In the present study, the injection molding optimization of a large thick LH type elastic frames for the reduction of warpage was performed. Two kinds of fine and coarse finite element models were prepared to investigate the efficiency of analysis time and quality on simulation results. In order to derive injection molding conditions that can minimize distortion of parts, it was investigated that the effects of mold temperature, resin temperature, injection time, hold pressure switching time, holding pressure and the hold time on deformation characteristics using the design of experiments. The main influential factors on the warpage were found from the optimization simulation and the geometry data of the warpage result was converted into an initial model for injection simulation. It was shown that a coarse model with good mesh quality could be adapted for mold design since the total analysis time using the proposed model was reduced to 1/10. The suggested inversed warpage model produced the best minimized result of warpage.

The large injection molded parts technology such as instrument panel, front and rear bumper are presented for a precision molding. Some lead time and cost are required to product these part from design to mass product. Recently, CAE is widely used in product design, mold design and analysis of molding conditions to reduce time and cost. The optimal molding conditions can be obtained by DOE(Design of Experiment). The optimal design applications with CAE and DOE have been used in small molded parts. However, application to the large molded body is not reported. In this paper, optimization of injection molding process is studied for quality control in mass production of automobile bumper. Mold temperature difference is chosen through robust design of injection molding process, the molding process being optimized in term of shrinkage and deflection. The optimal conditions through DOE are validated by using injection molding analysis.
In recent, the demand of high-productivity injection mold increases because of the growth of international packaging market. The increase of productivity leads to the large-sized injection molding machine and peripheral devices. For solving this problem, the stack mold which is based on the existing machine and device is studied in advanced countries actively. In this study, as the preliminary research of stack mold development, the stack mold which has 2 Level ${\times}4$ Cavity is designed and manufactured. Besides, the motion and structural analysis are executed to verify the stability of developed stack mold.
Injection compression molding (ICM) is an advantageous processing method for producing thin and large polymeric parts in a robust manner. In the current study, we employed the ICM process for an energy-related application, i.e., thin and large polymeric battery case. A mold for manufacturing the battery case was fabricated using injection molding. The filling behavior of molten polymer in the mold cavity was investigated experimentally. To provide an in-depth understanding of the ICM process, ICM and normal injection molding processes were compared numerically. It was found that the ICM had a relatively low filling pressure, which resulted in reduced shrinkage and warpage of the final products. Effect of the parting line gap on the ICM characteristics, such as filling pressure, clamping force, filling time, volumetric shrinkage, and warpage, was analyzed via numerical simulation. The smaller gap in the ICM parting line led to the better dimensional stability in the finished product. The ICM sample using a 0.1 mm gap showed a 76% reduction in the dimensional deflection compared with the normal injection molded part.

The molding characteristics of large-sized orthogonal stiffened plastic plates were investigated in the present study. Models with the geometry of 1800$\times$600$\times$12mm and 1200$\times$600$\times$12mm were designed for injection molding(IM) and injection-compression molding(ICM), respectively. To determine a mold system and reduce the warpage of the presented model after molding process, IM and ICM analyses using MOLDFLOW$^{TM}$ were performed. Also, the experiments were performed to verify the suggested mold system. It was shown that the change of molding method could significant effect on the warpage of designed model.l.

Recently, polymeric micro-fluidic biochips with numerous micro patterns on the surface were fabricated by injection molding for realizing low-cost mass production of devices. To evaluate the effects of process parameters on large-scale micro-structure replication, a $50{\times}50mm^2$ tool insert with surface structures having a patterns of trapezoidal shapes (height: $30{\mu}m$) was employed. During injection molding, PMMA was used; packing phase parameters and mold temperature were investigated. The replicated surface textures were quantitatively characterized by confocal laser microscopy with 10-nm resolution. The degree of replication at low mold temperatures was found to be higher than that at high mold temperature at the beginning of the packing stage. Thereafter, the degree of replication increased to a greater extent at higher mold temperatures; application of higher mold temperatures improved the degree of replication.
In this study, during the injection molding process, a device was manufactured and evaluated that calculates a cooling time by measuring a vibration signal generated from a mold using an acceleration. The last two parts, one of which has a large magnitude change in the measured vibration signal of a mold, were divided into a cooling start section (paking end section) and a mold opening section, and the time difference at the relevant points was calculated as the cooling time. The cooling time was monitored on a 5-inch light guide plate mold by applying the method. The manufactured device was attached to a fixed base of mold to measure the cooling time, and data was obtained remotely using Bluetooth technology. Then, the measured cooling time was compared with the cooling time set in the injection molding machine to evaluate the accuracy. As a result of the experiment, the cooling times measured by the devices were 15.675±0.024 sec, 20.637±0.014 sec and 25.623±0.079 sec of each conditions. Also, the measurement results were shown with errors of 0.655±0.044 sec, 0.637±0.014 sec, and 0.662±0.013 sec, respectively.
Sinks occurring in the rib portion of the testing product for the unpainteds are fatal defects at surface quality. In this study, we carried out moldflow analyses for several factors that affect the sinks. The result tells us large important effective factors on sinks by analyzing sink marks estimate. We expect practical use as reference for performing analysis or manufacturing products with rib designs and injection moldings which minimize sink-marks surrounded ribs.
In this study, the vibration signal of the mold was measured and analyzed to monitoring the process time and characteristics during injection molding. A 5 inch light guide plate mold was used to injection molding and the vibration signal was measured by MPU6050 acceleration sensor module attached the surface of fixed mold base. Conditions except for injection speed and packing pressure were set to the same value and the change of the vibration signal of the mold according to injection speed and packing pressure was analyzed. As a result, the vibration signal had a large change at three points: "Injection start", "V/P switchover", and "Packing end". The time difference between "injection start" and "V/P switchover" means the injection time in the injection molding process, and the time difference between "V/P switchover" and "Packing end" means the packing time. When the injection time and packing time obtained from the vibration signal of the mold are compared with the time recorded in the injection molding machine, the error of the injection time was 2.19±0.69% and the error of the packing time was 1.39±0.83%, which was the same level as the actual value. Additionally, the amplitude at the time of "injection start" increased as the injection speed increased. In "V/P switchover", the amplitude tended to be proportional to the pressure difference between the maximum injection pressure and the packing pressure and the amplitude at the "packing end" tended to the pressure difference between the packing pressure and the back pressure. Therefore, based on the result of this study, the injection time and packing time of each cycle can be monitored by measuring the vibration signal of the mold. Also, it was confirmed that the level and trend of process variables such as the injection speed, maximum injection pressure, and packing pressure can be evaluated as the change of the mold vibration during injection molding.
