A Study on Preventing Cracks at the Small Hole Exit in Ultrasonic Machining Using a Wax Coating (초음파 미세구멍 관통가공에서 왁스 코팅을 이용한 출구크랙 방지에 관한 연구)

  • Ultrasonic machining (USM) does not involve heating or any electrochemical effects, and subsequently causes low surface damage, has small residual stress, and does not rely on the conductivity of the workpiece. These characteristics are suitable for the machining of brittle materials, such as glass or ceramics. However, USM for brittle materials generates cracks on the workpiece while machining, especially at the hole exit with a small diameter. In this study, wax coating was used to deposit wax on the back side of the workpiece to decrease the occurrence of cracks at the exit holes in USM, and it was finally removed with a cleaning process. The experimental results show that this technique is beneficial for restricting the occurrence of cracks in glass or ceramics.

  • The continuing demand for increasingly slimmer and brighter liquid crystal display(LCD) panels has led to an increased focus on the role of the light guide panels(LGPs) or optical films that are used to obtain diffuse, uniform light from the backlight unit(BLU). And the most basic process in the production of such BLU components is the micromachining. LCD BLUs comprise various optical elements such as a LGP, diffuser sheet, prism sheet, and protector sheet with micro patterns. High aspect ratio patterns are required to reduce the number of sheets and enhance light efficiency, but there is a limit to the aspect ratio achievable for a given material and cutting tool. Therefore, this study comprised a series of experimental evaluations conducted to determine the machining feasibility in microcutting various aspect ratio patterns on electroless nickel plated die materials when using single-crystal diamond tools. Cutting performance was evaluated at various cutting speeds and depths of cut using different machining methods and machine tools.

  • Electrical discharge machining (EDM) is one of the most extensively used non-conventional material removal process. The recent trend in reducing the size of product has given micro EDM a significant amount of research attention. Micro EDM is capable of machining not only micro holes and micro shafts as small as a few micrometers in diameter but also complex three dimensional micro cavities. But, longitudinal tool wear by electrical discharge is indispensable and this affects the machining accuracy in micro EDM process. Therefore, newly developed tool wear compensation strategy called round trip method is suggested and verified by experiment. In this method, machining depth of cut, overlap effect and critical travel length are also considered.

  • In the part industry, pipe has required high accuracy in surface roughness and size. Especially, when producing the high frequency welding pipe, cutting process is very important as the finishing process that remove the hot welding bead. The objective of this paper is to investigate the hot machining high frequency welded pipe by simulation and experimental tests. To test the cutting process as hot machining, all cutting environment is reproduced in turning with heating system, and the test is accomplished by comparing with room temperature machining and hot machining in consideration of cutting force, tool wear and cutting temperature.

  • For CAD/CAPP integration, part information on not only geometry but also machining characteristics should be delivered and commonly used between designers and process planners. In this study, the machining features, as linking factors of the integration, are represented as the combination of functional features and atomic features and grouped into a hierarchical database. And the feature based modelling approach is used by generating information on the machining features in design stage. These features are drawn by analyzing real decision rules of process planners. The database using the machining features is built and used for application modules of process planning, operation planning and standard time estimation.

  • This study has been focused on properties of surface technology for large diameter upper electrode using in high density plasma process as like semi-conductor manufacturing process. The experimental studies have been carried out to get mirror surface for upper electrode. For a formation of high surface quality upper electrode, single crystal silicon upper electrode has been mechanical and chemical machining worked. Mechanical machining work of the upper electrode is carried out with varying mesh type using diamond wheel. In case of chemical machining work, upper electrode surface roughness was observed to be strongly dependent upon the etchant. The different surface roughness characteristics were observed according to etchant. The machining result of the surface roughness and surface morphology have been analyzed by use of surface roughness tester, laser microscope and ICP-MS.

Optimization of Process Parameters for AISI 4340 Steel in Electrical Discharge Machining (AISI 4340강의 방전가공에서 공정변수의 최적화)

  • The method of electrical discharge machining (EDM), one of the processing methods based on non-traditional manufacturing procedures, is gaining increased popularity, since it does not require cutting tools and allows machining involving hard, brittle, thin and complex geometry. This present investigation details the determination of optimum process parameter to attain the better machining performance in EDM of AISI 4340 steel with graphite as a tool electrode. The experimental combinations are planned and analyzed by Taguchi's design of experiments approach. To predict the optimal condition, the experiments are conducted by using Taguchi's L27 orthogonal array. The influence of process variables such as discharge current, pulse on and pulse off time, voltage and spark speed were investigated to control the various desired performance measures such as surface roughness. Analysis of Variance (ANOVA) has to be performed to know the magnitude of each factor. Investigations indicate that the surface roughness is strongly depend on pulsed current.

  • In this study, a machine simulation system was built using the actual scale of an AC-type 5-axis machine tool for mold surface machining that can be used in applications, such as, modeling and machine building, stroke, and collision detection. The validity of the 5-axis machine simulation system was verified by performing tool path generation, post-processing, machine simulation, prototype motion simulation, and an actual cutting experiment. This entire process was intended to activate the 5-axis machining in mold surface machining.

  • Owing to the complexity of electrical discharge machining (EDM) phenomenon, it is very difficult to determine optimal machining parameters fer improving machining performance. This paper proposes a methodology for determining optimal electrical discharge machining parameters, which is maintaining suitable current density for increasing productivity or improving surface roughness. Machining area is closely related on optimal machining parameters in electrical discharge machining process, so calculation of machining area is needed in order to determine optimal machining parameters. In this study machining area, which is corresponding to the machining position, is calculated from intersection curves between the tool surface and a horizontal plane.

A Life-Process Analysis of Broaching Tool (브로칭 공구의 수명 분석)

  • Broaching machine is widely used for machining inner shaped slots in the work-pieces, and provides vertical motion (usually hydraulically powered) between tool and work-piece. In this study, we modelled the tool life process and investigated economic tool life of broaching machine. Tool life process is divided into wear-process and succeeding failure process. Wear process is defined as machining wear and failure process as 'chipping' occurred by random shock. We modelled wear process as linear regression function for products amounts and assumed failure process as Poisson process. Economic tool life is defined as the number of lots which minimizes average tool related cost per lot and analyzed by using age replacement policy technique. As tool-related cost factors, we consider tool replacement cost, tool maintenance cost and quality costs of products. The results of this study can be applied to analyze life process of general machining tools.
