analysis scheme for filling simulation is accomplished by combining a finite element method with control volume technique to simulate the movement of flow front and a finite difference method to calculate the temperature distribution. The present study presents the modeling, numerical scheme and some numerical analysis results showing the effect of the yield stress and slip phenomena.
