Minispangling of a Hot Dip Galvanized Sheet Steel by a Solution Spray Method (수용액 분사법에 의한 용융아연 도금강판의 미니스팡글 형성)

  • The formation of spangles on a hot dip galvanized sheet steel by spray cooling the molten zinc coating with air, water and 2.0wt% $NH_4H_2PO_4$ solution has been studied performing laboratory experiments, and their coating properties have been evaluated. Minimized spangles were easily formed by mist spraying the solution for 1 second at the low nozzle spray pressure onto the molten zinc at 420~$422^{\circ}C$ because the solute $NH_4H_2PO_4$ in the sprayed solution imparted a highly rapid cooling effect to the coating through its endothermic de-composition reactions and because the decomposed products acted as numerous nucleation sites for the mini-mized spangles on the coating. Good surface appearances sand sound coating properties were obtained on this coating. Only regular spangles were formed on the coating by the forced convective air cooling. At the high nozzle spray pressure, zero spangles were formed on the coating by the pure water spray cooling. However, the coating had a dull and rough surface with craters sand cracks.

  • Aerosol slurry composed of dielectric materials, distilled water, and deflocculants was sprayed on the substrates, through a high-pressure spray gun as an aerosol. The coated layers were cofired together with $Al_{2}O_{3}$ substrates and green sheets on which the inner connectors were printed. Although the coating rate of coated layers strongly depended on slurry viscosity, spray shape, and the pressure of the spray gun, the coated density was not changed. Buried conductors were maintained as printed by high pressure spray coating method, because the pressing process was not used. At the optimum condition of air controller step 3-4 and slurry viscosity c.p 2000-4000, dense and uniform layers could be achieved. Comparing with conventional lamination process using green sheets, spray coating method enabled thin dielectric layers of $20{\sim}50{\mu}m$.

  • Spray coating is a versatile surface modification technology in which coating is built-up based on the successive deposition of micron-scaled particles. Depending on the coating materials, the coatings can meet the required mechanical properties, corrosion resistance, and other properties of base materials. Spraying processes are mainly classified into thermal and kinetic spraying according to their bonding mechanism and deposition characteristics. Specifically, thermal spraying process can be further classified into many categories based on the design and mechanism of the process, such as frame spraying, arc spraying, atmospheric plasma spraying (APS), and high velocity oxygen-fuel (HVOF) spraying, etc. Kinetic spraying or cold gas dynamic spraying is a newly emerging coating technique which is low-temperature and high-pressure coating process. In this paper, overall view of thermal and kinetic spray coating technologies is discussed in terms of fundamentals and industrial applications. The technological characteristics and bonding mechanism of each process are introduced. Deposition behavior and properties of technologically remarkable materials are reviewed. Furthermore, industrial applications of spray coating technology and its potentials are prospected.

Porosity Prediction of the Coating Layer Based on Process Conditions of HVOF Thermal Spray Coating (HVOF 용사 코팅 공정 조건에 따른 코팅층의 기공도 예측)

  • The effect of the process conditions of high-velocity oxygen fuel (HVOF) thermal spray coating on the porosity of the coating layer is investigated. HVOF coating layers are formed by depositing amorphous FeMoCrBC powder. Oxygen pressure varies from 126 to 146 psi and kerosene pressure from 110 to 130 psi. The Microstructural analysis confirms its porosity. Data analysis is performed using experimental data. The oxygen pressure-kerosene pressure ratio is found to be a key contributor to the porosity. An empirical model is proposed using linear regression analysis. The proposed model is then validated using additional test data. We confirm that the oxygen pressure-kerosene pressure ratio exponentially increases porosity. We present a porosity prediction model relationship for the oxygen pressure-kerosene pressure ratio.

  • Airless spray which is widely used for painting to ship blocks and hull sides is the coating method for attaching atomized paint material to the substrate using spray tip nozzle with compressed air. When the paint material which has high solid contents such as epoxy primer paint is atomized by passing through spray tip nozzle with high pressure, the nozzle composed of tungsten carbide(WC) undergoes the erosive wear, leading to widening of nozzle hole. The deformation of nozzle hole induces improper spray pattern and coating failures such as finger pattern and sagging because the conditions of spray pump pressure and paint flow rate for developing full spray pattern are changed. In this study, an appropriate replacement cycle of spray tip was predicted by measuring the erosive wear tendency as increasing the spraying time of epoxy primer paint.

Research on Acceleration Mechanism of Inflight Particle and Gas Flow Effect for the Velocity Control in Vacuum Kinetic Spray Process (진공상온분사(VKS) 공정에서의 비행입자 가속 기구 및 속도제어를 위한 가스 유량 효과에 관한 연구)

  • Vacuum kinetic spray(VKS) is a relatively advanced process for fabricating thin/thick and dense ceramic coatings via submicron-sized particle impact at room temperature. However, unfortunately, the particle velocity, which is an important value for investigating the deposition mechanism, has not been clarified yet. Thus, in this research, VKS average particle velocities were derived by numerical analysis method(CFD: computational fluid dynamics) connected with an experimental approach(SCM: slit cell method). When the process gas or powder particles are accelerated by a compressive force generated by gas pressure in kinetic spraying, a tensile force generated by the vacuum in the VKS system accelerates the process gas. As a result, the gas is able to reach supersonic speed even though only 0.6MPa gas pressure is used in VKS. In addition, small size powders can be accelerated up to supersonic velocity by means of the drag-force of the low pressure process gas flow. Furthermore, in this process, the increase of gas flow makes the drag-force stronger and gas distribution more homogenized in the pipe, by which the total particle average velocity becomes higher and the difference between max. and min. particle velocity decreases. Consequently, the control of particle size and gas flow rate are important factors in making the velocity of particles high enough for successful deposition in the VKS system.

Improvement of Coating Properties of Metal/diamond Composite Through Ni Coated Diamond in the Kinetic Spraying Process (저온 분사 공정에서 니켈이 코팅된 다이아몬드 적용을 통한 금속/다이아몬드 복합재료의 코팅성 향상)

  • Generally, deposition mechanism of diamond particle is mainly embedding effect in the kinetic spray process. Accordingly, in spite of high cost, helium gas was employed as process gas to get high diamond fraction in the composite coating. In this study, the deposition behavior of bronze/diamond by kinetic spray process was compared using different process gas (helium and nitrogen). Bare (mean size of $5{\mu}m$, $20{\mu}m$) and nickel coated diamond (mean size of $26{\mu}m$) were deposited on Al 6061-T6 substrate with fixed process temperature and pressure. For comparison with experimental results, plastic deformation behavior of nickel layer was simulated by finite element analysis (using ABAQUS/Explicit 6.7-2). The size, broken ratio, and fraction of diamond in the composite coating were analyzed through scanning electron microscopy and image analysis method. The uniform distribution and deposition efficiency of diamond particles in the coating layer could be achieved by tailoring the physical properties of the feedstock.

A Study on Characteristics of Durability for Plunger of High Speed and Ultra-High Pressure Reciprocating Pump Using High Velocity Oxygen Fuel Spraying (초고속 용사 적용 고속 초고압 왕복동 펌프 플런저의 내구성 특성에 관한 연구)

  • The high velocity oxygen fuel spraying (HVOF) is a kind of surface modification process technology to form the sprayed coating layer after spraying the powder to molten or semi-molten state by the ultra-high speed at the high-temperature heat source and conflicting with a substrate. It is desirable to melt completely the thermal spray powder in order to produce the coating layer with an optimal adhesion, however, because a semi-molten powder in a spray process has the low efficiency and become a factor that degrades the mechanical property by the inducement of pore-forming within the coating layer. To improve the wear resistance, corrosion resistance and heat resistance, in this study, the plungers of high-speed and ultra-high pressure reciprocating hydraulic pumps for oil and water used in ironwork are produced with $420J_2$ and the coating layers of plungers are formed by the powders of WC-Co-Cr and WC-Cr-Ni including the high hardness WC. The surface of these plungers is modified by the super-mirror face grinding machine using variable air pressure developed in this laboratory, and then the characteristics of cross-sectional microstructure, and surface roughness and hardness values between no operation and 100 days-operation are examined and made a comparison. The fine tops and bottoms on surface roughness curve of oil-hydraulic pump plunger sprayed by WC-Cr-Ni are molded more and higher than those of water-hydraulic pump sprayed by WC-Co-Cr because the plunger diameter of oil-hydraulic pump is 0.4 times smaller than that of water-hydraulic pump and the pressure of oil-hydraulic pump exerted on the plunger is operated with the 70 bars higher than that of water-hydraulic pump. As a result, it is found that the values of centerline average surface roughness and maximum height for oil-hydraulic pump plunger are bigger than those of water-hydraulic pump plunger.

Enhancement of Wear Resistance of CoCrNiAlTi Plasma Sprayed Coatings Using Titanium Carbide

  • Large drill bits may face high hardness ore and high working pressure when working. To optimize the use effect of large drill bits and prolong the use time, it is necessary to add a layer of pressure-resistant, wear-resistant, and low-friction coating on the surface of the drill bit. In this study, CoCrNiAlTi high-entropy alloy coatings and CoCrNiAlTi (70 wt%)-TiC (30 wt%) composite coatings are successfully prepared on Q235 steel by plasma spraying. The CoCrNiAlTi (70 wt%)-TiC (30 wt%) coating consists of FCC solid solution and a small amount of TiC phase. The effect of TiC on the composition phase, microhardness, and elastic modulus of HEA coating is studied by X-ray diffractometer (XRD) and microhardness tester. The effect of TiC on the friction and wear properties of HEA coatings is investigated using a wear tester. By improving the process parameters, the metallurgical bonding between the coating and the substrate is well combined, and a coating without pores and cracks is obtained. The experimental results confirm that the microhardness, elastic modulus, and wear resistance of CoCrNiAlTi-TiC composite coating are better, and the friction coefficient is lower.

A Study on Durability Characteristics for Plungers of Conventional Ceramic and Surface Modification by Powder Coating Using High Velocity Oxygen Fuel Thermal Spray (기존 세라믹 및 초고속 용사 분말피막 표면개질 플런저의 내구성 특성에 관한 연구)

This process is to form the coating layer after spraying the powder to molten or semi-molten state by the ultra-high speed at the high-temperature heat source and conflicting with a substrate. The efficiency of thermal spraying is dropped, however, because the semi-molten powder in a spray process become a factor that degrades the mechanical property by the formed pore within the coating layer. Therefore, it is necessary to melt completely the thermal spray powder in order to produce the coating layer with an optimal adhesive force. In this study, to improve the wear resistance, corrosion resistance and heat resistance, the plungers of high-speed and ultra-high pressure reciprocating hydraulic pumps used in ironworks are manufactured with STS $420J_2$ and are coated by the powders of WC-Co-Cr and WC-Cr-Ni including the WC of high hardness using a HVOF thermal sprayer developed in this laboratory. These are called by the surface-modified plungers. The surface roughness, hardness, and surface and cross-sectional microstructure of these two surface-modified and conventional ceramic plungers are measured and compared before operation with after operation for 100 days. It is found that the values of centerline average surface roughness and maximum height for conventional ceramic plunger are 9.5 to 10.8 and 5.2 to 5.7 times higher than those of surface-modified ones coated by WC-Co-Cr and WC-Cr-Ni because the fine tops and bottoms on surface roughness curve of conventional ceramic plunger are approximately 100 times higher than those of surface-modified ones. In addition, the pores and scratches in the surface microstructure are considerably formed in the order of conventional ceramic, WC-Cr-Ni and WC-Co-Cr surface-modified plungers. The greater the WC content of high hardness powder is less the change in the plunger surface.
